There is currently a burgeoning interest in developing 3D printed metal structures with inherent porosity and sufficient mechanical properties for mass customization in the biomedical field. Current approaches for 3D printing of biocompatible metals rely on powder-bed fusion methods which are energy intensive and utilize large amounts of metal powder that is challenging to recycle. In addition, such methods aim on producing dense parts and porosity generation, within the printed part, is challenging due to the complex physics of the melting pool. Die soldering, an adhesion defect in high pressure die casting (HPDC), is a symptom of localized sticking where a localized portion of the cast material is adhered to the tooling surface causing build up over time. This requires the tooling to be serviced which incurs additional costs to the process that gets passed on to the parts. Historically, soldering has been mitigated using lubricants, coatings, and alloy chemistry modifications but solder persists.

The Tresca friction thermomechanical model suggests soldering occurs when the local interfacial shear stress between the casting and die surface exceeds the local shear strength of the casting. …

Automated fiber placement is a state-of-the-art manufacturing method which allows for precise control over layup design. However, AFP results in irregular morphology due to fiber tow deposition induced features such as tow gaps and overlaps. Factors such as the squeeze flow and resin bleed out, combined with large non-linear deformation, lead to morphological variability. To understand these complex interacting phenomena, a coupled multiphysics finite element framework was developed to simulate the compaction behavior around fiber tow gap regions, which consists of coupled chemo-rheological and flow-compaction analysis. An ABS Carbon Fiber blend was printed into single walled hexagons at a variety of settings on a Cincinnati BAAM large format 3D printer. These hexagons were then cut down into sheets and had tensile and flexural test samples cut out of them, in order for materials testing to be performed. Tensile strength, tensile strain, young’s modulus, flexural strength, deflection and elastic modulus were all determined. A desktop CNC machine and a planer were purchased for the manufacturing of these samples, and an efficient cutting procedure was designed and optimized. My group given the task of designing a system to remove the slag of large metal plates. Removing this slag is an important step in creating the final assembly of a model. Currently we the operators are flipping the plates using a large magnet and crane. The issue that we see with the current method is the risk of injury while having the plate suspended in the air. This project focuses on designing and implementing an efficient mechanism to connect PVC and gasket pieces in the door assembly process at Yankee Manufacturing. The aim is to improve process efficiency and productivity by increasing the assembly rate from 130 to 195 assemblies per hour, a 38% improvement. In this design project, the additive manufacturing filament of short strand carbon fiber (SSCF) reinforced polylactic acid (PLA) composite was developed. The micro-size, precision cut SSCFs were mixed with the PLA pellets through a melting homogenization process. Through this process the composite material block is cut and divided into pieces for ease of pelletizing. The material block pieces are then pelletized to be fed through the single screw extruder to develop the SSCF-PLA composite filament. Schaeffler is launching a new assembly line for a battery in 2025. As part of the project, it is necessary to design and fabricate a reusable dunnage (packaging) specialized for the battery, meant for safe domestic transportation in the United States. Through an iterative process, the team developed a final dunnage design out of steel components that had a maximum footprint of 62 in X 43.5 in X 29.25 in and a weight of 821.682 lbs. A non-destructive technique utilizing the changing resistivity of the material as discontinuities appear was used to detect those discontinuities and was verified through additional testing of manually added through-thickness discontinuities. As an attempt to improve the overall cost-effectiveness and ease of structural electronics manufacturing, this study characterizes the mechanical and electrical responses of structures which are fabricated from a novel metallopolymer composite material by fused deposition modeling as they are subjected to quasi-static, uniaxial mechanical tension. Baseline values of tensile properties and electrical resistivity were first obtained via ASTM D638-22 standard testing procedures and linear sweep voltammetry (LSV), respectively. Single point incremental forming (SPIF) is a flexible manufacturing process that has applications in industries ranging from biomedical to automotive. In addition to rapid prototyping, which requires easy adaptations in geometry or material for design changes, control of the final part properties is desired. One strategy that can be implemented is stress superposition, which is the application of additional stresses during an existing manufacturing process. Tensile and compressive stresses applied during SPIF showed significant effects on the resulting microstructure in stainless steel 304 truncated square pyramids. This research investigated the liquid metal embrittlement (LME) of hot-dipped galvanized structural steel. The relationship between stress and failure time was analyzed to evaluate the potential presence of a critical stress threshold beyond which LME may occur. A testing apparatus to induce axial stress was designed and assembled in-house. A36 low carbon steel was tested in this study. Different deadweight loadings were applied to the testing sample along the axial direction. Experimental process simulation and quantification of microstructure development during processing are challenging due to limitations with machinery temperature capability, inadequate resolution and sampling volume of currently available characterization techniques, and difficulty characterizing material microstructures as close to processing-relevant conditions as possible. Every year, approximately 90,000 cast steel railcar coupler knuckles are replaced preemptively to avoid fatigue failure. The coupler geometry has been in service since the early 1930s, so geometry changes are restricted to maintain compatibility with the existing fleet. Defects from the casting process, decarburization during heat treatment, and in-service exposure to corrosive environments combine to promote fatigue crack nucleation in high-stress regions of the knuckle. In the transient phase of an atmospheric pressure discharge, the avalanche turns into a streamer discharge with time. Hydrodynamic fluid models are frequently used to describe the formation and propagation of streamers, where charge particle transport is dominated by the creation of space charge. The required electron transport data and rate coefficients for the fluid model are parameterized using the local mean energy approximation (LMEA) and the local field approximation (LFA).
