Almen strips have long been used to evaluate shot peening intensity, with arc height serving as a proxy for compressive residual stress. Stress mapping tests (SMT) in this work involve the controlled flattening of an Almen test strip onto a spatial pressure sensor, acting as an inferential measurement for the net bending moment caused by the relaxation of the peened strip. This work explores how stress mapping tests add insight into the stress state of Almen strips, potentially offering a fast and practical alternative to residual stress depth profiling. A critical consideration in peening process design is achieving sufficient impact coverage. Conventional methods for assessing coverage rely on manual inspection, which is time-consuming and poorly suited for automated control. In this work, we investigate the use of frequency-domain analysis to quantify surface modification in peened samples using optical profilometry (OP) data. Three-dimensional surface maps of Almen strips were acquired using a high-resolution OP system and analyzed via fast Fourier transform (FFT) to compute spatial power spectral densities (PSDs). The use of light metals such as Aluminum alloys has experienced a remarkable increase for the additive manufacturing (AM) industry, especially in aerospace.
AM Scalmalloy®. (an Al-Mg-Sc alloy) shows outstanding behavior with much higher mechanical performance with respect to other alloys for powder bed fusion laser-based (PBF-LB) process like AlSi10Mg or AlSi7Mg. For transmission gears, thickness reduction is necessary for weight reduction. When the thickness is reduced, the cross-sectional area becomes smaller, and the load stress increases. A common goal in shot peening research is to connect operational parameters to resultant residual stress fields, providing a means to control and optimize the effectiveness of surface treatment. In practice, experimental measurements of residual stresses are often averaged values over regions that are large in comparison to an impact dimple. Rotating bending fatigue tests were conducted to investigate the effect of shot peening and barrel finishing on fatigue properties of SUS316L made by laser PBF which was one of additive manufacturing processes. Surface roughness, residual stress, and fatigue strength were investigated for each specimen. As a result, the fatigue strength of the barrel finished specimens was almost same or better than that of the shot peened specimens. Barrel finished specimens increased 4.1 times higher fatigue strength than as-built specimens. The surface roughness of the specimens after barrel finishing was reduced by up to 96% compared to the as-built specimens. On …

Process flowsheet modeling is used to map and predict performance by integrating sub-models within a system. This paper presents a dynamic flowsheet for shot peening used to track the effects of media characteristics, removal of worn media, and replenishment thereof. Input parameters include media characteristics, media feed rate, velocity (i.e., air pressure), effective impact area (i.e., nozzle setup), and recharge replenishment. The media working mix is described dynamically using tri-modal size and shape characteristics: as-manufactured, conditioned, and worn modes, each having impact-dependent rate coefficients for transition to the next mode, i.e., as-manufactured > conditioned > worn > debris. When shot peening components, it is common practice to mask certain localized regions where peening roughness is not desirable. For example, surfaces that have been highly machined such as bearing races or areas of interference-fit may require masking to protect them from the cold working effects of shot peening. The deep penetration of laser peening (LP) and retention of residual stress at high temperature by LP is significant in improving fatigue life and strength of superalloys exposed to high temperature and corrosion. Single crystal CMSX-4, was evaluated for stress relaxation and both fatigue life and fatigue strength of material that was LP-treated compared to non-LP and shot-peened (SP) specimens. LP was done with multiple layers using a 20 J/pulse laser where the laser high energy enabled using a 5 mm spot size on the metal surface. Metallic multi-material structures are heterogeneous structures characterized by changing composition, microstructures, and site-specific characteristics, advantageous for numerous applications where multifunctionality is desired. Metallic multi-material structures are known as bimetallic structures (BSs), which are functionally graded materials (FGMs). Cryogenic tribological applications have become increasingly important with the development and innovation of advanced equipment in aerospace, polar regions, superconductivity, and more. Traditional lubrication methods are not viable under these harsh environments, so metallic materials must be able to maintain excellent mechanical properties and withstand the constant impact and wear alone. Mechanically assisted corrosion and non-mechanically (chemically) driven corrosion in modular junctions of orthopedic implants using cobalt-chromium-molybdenum (CoCrMo) alloys remain clinical concerns and may contribute to implant failure. The underlying corrosion mechanisms are not yet fully understood, leaving a critical research gap. We hypothesized that corrosion in modular junctions may be driven by aggressive local environments, including fretting, metal ion release (cobalt ion, Co2+), low pH and reactive oxygen species (ROS). This dissertation provides a data-driven system integrating synthetic data generation and machine learning (ML) techniques to create multicomponent SMA compositions with specific transformation temperatures (TTs). Models were trained to represent the nonlinear dependencies influencing martensitic transformation behavior by using elemental, thermodynamic, and process-related aspects. The capacity of the ML models on medium entropy NiTiHfPd and high entropy NiTiHfZrCu systems accuracy was confirmed by experimental validation showing TTs closely matched with model outputs.

