Powder Metallurgy (PM) offers an advantageous route for manufacturing complex and near net-shape components. Their inherent interconnected porosity that promotes the action of self lubrication compromises their structural integrity by creating pathways for corrosion and excessive wear. This research investigates the efficacy of Multi-Walled Carbon Nanotubes (MWCNTs) as a nano additive within the impregnating base oil (SN-150 base oil). MXenes, a rapidly emerging class of two-dimensional transition metal carbides and nitrides, have attracted considerable attention owing to their exceptional electrical, mechanical, and chemical properties. Ocular melanoma is commonly treated using plaque brachytherapy; however, radiation-induced damage to healthy ocular tissues frequently results in partial or complete vision loss. This work investigates the development of an injectable, magnetically responsive silicone magnetic fluid designed to localize adjacent to the tumor and attenuate low-energy gamma radiation during treatment.
The material system consists of iron oxide nanoparticles surface-functionalized with a siloxane polymer, in which the nanoparticles provide magnetic responsiveness and radiation attenuation, while the polymer coating ensures colloidal stability, injectability, and biocompatibility. Shrinkage porosity is a major defect that significantly impairs the mechanical properties and overall performance of ductile iron castings. Although graphite formation during solidification induces volumetric expansion, this expansion alone is insufficient to fully compensate for the shrinkage occurring throughout solidification. During the solidification and cooling of ductile iron, multiple phase transformations occur, resulting in dynamic volume changes that exert pressure on mold walls and internal cavities. These pressures can deform mold walls and casting surfaces, leading to defects such as swell and porosity, while also influencing shrinkage formation. The iron-carbon casting alloy known as spheroidal graphite iron (SGI), nodular graphite iron, or ductile iron (DI) experiences complex volume changes during its solidification and cooling as graphite nodules and austenite form. These volume changes result in forces on the mold cavity walls and can deform the mold walls in cases when mold walls lack the strength to resist the deformation. This wall movement can cause the formation of casting defects such as swell, warped part geometry, and shrinkage porosity. Gray iron is composed primarily of an iron matrix and flake graphite, with the higher percentage of volume taken up by the iron matrix. The iron matrix is the transformation product of austenite, and this prior austenite structure is understood to affect the final grain structure. Grain structure affects the properties of a metal, with a finer structure recognized as beneficial for most properties. Thus, the refinement of austenite structure has potential in improving the material properties of gray iron. This study investigates the feasibility of repurposing spent lithium-ion battery (SLIB) to lithium orthosilicate (Li4SiO4), a high temperature carbon dioxide sorbent. Two synthesis pathways including conventional acid-leaching method (Scenario 1) and a pyrolysis-based route (Scenario 2) were explored. Additionally, techno-economic analysis (TEA) and lifecycle assessment (LCA) of the two processes were also performed. Different analytical characterization techniques were performed to understand the material properties of Li4SiO4 including surface area, crystallinity, morphology and thermal stability. The quenching process is a fundamental heat treatment used to enhance material properties by heating steel to its austenitizing temperature and rapidly cooling it to form high-strength martensite. However, this process is often hindered by two surface barriers: the Leidenfrost effect (vapor blanket) and oxide scale. These cooling limitations restrict the use of steel in high-performance aerospace applications due to inconsistent material properties and unpredictable engineering properties. This research investigates the use of fully submersible, 50-watt 40 kHz ultrasound technology to improve cooling rates in a Jominy test [4]. Ultrasonic Nanocrystal Surface Modification (UNSM) is a process used to change the surface hardness of flat-faced materials. It is a machining process using a high-powered laser and a blunt-tipped tool at high speeds which aims to improve the uniformity of the surface on most metals. By heating and pressing the surface of the workpiece, the grains of the material become less rounded and more cohesive on a microscopic level. This, ideally, results in a workpiece with improved material properties. The changes were previously observed through hardness testing.

Additive manufacturing (AM) enables the fabrication of complex metallic components through layer-by-layer processing directly from digital models. Among AM techniques, material extrusion–based processes such as fused filament fabrication (FFF) provide an accessible method for producing metal parts using filament feedstocks composed of metal powders and polymer binders. When applied to precipitation-hardening stainless steels such as 17-4 PH, the processing route and heat treatments can influence the resulting microstructure and functional properties. 6xxx alloys are widely used in automotive extrusion structures for their high specific strength and formability. Advanced designs require greater formability and strength, creating an opportunity for high-strength, formable alloys. The 6xxx series forms β”-Mg5Si6 precipitates during age hardening and develops a fibrous microstructure during extrusion, both strengthening the alloy. Increasing Mg and Si to form more β” decreases formability. Thus, modifying texture can increase strength without reducing formability. Current alloys like 6005A add Mn and Cr to form dispersoids that inhibit recrystallization and promote strengthening textures; however, high Mn and Cr concentrations reduce formability. Heat checking, characterized by biaxial networks of surface cracks induced by thermomechanical cycling, can cause premature failure of open-die forge tooling. To facilitate the evaluation of heat checking resistance of die steels, a simulation‑informed out-of-phase thermomechanical fatigue (OP-TMF) testing methodology was developed using 4330V steel as a baseline material. Temperature‑dependent material properties and flow stress data were collected and compiled into a material data file for use with finite element analysis software. Forging and cooling scenarios were simulated across a range of die preheat temperatures. With the iron and steel industry responsible for 7 - 9% of global CO₂ emissions, low-temperature electrochemical pathways for iron production have garnered significant research interest. This review examines the fundamental electrochemical principles governing iron deposition, the thermodynamic constraints imposed by the iron-water system, and the kinetic challenges posed by the parasitic hydrogen evolution reaction (HER). In modern steelmaking, cast slabs are exposed to high-temperature oxidizing environments during secondary cooling, reheating, and hot rolling, resulting in the formation of multilayer oxide scales on the steel surface. These scales interact with mold-flux residues originating from the casting process (CC). The morphology, chemistry, and adhesion of oxide scale strongly influence its removability during high-pressure hydraulic descaling and ultimately determine the surface quality of hot-rolled products. However, the mechanistic relationship between oxide scale evolution, scale-steel interfacial structure, and hydraulic descaling performance remains poorly understood.

