Laser Powder Bed Fusion (LPBF) is a 3D printing technology that uses a recoater to spread powdered metal across a substrate. A laser then selectively fuses layers of this metal powder, intricately shaping three-dimensional objects. Sandwich-structured composites are made of a lightweight core material between two thin composite panels. Variants of the Ori-Miura folding pattern have been investigated and compared to both the traditional Miura folding pattern (Fig. 1) and the more commonly used core design, the honeycomb. While the honeycomb design is favored over the Miura folding pattern and its variants due to its simple shape and better performance in compression, honeycomb cores also present drawbacks that are detrimental to the integrity of the sandwich structure. This industrial research focuses on the implementation and development of a productive process for an automotive structural component (Shock tower) manufactured by a high-pressure die casting (HPDC) process made of aluminum alloy AuralTM-5. This aluminum alloy has been considered in diverse automotive and aerospace components that do not require heat treatment due to its mechanical properties as cast material (F temper). The control of the froth flotation process in the mineral industry is a challenging task due to its multiple impacting parameters. Accurate and convenient examination of the concentrate grade is a crucial step in realizing effective and real-time control of the flotation process. The goal of this study is to employ image processing techniques and CNN-based features extraction combined with machine learning and deep learning to predict the elemental composition of minerals in the flotation froth. This dissertation reports the findings of several studies on the mechanical and microstructural properties of parts made using atomic diffusion additive manufacturing (ADAM) and additive friction stir deposition (AFSD). The design of a small-sized bending-fatigue test specimen for an ultrasonic fatigue testing system is reported in Chapter 1. The design was optimized based on the finite element analysis and analytical solution. The stress–life (S–N) curve is obtained for Inconel alloy 718. Chapter 2 presents the findings of ultrasonic bending-fatigue and tensile tests carried out on the ADAM test specimens. The S-N curves were created in the very high-cycle fatigue regime. …

Residual stresses developed during additive manufacturing (AM) can influence the mechanical performance of structural components in their intended applications. In this study, thermomechanical residual stress simulations of the laser powder bed fusion (LPBF) process are conducted for both simplified (plate and cube-shaped) geometries as well as five complex lattice geometries fabricated with Inconel 718. These simulations are conducted with the commercial software package Simufact Additive©, which uses a nonlinear finite element analysis and layer-by-layer averaging approach in determining residual stresses. Transportation departments have made significant strides in addressing the challenges posed by the increasing weights of trucks on bridges. While there is a growing awareness of overheight vehicle collisions with bridges, implementing effective countermeasures remains limited. The susceptibility of bridges to damage from such collisions is on the rise, further exacerbated by unpredictable lateral impact forces. This study employs nonlinear impact analysis to assess the response of an unprotected vehicle-girder model, yielding realistic deformation outcomes comparable to observed impacts on the US-61 bridge. The problem presented throughout this report was to create a small-scale bridge made entirely out of balsa wood and glue, that could withstand substantial force, as well as perform a lifting/lowering cycle. Other requirements associated with the bridge were properties of weight, deflection, size, and shape. This problem presented a challenge that tested the mathematical side of engineering, being strongly reliant on statics, mechanics of materials, and mechanical design analyses.

Dice are cursed or blessed; that is, they roll low or high, but they are never fair. They cannot be manufactured with uniform density and geometric precision. This is particularly true of 20-sided dice or D20s. Faces are smaller than 6-sided dice, and manufacturing tolerances are similar. However, some dice are fairer than others. In our studies of plastic-mold dice about 1 in 4 test fair in 3000 rolls. We have used different statistical tests, including chi-square, modified Kolmogorov Smirnov, and double binomial tests. Hydrogels, with physical characteristics resembling biological soft tissues, hold great potential for bioinspired and biomedical applications. However, using them in additive manufacturing systems has challenges because of their poor mechanical and rheological properties. In response to these challenges, we introduce a fugitive carrier method, a novel and generalizable approach for materials incompatible with pneumatic-based extrusion three-dimensional (3D) printers. This report describes the design, construction, and testing of a small-scale articulating balsa wood bridge that allowed passage over normally impassable terrain. The bridge was required to span a 400mm gap, while also articulating the midpoint of the bridge 140mm above its resting position. The bridge also needed to support a 20kg (44 lbs.) point load in the center of the bridge, and the bridge and articulation tower together needed to weigh less than 85 (0.19 lbs.) grams.

The increase in the demand for additively manufactured parts and the drive towards a sustainable economy with less environmental pollution has necessitated the need for renewable materials for use in 3D printing. This study shows the development and characterization of vegetable oil based, acrylated resins for 3D printing. Bio-based 3D resins were formulated using bio-based oils with a minimum of 70% bio-based content and were ready to be polymerized using the stereolithography (SLA) 3D printing process. While there are many works developing methods for modeling and calibrating robot kinematics, assessing the accuracy of those models has received little attention. However, accuracy assessment is critically important for applications where the robot must operate with absolute accuracy over a large region of workspace, such as in robotic machining. When the model of such a system is well calibrated, the remaining deterministic error can be quite complex, owing to complicated gearing errors, deformations, and quasi-static thermal changes. In the mining industry, accurate monitoring of the elemental composition in the flotation froth is crucial for efficient minerals separation. The hybrid deep learning algorithms offer powerful computational intelligence for real-time monitoring of froth quality in flotation processes. This soft sensor tool can provide valuable information for process control, including predictions of the elemental chemical composition. In various industries, the early detection of faults in rotating machinery is crucial to prevent system failures and ensure customer satisfaction. Typically, vibration measurement and diagnosis are employed for fault detection, but this process faces challenges in automation due to the complexity of installing and maintaining accelerometers, particularly in end-of-line quality control or pre-installed machinery health assessments. Acoustic signals, as a form of mechanical wave, offer an alternative for monitoring machinery while in operation.