Radiation-induced segregation (RIS) is a significant phenomenon that occurs in alloys subjected to irradiation, particularly in environments such as nuclear reactors. This thesis investigates RIS in ferritic Fe- Cr alloys through the use of Atomic Kinetic Monte Carlo (AKMC) simulations, focusing on the interaction between solute atoms and migrating grain boundaries. The study explores the influence of temperature, solute concentration, and grain boundary velocity on solute drag, a critical process driving RIS. The results show that solute migration is strongly influenced by the presence of vacancies and interstitials generated under irradiation, which are absorbed by grain boundaries and other defect …

Material extrusion (MEX) additive manufacturing presents a promising pathway for producing metal components with complex geometries while avoiding the safety hazards associated with loose powder handling in conventional metal additive manufacturing processes. This dissertation investigates the development and optimization of MEX processes for aluminum alloys, addressing critical challenges in feedstock formulation, printing parameter optimization, and post-processing strategies. Three distinct approaches were explored to advance the capabilities of aluminum MEX: filament-based processing of 6061 aluminum, paste-based extrusion of 6061 aluminum, and development of a novel aluminum-magnesium-tin alloy system for space manufacturing applications. Boiler-graded tubes of T11, T12, T91, and T92 materials with a thickness of 4.5 mm thick and 44.5 mm outer diameter were selected for the Straight Tube Butt Welding process using Hot Wire (STBW-HW) and Cold Wire (STBW-CW) conditions. Moreover, the research investigates and compares the welding characteristics of dissimilar T11 and T91 boiler-graded tubes using STBW - HW & Magnetically Impelled Arc Butt (MIAB) welding techniques. Similar and dissimilar welding was performed in STBW – HW & CW conditions.

This thesis presents an in-depth investigation into the classification and prediction of surface defects in aluminum sand castings using a combination of experimental trials and machine learning techniques. Key process variables such head height, pouring temperature, resin %, sand type and process were systematically varied to study their influence on defects like veining, and burn-on. Comparative analysis indicated superior performance of the deep learning model in handling nonlinear interactions between process parameters. The study emphasizes the importance of integrating data-driven models with foundry practices to enhance surface quality, reduce rework, and support intelligent decision-making in casting operations.

A traditional cooling system, which applies compression technology within the working fluid, has had a lot of negative impacts on the environment and has low efficiency. They have almost reached the thermodynamic efficiency; there is little room for further improvement. However, traditional subtractive manufacturing processes are equipment, energy, and material intensive, meaning novel additive manufacturing (AM) processes must be pursued for this end. Irradiation damage in materials is prevalent in nuclear components, posing significant risks in the safety and reliability of nuclear reactors. Phase field models offer a versatile framework for modeling irradiation damage in materials at mesoscales. Such high fidelity method has been used to model the formation of fission gas bubbles superlattice, a microstructure array occurs at certain irradiation conditions (dose, dose-rate, and temperature). To overcome the high computational cost of phase field modeling, Koopman operator theory is applied to create reduced order models, allowing for instantaneous simulations of fission gas bubble behaviors. Stress superposition is one of the strategies used in metal deformation processes to increase the material formability, decrease the required forming forces, and create highly customized components. To investigate the effects of tensile and compressive stresses superposed to the single point incremental forming (SPIF) process, experiments and numerical simulations were conducted for a stainless steel 304 (SS304) truncated square pyramid geometry. Tensile stresses were superposed in-plane on the specimen blank by a custom hydraulic frame, and compressive stresses were incorporated via a polyurethane die. The susceptibility of steam line pipes, especially in the HAZ (heat-affected zone) and weldment areas, to hydrogen sulfide in the geothermal industry is crucial to understand from the early stages, particularly during construction. The combination of tensile stress from residual stresses after welding and metallurgical phase transformation makes the joint areas vulnerable to sulfide stress cracking. This condition becomes even more extreme when the equipment operates during the well stimulation phase. Cyber-Physical Systems (CPS) support industrial automation that incorporates people, hardware, signal, computation, and control using networking to achieve desired results.
