Although there are different ways that advanced manufacturing can be performed, the use of single-point heat sources has become the standard to control a final product’s properties. It is imperative to understand how the heat source used in the different advanced manufacturing processes affect the microstructure of interest. The intimate relationship between the heat source and microstructure allows for controlling and tailoring a part’s properties. Utilizing different microstructural analysis, the cross-correlation of various point heat sources to developed microstructure was conducted in this dissertation.

Despite low resistivity (~1 mΩ cm), metallic electrical transport has not been commonly observed in inverse spinel NiCo2O4, except in certain epitaxial thin films. Previous studies have stressed the effect of valence mixing and the degree of spinel inversion on the electrical conduction of NiCo2O4 films. In this work, we studied the effect of nanostructural disorder by comparing the NiCo2O4 epitaxial films grown on MgAl2O4 (1 1 1) and on Al2O3 (0 0 1) substrates. Copper-permalloy [Cu1–x(Ni80Fe20)x] alloy films were deposited by co-sputtering and their chemical, structural, magnetic, and electrical properties were characterized. These films are found to have favorable weak ferromagnetic properties for low temperature magnetoelectronic applications. Our results show that by varying the composition, the saturation magnetization (Ms) can be tuned from 700 emu/cm3 to 0 and the Curie temperature (Tc), can be adjusted from 900 K to 0 K. The Ms and Tc are found to scale linearly between x = 25% and 100%. Electronic structure calculations …

The promotion of social progress requires greater levels of energy efficiency, quality and productivity. However, these developments usually come at the cost of the environment. Green technologies such as electric vehicles, wind turbine and solar panels are ironically overshadowed by supply limitations and high prices of rare earth elements. Therefore, it is important to find alternative materials to replace those that contain critical elements. Alnico alloys show high magnetization, high Curie temperature (800°C) and good corrosion resistance, making it one of the best candidates to replace neodymium-based magnets used in electric vehicles.

Railroad transportation is very important for economic growth and effective maintenance is one critical factor for its economic sustainability. The high repetitive forces from a moving railcar induce cyclic stresses that lead to rail bending and potential deterioration due to fatigue crack initiation and propagation. There is an increasing interest in developing desirable microstructures in hard magnetic materials. Sm-Co-based magnets, bearing superior intrinsic magnetic properties, are good candidates for further development. Two Sm-Co-based alloys, (Sm12Co88)100-x-yCryCx (taking SmCo7 phase) and SmCo4-xFexB (a derivative of SmCo5 phase), were produced using melt-spinning technique. The magnetic properties are correlated to the structural and microstructural properties.

The mandate to reduce greenhouse gases will require highly efficient electric machines for both power generation and traction motor applications. Although permanent magnet electric machines utilizing Nd2Fe14B-based magnets provide obvious power-to-weight advantages over induction machines, the limited availability and high price of the rare earth (RE) metals make these machines less favorable. Of particular concern is the cost and supply criticality of Dy, a key RE element that is required to improve the high-temperature performance of Nd-based magnetic alloys for use in generators and traction motors. Diffuse ultrasonic backscatter measurements have been especially useful for extracting microstructural information and for improving flaw detection in materials. In this dissertation, this approach is applied to inspection of railroad wheels. To improve the wear resistance, the tread surfaces of railroad wheels are usually quenched with water to increase the hardness. The pearlite phase of iron, characterized by alternating ferrite and cementite phases, is created by the quenching and the lamellar spacing within grains increases progressively from the quenched tread surface to deeper locations due to the non-uniform cooling rate. The objective of this paper was to predict the thermomechanical behavior of 2080 aluminum alloy reinforced with SiC particles using the Mori–Tanaka theory combined with the finite element method. The influences of particle volume fraction, stiffness, aspect ratio and orientation were examined in terms of effective Young’s modulus, Poisson’s ratio and coefficient of thermal expansion (CTE) of the composite. The microstructure induced local stress and strain field was obtained through the numerical models of the representative volume element. Recently a shift in the focus of permanent magnetic research has moved from Rare Earth (RE)-based alloys to those made from more readily available elements. Because of their relatively large magnetocrystalline anisotropy, L10 compounds have the potential for use as permanent magnet materials. An ever increasing demand for higher performing magnets drives the need for new and innovative methods to achieve this goal. Sm-Co rare earth permanent magnets have a unique eutectic microstructure that, through refinement, could become a two-phase magnet which would significantly increase their energy product. The eutectic structure of Sm8Co92 is comprised of αCo rods embedded within a Sm2Co17 matrix. If the rods are small enough to encourage exchange coupling and the matrix is smaller than the single domain limit, then an efficient two-phase magnet is created.

Using inert gas condensation techniques the properties of sputtered neodymium-iron-born clusters were investigated. A D.C. magnetron sputtering source created vaporous Nd-Fe-B which was then condensed into clusters and deposited onto silicon substrates. A composite target of Nd-Fe-B discs on an iron plate and a composite target of Nd-(Fe-Co)-B were utilized to create clusters. The clusters were coated with a carbon layer through R.F. sputtering to prevent oxidation.

Samples were investigated in the TEM and showed a size distribution with an average particle diameter of 8.11 nm. The clusters, upon deposition, were amorphous as indicated by diffuse diffraction patterns obtained through …
