In this project, the scan strategy of selective laser melting (SLM) for thin walled structures was investigated by changing laser parameters and tool path. Producing thin walled structures is difficult due to defects such as warpage and porosity. A layer on the SLM 125 consists of hatch volume, fill contours, and borders, however, for thin walls, hatch volume can become unavailable, resulting in a solely border/fill contour laser tool path.
Three central composite designs (CCD) were created to optimize the laser parameters of borders to minimize leakage rate and porosity. The two factors changed were border laser power and scanning …

Additive Manufacturing, and specifically powder bed fusion processes, have advanced rapidly in recent years. Selective Laser Melting in particular has been adopted in a variety of industries from biomedical to aerospace because of its capability to produce complex components with numerous alloys, including stainless steels, nickel superalloys, and titanium alloys. Post-processing is required to treat or solve metallurgical issues such as porosity, residual stresses, and surface roughness. Selective laser melting is a promising metallic additive manufacturing process with many potential applications in a variety of industries. Through a gracious donation made by Lawrence Livermore National Laboratory, California Polytechnic State University received and installed an SLM 125 HL selective laser melting machine in February 2017. As part of the initial setup effort, a preliminary machine verification study was conducted to evaluate the general print quality of the machine with default parameter settings. At temperatures above 0.5 Tm and in aggressive atmospheres predicting alloy performance is particularly challenging. Nickel alloys used in regimes where microstructure and properties are altered dynamically present unique requirements. Exposure may alter properties with unexpected early failure. The Gleeble is a valuable tool for investigation and simulation of thermo-mechanical properties of an alloy in various regimes up to the threshold of melting. When testing forgings for specifications, it was found that some parts did not meet the requirements for mechanical properties. This triggered an investigation into two of the parts from the lot that did not meet specification. The ultimate reason for failure was due to lower than necessary yield strength and ultimate tensile strength values, as well as unwanted variability between regions of the part. Therefore, samples of the regions were tensile tested to determine the differences that existed in yield strength, ultimate tensile strength, and elongation. Due to their ability to confer enhanced surface properties without compromising the properties of the substrate, coatings have become ubiquitous in heavy industrial applications for corrosion, wear, and thermal protection, among others. Kinetic Metallization (KM), a solid-state impact consolidation and coating process, is well-suited for depositing industrial coatings due to its versatility, low substrate heat input, and low cost. The hot working behavior of AISI 1018 steel was studied by hot-compression deformation tests on the Gleeble 1500 thermo-mechanical simulator at true strain values of -0.143 and -0.405, true strain rate values of 0.01 and 0.1, and working temperatures of 900°C and 1000°C. The tests show that a lower working temperature and lower true strain value results in a greater maximum compressive force. The apparent activation energy Qapp was calculated by using the Zener-Hollomon parameter combined with the low stress law. Qapp was calculated to be 311 kJ mol-1 K-1.

Research was conducted to observe bacterial growth on the surface of metals in a static bioreactor. Metal and non-metal samples were subjected to bacterial exposure (1 day and 9 days). The metal samples were surface treated prior to bacterial exposure. The microstructures of the surface treated samples were analyzed by optical microscopy. After exposure, the microstructures of the samples were analyzed by scanning electron microscopy (SEM). The analysis suggested that microbial attachment on the surface was related to the underlying microstructure of steel. The preferential attachment of microbes could potentially be influenced by cathodic and anodic regions created by the …

Aircraft are often designed with numbers determined by testing in a lab, rather than by repeatedly building prototypes. These lab tests conform to testing specifications so that the numbers can be compared between manufacturers, suppliers, and lab technicians. One such specification is ASTM specification E238 – 84(08), and it is used to determine important properties of a bearing pin joint like hinges, bolt holes, and rivet joints. The properties determined from this fastener-through-plate method are bearing strength, bearing yield strength, and bearing stiffness.

Abbott Vascular encountered strength and variability issues when attempting to resistively weld 304 Stainless Steel to equiatomic Nitinol. Initial observations suggested that passivation layer (Cr2O3, TiO2) formation affected the weld interface. One hundred 304 Stainless Steel/Nitinol pairs were allowed to oxidize in air at room temperature for allowed periods of time (.1, 1, 3, 5, 7, 12, 16, 24, 168, and 336 hours). Each pair was welded resistively with constant current. A Miyachi/Unitek Advanced Data Analysis Monitor (ADAM) recorded the peak resistance at the instance the weld was made. Nickel super alloy Inconel 718 was tested and compared to Haynes 230 using Gleeble and Varestraint mechanical test methods. Hot cracking susceptibility was examined in either alloy using a sub-scale Varestraint test method at 5 augmented strain levels: 0.25%, 05.%, 1%, 2%, and 4%. Maximum crack length, total crack length, and number of cracks were measured for each strain level. Gleeble hot ductility on-heating and on-cooling tests were performed on both alloys. Inconel 718 was tested on-heating at target temperatures of 1600˚F, 2000˚F, 2100˚F, 2200˚F, and on cooling at 1600˚F, 1700˚F, 1800˚F, 1900˚F, and 2100˚F. Haynes 230 was tested on-heating …

Previous work done at Cal Poly has shown that thin-film nickel-titanium (NiTi) can be easily sputtered onto silicon wafers and annealed to create a crystallized shape memory alloy (SMA) film. Initial work on creating devices yielded cantilevers that were highly warped due to thin-film stress created during the sputtering process. The objective of this work was to create a thin-film NiTi SMA device that could be better characterized. A membrane was selected due to the simplicity of fabrication and testing which would also oppose the thin-film stress due to the increase in attachment points to the substrate.

Metal coatings or “surface finishes” are often added to PCB board pads and component leads during manufacturing to improve their performance. Electroplated nickel/gold over copper is a popular surface finish for printed circuit boards and component leads. The presence of gold in solder joints, however, is known to have detrimental effects referred to as gold embrittlement. Nickel based superalloys were developed to withstand the severe thermal and mechanical environment associated with rocket propulsion systems and jet engines. In many alloy systems the strength of a component rapidly deteriorates as the operating temperature increases. Nickel based superalloys, however, retain strength over a range of temperatures which includes the operating range for many propulsion systems. This improved performance is accomplished by a combination of solid-solution strengthening, precipitation strengthening and grain-boundary strengthening. NiTi components are commonly subjected to thermo-mechanical heat treatments during production and fabrication. This study investigates the effects of applied strain of 0-10% and heat treatments of 300-600ºC for times of 2-30 minutes during shape-setting of Ti–50.8 at% Ni wire with a nominal diameter of 0.495 mm and an initial transition temperature, Af, of 12ºC. Strain was applied prior to heat treatments by coiling NiTi wire, essentially producing coiled springs, around different diameter steel mandrels to obtain different strain levels. The samples of NiTi wire under applied strain were heat treated in a salt bath, followed by a rapid quench. …

Using MIL-HDBK-419A, MATLAB and Nomographs, Shielding Effectiveness for the Magnetic Field, Electric Field, and Plane Wave were calculated over a frequency range from 10 Hz to 1 GHz. The three shielding tapes used included superalloy, aluminum, and mumetal. Calculations for Shielding Effectiveness involve the computation of Absorption Loss, Reflection Loss, and Re-Reflection Correction Factor. From the outcome of the calculations, it was suitable to conclude that all three metals fulfill the 40 dB Shielding Effectiveness requirements for SGEMP fields for frequencies greater or equal to 1 MHz.
