Laser metal deposition (LMD), also known as direct metal deposition (DMD) or laser engineered net shaping (LENS), which uses a laser beam to form a melt pool on a metallic substrate, into which powder or wire is fed. The conventional contour and zigzag toolpath pattern for LMD are discontinuous at turn points or corner points. The discontinuous toolpath causes uneven deposition, which brings height variation and porosity problems. This paper investigates modal analysis as a validation technique for additively manufactured parts. The Frequency Response Function (FRF) is dependent on both the geometry and the material properties of the part as well as the presence of any defects. This allows the FRF to serve as a “fingerprint” for a given part of given quality. Once established, the FRF can be used to qualify subsequently printed parts. This approach is particularly attractive for metal parts, due to the lower damping as well as use in high-value applications where failure is unacceptable. Functionally Gradient Materials (FGMs) feature smooth transition from one material to another within a single object. FGMs modeling is considered to be one of the new challenges in Computer Aided Design area. To overcome this challenge, this paper presents the integration of a source-based and voxel-based approach to model FGMs. The input of STL format can be meshed and voxelized. Laser assisted manufacturing methods, such as direct metal deposition (DMD) and laser beam welding (LBW), are promising methods because of their higher precision and greater productivity when compared to traditional manufacturing methods. Because these methods are relatively new, the mechanical properties of samples produced by laser assisted manufacturing are not well understood. In this study the mechanical properties of samples produced by laser assisted manufacturing methods are analyzed and compared with data obtained from traditional manufacturing methods. Energetic materials are currently manufactured using methods such as casting, which can only produce certain geometries. Additive manufacturing enables more flexible fabrication and the potential for improved material consistency. Additive manufacturing has transformed many industries, but has only recently been applied to the manufacturing of energetic materials. This paper describes the development of two processes to apply additive manufacturing methods to energetic materials. Method one applies a fused deposition modelling approach (FDM). 5 µm aluminum powder and PVDF were mixed and made into filaments using a Filabot Original filament extruder. The current state of the component is too weak to endure to off-road endeavors, and a kit bumper market is virtually untapped for these vehicles. Solder joints are critical to the reliability of circuit boards. If gold is introduced to the solder joint, brittle AuSn4 intermetallic compounds develop which affect reliability of that solder joint. To determine the effects of gold when dissolved into a non-lead solder joint, a process was developed in order to apply gold content onto SAC305 solder paste. The gold was transferred as a paste from a micropipette onto each individual solder bump. Our group was presented with a challenge to design an automated machine to replace Micro-Vu’s current manual pressing operation. We moved, planned, and scheduled our tasks for the three quarters we will be working on this project by using a Gantt chart. In designing the machine, we generated concepts and used analysis and prototyping to select the most promising ones. We were tasked by Micro-Vu to design, build, and test a small-scale low-cost metal chip separator to operate on one of their 24/7 mills. The goal of the project was to separate the steel and aluminum chips coming off of the mill’s chip conveyor to end up with a bin of 99% pure aluminum by mass.
