Microcracking has caused premature failure and reduction in properties in additively manufactured (AM) Hastelloy X. The purpose of this research is to meet or exceed the mechanical properties of wrought Hastelloy X by modifying the composition and build direction of Hastelloy X manufactured using Direct Metal Deposition (DMD). Tensile testing, scanning electron microscopy (SEM), and metallography were performed on the samples. ANOVA was used to analyze the dependence that the properties had on build direction and composition. The nominal composition wrought samples had a yield strength of 310.1 MPa and a 60.79% Elongation. Selective Laser Melting (SLM) of Additive Manufacturing is an attractive fabrication method that employs CAD data to selectively melt the metal powder layer by layer via a laser beam and produce a 3D part. This method not only opens a new window in overcoming traditional NiTi fabrication problems but also for producing porous or complex shaped structures. The combination of SLM fabrication advantages with the unique properties of NiTi alloys, such as shape memory effect, superelasticity, high ductility, work output, corrosion, biocompatibility, etc. makes SLM NiTi alloys extremely promising for numerous applications.

”Nickel hard-surfacing alloys are replacing hard Chromium coatings due to their excellent wear and corrosion-resistant properties. In laser cladding of these alloys, however, these properties can vary across the height of the deposit due to an accumulation of excess heat generated in the deposit during the process. This may result in uneven wear of the clad parts which can be detrimental for practical purposes. Additive manufacturing permits the fabrication of cellular metals which are materials that can be highly customizable and possess multiple and extraordinary properties such as damage tolerance, metamorphic and auxetic behaviors, and high specific stiffness. This makes them the subject of interest for innovative applications. With interest in these materials for energy absorption applications, this work presents the development of nonlinear finite element models in commercial software platforms (MSC Patran/Nastran) that permit the analysis of the deformation mechanisms of these materials under compressive loads. The metallic additive manufacturing process known as selective laser melting requires highly spherical, normally distributed powder with diameters in the range of 10 to 50 microns. Previous observations have shown a degradation in powder quality over time, resulting in unwanted characteristics in the final printed parts. 21-6-9 stainless steel powder was used to fabricate test parts, with leftover powder recycled back into the machine. Powder samples and test specimens were characterized to observe changes across build cycles. Few changes were observed in the physical and mechanical properties of the specimens, however, there were indications of chemical changes across cycles. Potential …

Processing of ceramics has always been difficult due to how hard and brittle the material is. Fused Deposition of Ceramics (FDC) is a method of additive manufacturing which allows ceramic parts to be built layer by layer, abetting more complex geometries and avoiding the potential to fracture seen with processes such as grinding and milling. Both printed and flexible electronic systems promise to integrate functional devices into new form factors (e.g., structures or clothing) and environments. Of particular interest are the mechanically harsh environmental conditions to which military systems are sometimes exposed, which can be quite severe (i.e., upward of 100,000 G peak acceleration within 0.1 ms), and commercial off-the-shelf components are not designed to maintain functionality under such rugged conditions. The fabrication of Cu components were first built by additive manufacturing using electron beam melting (EBM) from low-purity, atomized Cu powder containing a high density of Cu2O precipitates leading to a novel example of precipitate-dislocation architecture. These microstructures exhibit cell-like arrays (1-3µm) in the horizontal reference plane perpendicular to the build direction with columnar-like arrays extending from ~12 to >60 µm in length and corresponding spatial dimensions of 1-3 µm. These observations were observed by the use of optical metallography, and scanning and transmission electron microscopy. Freeze-form Extrusion Fabrication (FEF) is an additive manufacturing technique that extrudes ceramic loaded aqueous pastes layer by layer below the paste freezing temperature for component fabrication. A computer controlled 3-D gantry system has been developed for the FEF process. The system includes a temperature control subsystem that allows for fabrication of components below the paste freezing temperature. The low temperature environment allows for larger component fabrication. Comparisons in terms of layer thickness, self-sustaining ability, and system response were performed between 0⁰C and -20⁰C for alumina sample fabrications.
