The main objectives of ZC18 were inspired by competition in the 2018 Human Powered Vehicle Challenge at ASME E-Fest East. Lightweight Innovations for Tomorrow (LIFT) is a consortium with several industries, universities and research institutes. It is operated by the American Lightweight Materials Manufacturing Innovation Institute (ALMMII). One of their projects, melt 5a, is to develop high silicon ductile iron (DI) alloys with improved mechanical properties and thin walled DI castings. These alloys have high strength to weight ratio compared to that of standard ductile iron (7003). Over the last two decades there has been a renewed interest in Vertical Axis Wind Turbines. This turbine configuration though unpopular for large-scale generation has found a niche market in the way of offshore energy harvesting. However, offshore wind has its challenges. In this thesis a detailed comprehensive study of a proposed V-shaped vertical axis turbine rotor is performed in order to examine its structural and aerodynamic characteristics. A torque converter was instrumented with 29 pressure transducers. The pressure transducers were located in multiple cavities. The instrumented cavities included, four transducers mounted on the impeller shell, on the channel between blades. Six transducers mounted on the pressure and suction sides on the middle streamline of a turbine blade. Another seven transducers mounted on the pressure and suction sides of the core, middle and shell streamlines of a stator blade. Seven transducers mounted on the torque converter clutch cavity. Carbon fiber reinforced plastics (CFRP) are potential materials for many aerospace and aeronautical applications due to their high specif strength/weight and a low coeffcient of thermal expansion (CTE) resulting in a high long-term stability. Among candidate structures, the re-entry reusable launch vehicles (RLV), the fuel oxidant storage and transportation at cryogenic temperature, space satellites, and aircraft structure (frame, wings, etc...) can be highlighted. The exceptional flying characteristics of airborne insects motivates the design of biomimetic wing structures that can exhibit a similar structural dynamic behavior. For this purpose, this investigation describes a method for both manufacturing a biomimetic insect-sized wing using the photolithography technique and analyzing its structural dynamic response. The geometry of a crane fly forewing (family Tipulidae) is acquired using a micro-computed tomography scanner. A computer-aided design model is generated from the measurements of the reconstructed scanned model of the insect wing to design the photomasks of the membrane and the venation network required for the photolithography procedure. Metamaterials are engineered materials with unusual properties deriving mainly from their micro-architectures rather than composition. They have attracted increasing attention owing to their tailorable multi-functional properties that cannot be exhibited by naturally-occurring or traditionally-manufactured materials. Materials with a negative Poisson’s ratio (PR) and materials with a non-positive coefficient of thermal expansion (CTE) are examples of mechanical metamaterials. In this dissertation, metamaterials with negative Poisson’s ratios and negative coefficients of thermal expansion are designed using both heuristic approaches and topology optimization methods.

The application of the Euler-Euler framework based Computational Fluid Dynamics (CFD) models for simulating the two-phase gas-liquid bubbly flow in down-flow bubble columns is discussed in detail. Emphasis is given towards the modelling and design optimization of a novel down-flow bubble column. The design features of this novel down-flow bubble column and its advantages over a conventional Plunging Jet down-flow bubble column are discussed briefly. As smart thermostat adoption rates continue to increase, it becomes worthwhile to explore what unanticipated outcomes may result in their use. Specific attention was paid to smart thermostat impacts to deep setback and normal occupancy states in a variety of conditions while complying with the ventilation and temperature requirements of ASHRAE 90.2-2013. Custom weather models and occupancy schedules were generated to efficiently explore a combination of weather conditions, building constructions, and occupancy states. 3D printing was used to fabricate porous artificial knee meniscus material from biocompatible polymeric blends of polycarbonate-urethane (PCU) and ultra-high-molecular-weight polyethylene (UHMWPE) to enable “weep” lubrication that mimics the native meniscus. 3D printed and molded pure PCU, as well as molded PCU and UHMWPE, were used for comparison. Preliminary printing was done to evaluate the impact of process parameters on the results. The samples were subject to a variety of rotational oscillating friction and wear tests under simulated body fluid and loading conditions to replicate the natural motion of the knee. Powder injection molding (PIM) process simulations can be performed to minimize the number of injection molding experiments by estimating material properties necessary for PIM simulations. In current work, lead zirconate titanate (PZT) powder-polymer binder feedstock was compounded for 45 vol. % and 52 vol. % solids loading. PIM experiments on designed micro-pillar array geometry were performed using 52 vol. % PZT. Using PIM experiments results as basis, PIM simulations were performed on designed micro-pillar array geometries to understand the effectiveness of PIM simulations with the use of estimated feedstock properties in predicting molding behavior that have micro-features. The Cal Poly Mechanical Control Systems Laboratory currently employs an outdated device, known as the Motomatic, to teach students about various motor characteristics and control methods. These include open-loop vs. closed-loop control, speed vs. position control, and DC motor response curves. The current device does not function properly and produces unreliable data due to overwhelming non-linear effects such as stiction and shaft misalignment. Based on an existing relationship between Dr. Owen and the Deutsches Museum, Otto-Mated was given the opportunity to collaborate with the two in a year-long senior design project. Otto-Mated was tasked with modeling and simulating the Otto-Langen Atmospheric Engine as a form of preservation and education. The model was created in SolidWorks and animated in Blender, effectively providing the museum with accurate and educational videos demonstrating the engine’s function. Within this document are the plans, decisions, and processes used to create our final product for Deutsches Museum.

Explosive device design has a wide impact in the space, manufacturing, military, and mining industries. As a step toward computer assisted design of explosives, an optimization framework was developed using the Design Analysis Kit for Optimization and Terrascale Applications (Dakota). This software was coupled with the hydrocode CTH. This framework was applied to three exploding cylinder models, two in 1D and one in 2D. Gradient descent, dividing rectangles, and a genetic algorithm were each applied to the one-dimensional models. Additive Manufacturing for Post Processing (AMPP) is a team comprised of two Cal Poly Mechanical Engineering students: Nathan Goodwin and Andrew Furmidge. The project is focused in the area of metal additive manufacturing (AM) machines, which are still a developing technology. Improvements have been made to the quality of the machines in the past years, but many limitations still exist. One of these is the inability to print parts that are larger than the build volume.
