Gray iron is composed primarily of an iron matrix and flake graphite, with the higher percentage of volume taken up by the iron matrix. The iron matrix is the transformation product of austenite, and this prior austenite structure is understood to affect the final grain structure. Grain structure affects the properties of a metal, with a finer structure recognized as beneficial for most properties. Thus, the refinement of austenite structure has potential in improving the material properties of gray iron. Material extrusion (MEX) additive manufacturing presents a promising pathway for producing metal components with complex geometries while avoiding the safety hazards associated with loose powder handling in conventional metal additive manufacturing processes. This dissertation investigates the development and optimization of MEX processes for aluminum alloys, addressing critical challenges in feedstock formulation, printing parameter optimization, and post-processing strategies. Three distinct approaches were explored to advance the capabilities of aluminum MEX: filament-based processing of 6061 aluminum, paste-based extrusion of 6061 aluminum, and development of a novel aluminum-magnesium-tin alloy system for space manufacturing applications. Boiler-graded tubes of T11, T12, T91, and T92 materials with a thickness of 4.5 mm thick and 44.5 mm outer diameter were selected for the Straight Tube Butt Welding process using Hot Wire (STBW-HW) and Cold Wire (STBW-CW) conditions. Moreover, the research investigates and compares the welding characteristics of dissimilar T11 and T91 boiler-graded tubes using STBW - HW & Magnetically Impelled Arc Butt (MIAB) welding techniques. Similar and dissimilar welding was performed in STBW – HW & CW conditions.

The highly heterogeneous microstructure of ductile iron in casting includes graphite particles, non-metallic inclusions, microporosity, and other features, such as carbides distributed in the ferrite–pearlite matrix. Determination and comprehensive quantification of microstructural features are practically important however challenging. An advanced methodology based on an automated SEM/EDX analysis was developed and compared to the standard optical imaging method. In addition to backscattered electron contrast, sensitive to atomic number, a novel methodology added EDX data to identify and classify the multiple structural features at micron resolution thresholding. Refractory high entropy alloys (RHEAs) are advanced metals made up of five or more principal elements in roughly equal amounts. The microstructural effects of alloying with yttrium as a principal element for RHEAs are currently not well understood. This project compared RHEA microstructures from literature with simulations using the High Entropy Alloy Predicting Software (HEAPS), which computes 10 screening criteria to predict the microstructure of a RHEA composition. The accuracy of HEAPS predictions was assessed by comparing them with experimentally validated microstructures found in literature. Ductile iron is renowned for its superior mechanical properties, higher strength, and ductility, combined with excellent castability and the economy of using a scrap melting process. The matrix structure as well as morphology and distribution of graphite nodules significantly influences mechanical properties of as-cast ductile iron. Boron contamination of the scrap supply has presented some difficulties in controlling the microstructure and mechanical properties of certain gray and ductile iron grades. Recent studies on precipitation-hardened high-entropy alloys (HEAs) demonstrate their high strength and thermal stability, making them promising materials for high-temperature structural applications such as nuclear reactors. However, many existing HEAs contain cobalt (Co), which is unsuitable for nuclear applications because of the long-term activation issue of Co. Co is also expensive and considered a critical material for other applications. This work presents three different studies investigating plastic deformation mechanisms in metals and alloys using crystal plasticity finite element (CPFE) modeling. The first study presents a new nonlocal crystal plasticity model for face-centered cubic single crystals under heterogeneous inelastic deformation. The model incorporates generalized constitutive relations that incorporate the thermally activated and drag mechanisms to cover different kinetics of viscoplastic flow in metals and describes the plastic flow and yielding of single-crystals using dislocation densities. The model is compared to micropillar compression experiments for copper single crystals and clarifies the complex microstructural evolution of dislocation densities in metals. The second …

The microstructures and hardness of tungsten inert gas (TIG) welded experimental 57Fe15Cr25Ni steel were investigated through optical–scanning electron microscopy analyses and with a hardness tester, respectively. The welding process restructured the constituent atoms into regular and irregular crystal lattices. Rapid cooling of the weld metal allowed the formation of a dendritic (columnar) structure, with porous grains. By contrast, slow cooling influenced HAZ and led to the formation of grain structures. The crystal lattice became more organized and larger than other zones. Meanwhile, the base metal formed circular nets that covered large area inside thick and thin grain boundaries. Stents made of biodegradable metallic materials are increasingly gaining interest within the biomaterials field because of their superior mechanical properties and biodegradation rates as compared to polymeric materials. Additive manufacturing has become a highly researched topic in recent years all over the world. The current research evaluates the merits of additive manufacturing based on the mechanical, microstructural, and fracture properties of additive manufactured AlSi10Mg test specimens. The additive manufactured build plates consisted of tensile and fatigue test specimens. They were printed in the 0°, 30°, 60°, and 90° orientations relative to the build platform. Tensile and dynamic fatigue tests were conducted followed by microstructural characterization and fracture analysis. A wrought 6061 T6 aluminum alloy was also tested for comparison. The promotion of social progress requires greater levels of energy efficiency, quality and productivity. However, these developments usually come at the cost of the environment. Green technologies such as electric vehicles, wind turbine and solar panels are ironically overshadowed by supply limitations and high prices of rare earth elements. Therefore, it is important to find alternative materials to replace those that contain critical elements. Al 7050-T7451 alloy with good combinations of strength, stress corrosion cracking resistance and toughness, is used broadly in the aerospace/aviation industry for fatigue-critical airframe structural components. However, it is also considered as a highly anisotropic alloy as the crack growth behavior along the short transverse direction is very different from the one in the long transverse direction, due to the inhomogeneous microstructure with the elongated grains distributed in the work material used in the sheet/plate applications. Al-12Si (80 vol%)-Ti52.4Al42.2Nb4.4Mo0.9B0.06 (at.%) (TNM) composites were successfully produced by the selective laser melting (SLM). Detailed structural and microstructural analysis shows the formation of the Al6MoTi intermetallic phase due to the reaction of the TNM reinforcement with the Al-12Si matrix during SLM. Compression tests reveal that the composites exhibit significantly improved properties (∼140 and ∼160 MPa higher yield and ultimate compressive strengths, respectively) compared with the Al-12Si matrix. However, the samples break at ∼6% total strain under compression, thus showing a reduced plasticity of the composites. The past few decades have seen an increase in the use of beta titanium alloys as structural biomaterials. Their combination of excellent mechanical properties, corrosion resistance and biocompatibility, along with a lower Young’s modulus than stainless steel, cobalt-chromium and commercially pure titanium make the beta titanium alloys ideal biomaterials. This work evaluates the use of three beta titanium alloys for biomedical applications.