Hybrid bonding has emerged as a key enabler for next-generation three-dimensional (3D) integration, offering fine-pitch interconnects and improved electrical performance. However, conventional Cu–Cu hybrid bonding typically requires elevated temperatures to achieve sufficient diffusion and interface quality, posing challenges for temperature-sensitive device integration and process compatibility. Anion exchange membrane water electrolysis (AEMWE) presents a promising pathway toward cost-effective and sustainable hydrogen production by integrating the chemical robustness of alkaline systems with the compact, zero-gap design of proton exchange membrane electrolyzers. Fe28.2Ni18.8Mn32.9Al14.1Cr6 eutectic high entropy alloy exhibits a good combination of room-temperature and high temperature properties, including tensile strength, ductility, and corrosion resistance, making it a promising candidate for structural applications in extreme environments. However, the creep deformation behavior of this alloy— and high-entropy alloys (HEAs) in general—remains insufficiently understood. This dissertation systematically investigates the high-temperature creep deformation mechanisms of Fe28.2Ni18.8Mn32.9Al14.1Cr6 and its derivatives.

REEs are commonly extracted from natural ores or recycled materials such as permanent magnets using hydrometallurgical or pyrometallurgical techniques. Bastnasite, monazite, and xenotime are the primary resources, while the secondary resources, including coal ash, E-waste, and acid mine drainage, are for REE extraction. This study compares two methods for estimating the fatigue limit of 17-4 PH stainless steel (H900): the Dixon–Mood staircase and Kujawski 1/Nf linear method. Tests were conducted on an MTS Acumen 3 kN system under axial tension–tension loading at R = 0.1 and 50 Hz, following the standard practice defined in ASTM E466-15. Flat specimens were fabricated by water-jet cutting and polished. Tensile tests verified mechanical properties consistent with published data for the H900 condition. Fifteen specimens tested by the staircase method yielded a mean fatigue limit of 1138 MPa. The 1/Nf analysis using four specimens produced 1159 MPa, 2 …

This dissertation provides a data-driven system integrating synthetic data generation and machine learning (ML) techniques to create multicomponent SMA compositions with specific transformation temperatures (TTs). Models were trained to represent the nonlinear dependencies influencing martensitic transformation behavior by using elemental, thermodynamic, and process-related aspects. The capacity of the ML models on medium entropy NiTiHfPd and high entropy NiTiHfZrCu systems accuracy was confirmed by experimental validation showing TTs closely matched with model outputs.

Radiation-induced segregation (RIS) is a significant phenomenon that occurs in alloys subjected to irradiation, particularly in environments such as nuclear reactors. This thesis investigates RIS in ferritic Fe- Cr alloys through the use of Atomic Kinetic Monte Carlo (AKMC) simulations, focusing on the interaction between solute atoms and migrating grain boundaries. The study explores the influence of temperature, solute concentration, and grain boundary velocity on solute drag, a critical process driving RIS. Material extrusion (MEX) additive manufacturing presents a promising pathway for producing metal components with complex geometries while avoiding the safety hazards associated with loose powder handling in conventional metal additive manufacturing processes. This dissertation investigates the development and optimization of MEX processes for aluminum alloys, addressing critical challenges in feedstock formulation, printing parameter optimization, and post-processing strategies. Three distinct approaches were explored to advance the capabilities of aluminum MEX: filament-based processing of 6061 aluminum, paste-based extrusion of 6061 aluminum, and development of a novel aluminum-magnesium-tin alloy system for space manufacturing applications. Boiler-graded tubes of T11, T12, T91, and T92 materials with a thickness of 4.5 mm thick and 44.5 mm outer diameter were selected for the Straight Tube Butt Welding process using Hot Wire (STBW-HW) and Cold Wire (STBW-CW) conditions. Moreover, the research investigates and compares the welding characteristics of dissimilar T11 and T91 boiler-graded tubes using STBW - HW & Magnetically Impelled Arc Butt (MIAB) welding techniques. Similar and dissimilar welding was performed in STBW – HW & CW conditions.

This thesis presents an in-depth investigation into the classification and prediction of surface defects in aluminum sand castings using a combination of experimental trials and machine learning techniques. Key process variables such head height, pouring temperature, resin %, sand type and process were systematically varied to study their influence on defects like veining, and burn-on. Comparative analysis indicated superior performance of the deep learning model in handling nonlinear interactions between process parameters. The study emphasizes the importance of integrating data-driven models with foundry practices to enhance surface quality, reduce rework, and support intelligent decision-making in casting operations.

A traditional cooling system, which applies compression technology within the working fluid, has had a lot of negative impacts on the environment and has low efficiency.
