Material extrusion (MEX) additive manufacturing presents a promising pathway for producing metal components with complex geometries while avoiding the safety hazards associated with loose powder handling in conventional metal additive manufacturing processes. This dissertation investigates the development and optimization of MEX processes for aluminum alloys, addressing critical challenges in feedstock formulation, printing parameter optimization, and post-processing strategies. Three distinct approaches were explored to advance the capabilities of aluminum MEX: filament-based processing of 6061 aluminum, paste-based extrusion of 6061 aluminum, and development of a novel aluminum-magnesium-tin alloy system for space manufacturing applications. This study presents an optimization of the process parameters for the effect of copper (Cu) donor material percentage on the friction stir welding (FSW) of AA6061-T6 alloy. Extensive factorial experiments were conducted to determine the significance of the rotational speed (ω), the transverse speed (v), the interface coefficient of friction (μ), and the Cu donor material percentage in the plunge, left, right, and downstream zones. Recent studies on precipitation-hardened high-entropy alloys (HEAs) demonstrate their high strength and thermal stability, making them promising materials for high-temperature structural applications such as nuclear reactors. However, many existing HEAs contain cobalt (Co), which is unsuitable for nuclear applications because of the long-term activation issue of Co. Co is also expensive and considered a critical material for other applications. 7175 is a heat-treatable aluminum alloy commonly used in aerospace forgings. This alloy is aged with a multi-step heat treatment. This treatment must balance strength with stress corrosion cracking resistance through a degree of overaging. The team was tasked by Weber Metals to increase the strength of this treatment without sacrificing stress corrosion cracking resistance. Both two-step and retrogression and reaging treatments were tested in experiments to find a heat treatment that could increase the yield and tensile strength by 1-2 ksi while maintaining a minimum electrochemical conductivity equivalence of 38% relative to copper. Two line pipe grade X52M and X65M were manufactured using submerged arc welding process. For each grade, two different welding flux condition were simulated, i.e. 100% new flux and 100% recycle flux. The flux used was aluminate basic type trade name OP 132. The outside diameter and wall thickness for X52M was 610mm x 12.7mm and for X65M was 762mm x 14.3mm. Lower weld re-entrant angle and higher weld bead height were observed in recycle flux condition. Lower weld manganese content recorded in recycle flux condition. In this study, polyurethane (PU) films from palm kernel oil-based polyester (PKO-p) incorporated multi-walled carbon nanotubes (MWNTs) are prepared via a evaporative casting method. Nanoparticle fluid dispersions containing 0.02%, 0.03%, and 0.05% wt. of MWNTs are added into PKO-p based resin and mixed by digital probe sonicator for 30 min followed by mixing with isocyanate to produce PU-MWNTs composite films. The mechanical properties, swelling, water vapour transmission rate (WVTR) and conductivity of the PU-MWNTs composite films are examined. Additive manufacturing has become a highly researched topic in recent years all over the world. The current research evaluates the merits of additive manufacturing based on the mechanical, microstructural, and fracture properties of additive manufactured AlSi10Mg test specimens. The additive manufactured build plates consisted of tensile and fatigue test specimens. They were printed in the 0°, 30°, 60°, and 90° orientations relative to the build platform. Tensile and dynamic fatigue tests were conducted followed by microstructural characterization and fracture analysis. A wrought 6061 T6 aluminum alloy was also tested for comparison. Their combination of excellent mechanical properties, corrosion resistance and biocompatibility, along with a lower Young’s modulus than stainless steel, cobalt-chromium and commercially pure titanium make the beta titanium alloys ideal biomaterials. This work evaluates the use of three beta titanium alloys for biomedical applications. When testing forgings for specifications, it was found that some parts did not meet the requirements for mechanical properties. This triggered an investigation into two of the parts from the lot that did not meet specification. The ultimate reason for failure was due to lower than necessary yield strength and ultimate tensile strength values, as well as unwanted variability between regions of the part. Therefore, samples of the regions were tensile tested to determine the differences that existed in yield strength, ultimate tensile strength, and elongation. A preliminary study of deformation behavior of friction stir welded (FSW) Ti-6Al-4V was performed using two different tools with cylindrical and stepped spiral pin design for the welding process. The nugget regions experienced temperature above β transus and the matrix transformed to fine acicular α during cooling of the nugget. By using stepped spiral pin design, a local region with much refined grain structure and significant tool debris particles were observed. Room temperature tensile test showed increased strength and decreased ductility in the material from this region. Friction stir processing (FSP) trials were performed on 2mm-thick Ti-6Al-4V sheets using various processing parameters including tool rotational speed (800-1000RPM) and tool traverse speed (1-4IPM). A processing window was established with the W-1% La2O3 tool to produce defect-free friction stir processed (FSP'd) materials. The stir zone (SZ) material of the FSP'd samples showed a fully Β transformed microstructure characterized by typical basket-weave lamellar α/Β structure. The prior Β grains in the SZs contained multiple α variants, and the average sizes ranged from 12μm to 38μm influenced by the processing parameters. The combined effect of forging and aging on microstructural evolution and mechanical properties of a Mg-Y-RE alloy was studied in the present work by employing hardness measurements, tensile tests, optical microscopy (OM), scanning electron microscopy (SEM) and electron back scattered diffraction (EBSD) analysis. the -F temper treated bulk Mg-Y-RE alloy samples were subjected to forging for microstructural refinement and subsequent aging to maximize the strength-ductility combination. the forged samples combined with peak aging treatment (60 h at 180 °C) exhibited an excellent combination of high strength (388 MPa) and high ductility (23%). the combined effect of grain refinement, work hardening, …
