Extrusion-based 3D printing of thermoplastic polymer composites manufactures parts that have nonhomogenous, orthotropic, and process-dependent macro-scale material properties. As a part of the dissertation, research works were carried out to: • improve the interlayer mechanical properties and reduce the orthotropy, • use experimentally homogenized orthotropic material properties to numerically model the mechanical behavior of the non-homogenous orthotropic 3D printed parts, • create an efficient numerical thermal model to predict the process-dependent thermal history of the 3D printed part, and • aid the manufacturing process by selecting a suitable set of processing parameters based on a simplified sequentially coupled thermomechanical model. …

High hardness steels (HHS) are vulnerable to hydrogen embrittlement, which can lead to rapid degradation of mechanical properties. Improved resistance to hydrogen embrittlement would be beneficial to many industries including construction, automotive, and military. A comparison study was performed to assess the hydrogen susceptibility of select commercially available and in-house designed HHS alloys. Slow strain rate tensile tests, performed with specimens charged with various levels of hydrogen, provided a macroscopic view of the onset of hydrogen embrittlement. Hydrogen permeation and thermal desorption spectroscopy tests determined the uptake and diffusivity of hydrogen through the material. The evaluation of hydrogen susceptibility for …

This study produced cross-laminated timber panels at a range of four lamina thickness (5/8, 1, 1 1/8, and 1 1/4 inch) and three bonding pressures (50, 125, 200 psi), producing a total of 12 panels for mechanical testing. The goal of this study is to observe how the thickness and pressure trends affect the mechanical properties of CLT. Tests include flatwise bending, flatwise shear, internal-bond, and delamination. Results showed that bending MOE decreases as the panel thickness increases while bonding pressure had no significance. Bending MOR was less significant for the thickness and more significant for pressure compared to the …

Preceramic polymers are organosilicon polymers that, when pyrolyzed to above 1000°C, convert from a polymer to an amorphous ceramic. These polymers have been used for fiber spinning, polymer infiltration, and casting of materials but have recently gained interest for use as the feedstock material for additive manufacturing techniques. This work explores preceramic polymers being used for direct-ink writing (an additive manufacturing method) and many of the issues that occur with the polymers during curing and pyrolysis.

Over the past decade, the scale of polymer additive manufacturing has been revolutionized with machines that print massive thermoplastic parts with greater geometric complexity than can be achieved by traditional manufacturing methods. However, the heat required to print thermoplastics consumes energy and induces thermal gradients that can reduce manufacturing flexibility and final mechanical properties. With the ability to be extruded at room temperature and excellent compatibility with fibers and fillers, thermoset resins show promise to decrease the energy consumption, expand the manufacturing flexibility, and broaden the material palette offered by large-scale polymer additive manufacturing. A machine learning model is created to predict melt pool geometries of Ti-6Al-4V alloy created by the laser powder bed fusion process. Data is collected through an extensive literature survey, using results from both experiments and CFD modeling. The model focuses on five key input parameters that influence melt pool geometries: laser power, scanning speed, spot size, powder density, and powder layer thickness. The two outputs of the model are melt pool width and melt pool depth. The model is trained and tested by using the k fold cross validation technique. Anisotropic mechanical properties are a well-known issue in selective laser melted parts. The microstructure produced by selective laser melting (SLM) is directional, including the solidified melt pool structures and grains. This work investigates the melt pool boundary's effects on 304L stainless steel's compressive properties. 304L stainless steel solid cylinders were built using a pulse laser SLM machine in four directions using three hatch angle rotations: 0⁰, 67⁰, and 105⁰ . The current effort involved investigation into the anisotropy of AISI 304L fabricated through laser powder bed fusion. Charpy V‐notch specimens made from material fabricated at three different build orientations were tested and analyzed. A statistically significant difference among the toughness values indicates the presence of anisotropy within the additively manufactured material. While the lowest toughness was found in vertically built specimens, the horizontal specimens were found to exhibit the highest toughness. From the fracture surfaces, an atypical mode of failure was observed. Exclusive crack propagation along the interlayer track boundaries was observed. High entropy alloys (HEAs) are compositionally complex alloys that are comprised of 5 or more principle elements at near equimolar concentrations. The Selective Laser Melting (SLM) method generally melts pure elemental powders or prefabricated alloy powders, this process allows for the production of heterogeneous structures that would be difficult to create through more conventional means. Long fiber thermoplastic (LFT) composite materials are increasingly used in high performance lightweight automotive, sporting, and industrial applications. LFT composites are processed with extrusion-compression molding (ECM) and/or injection molding (IM). Melt extrusion offers unique opportunities to align long fibers in a thermoplastic polymer melt. The properties of LFT materials are highly influenced by processing techniques which leads to different porosity content, fiber length distribution, and fiber orientation distribution. In solder interconnect specifically, temperature cycling is one of the prominent failure threats. This thesis explores the incorporation of silver microparticle and submicron wire additives into thermoplastic filament feedstock for fused filament fabrication (FFF) to create multifunctional three-dimensional (3D) printable composites. The impact of silver microparticle and submicron wire additives on mechanical behavior along with antibacterial effect of the silver microparticle and submicron wire additives on printed objects were assessed.
Composite FFF filaments were fabricated by solution processing, granulation, and extrusion. Differential Scanning Calorimetry (DSC) was conducted to measure the glass transition and melting point temperatures of the composite filaments for 3D printing. Cold Spray Additive Manufacturing is a technology capable of mass manufacturing components with complicated geometry and coating substrates in hard-to-reach areas. In addition, cold spray also has the ability of conducting a green manufacturing process, with zero waste of renewable feed material, and zero gas and chemical emission. This paper investigates solely cold spray as an additive manufacturing technology with cork as the natural material. CFD results were used to predict the physical behavior of air and the cork particles. The focus of this document is on the gold ribbon bond testing and creation of a bonding map for the new gold ribbon Auto-Bonder at Keysight Technologies in Santa Rosa, California. The new Auto-Bonder replaces a nearly 50-year-old machine that no longer had any documentation for the original process of thin-film microchip ribbon bonding. The original process was developed in the early 1970s to provide an electrical connection from the top to the bottom of the microchip. Additive manufacturing, or 3D printing, is a complex process that creates free-form geometric objects by sequentially placing material in a location to construct an object, usually as a layer-by-layer process. One of the most widespread methods is Fused Deposition Modeling (FDM). FDM is used in many of the consumer-grade polymer 3D printers available today. While consumer grade machines are cheap and plentiful, they lack many of the features desired in a machine used for research purposes and are often closed-source platforms. Hot stamping is part of a specific type of metalworking procedure widely used in the automotive industry. This research seeks to help make hot stamp tooling component production more cost-effective by using large-scale additive manufacturing. Additive manufacturing can produce dissimilar steel components that can be more cost-effective and time-efficient and allow for complex geometries to be made. A dissimilar steel system consisting of 410 martensitic stainless steel and AWS ER70S-6 mild steel is proposed to make hot stamps, making them more cost-efficient. The data describe characteristics, operations, utilities, and fuels used in the production of 115 manufacturing and agro-industrial firms in Philippine special economic zones. The data include information on the firm's production, sales, and schedules; electricity sources, requirements, and uses; the importance of various conventional fuels, and the firms’ fuel expenditure in their major production processes. The data also include their employee's aptitude, knowledge, considerations, and opinions on alternative fuels and primary energies, and experiences in using them.
