Aerojet Rocketdyne is investigating the use of directed energy deposition (DED), an additive manufacturing process, to reduce cost and lead time for manufacturing complex rocket engine components for their RS-25 engines. JBK-75 and NASA-HR-1, two Fe-Ni-base, age-hardenable (γ′) superalloys, are used for nozzle structural jackets and hot gas manifolds. Currently, these parts are produced using traditional forging or casting methods followed by intensive machining operations. Additionally, these alloys were designed for use in the wrought condition and require a different set of post-processing heat treatments when produced using DED due to their dendritic, segregated microstructure in the as-built condition. The advantages of additive manufacturing (AM) of metals over traditional manufacturing methods have triggered many relevant studies comparing the mechanical properties, corrosion behavior, and microstructure of metals produced by AM or traditional manufacturing methods. This review focuses exclusively on the corrosion property of AM-fabricated stainless steel by comprehensively analyzing the relevant literature. In the fabrication of 17-4 PH by laser powder bed fusion (L-PBF) the well-documented occurrence of large amounts of retained austenite can be attributed to an elevated concentration of nitrogen present in the material. While the effects of continuous wave (CW) laser processing on in-situ nitrogen absorption characteristics have been evaluated, power modulated pulsed wave (PW) laser processing effects have not. In the field of metal casting, cast parts often require an internal cavity to be made to meet design requirements. Frequently, these interior surfaces are not manufacturable through standard machining processes, and even when possible, they would most likely involve expensive and time-consuming operations. Metal additive manufacturing (AM/3D printing) offers unparalleled advantages over conventional manufacturing, including greater design freedom and a lower lead time. However, the use of AM parts in safety-critical industries, such as aerospace and biomedical, is limited by the tendency of the process to create flaws that can lead to sudden failure during use. The root cause of flaw formation in metal AM parts, such as porosity and deformation, is linked to the temperature inside the part during the process, called the thermal history. Channels where coolant is run to cool a system are common in injection mold tooling. Conventionally, these channels are machined into the mold. This has limited the design of mold cooling systems to the constraints of traditional machining processes, where straight circular channels machined from cast material are typical. GRCop is an alloy family constructed of copper, chromium, and niobium and was developed by NASA for high heat flux applications. The first of its kind, GRCop-84, was specifically designed for the environments seen by channel cooled main combustion chamber liners. To further increase thermal conductivity while maintaining material strength characteristics, the percentage of alloying elements were cut in half and GRCop- 42 was developed. ”In this work, two lightweight structures – lattice structures and metal matrix syntactic foams (MMSF) – were studied. Honeycomb lattices were manufactured by powder bed selective laser melting (SLM) from 304L stainless steel. The wall thicknesses of these structures ranged from 0.2 to 0.5 mm. Surface roughness was the primary cause of dimensional mismatch between the expected and as-built structures with an average wall thickness increase of 0.12 mm. The strength of the honeycombs increased with increasing wall thickness. A feature of the SLM microstructure, the melt pool boundary, was also studied as a part of this work. 3D models …

A novel adaptive displacement-controlled test setup was developed for fatigue testing on mini specimens. In property characterization of additive manufacturing materials, mini specimens are preferred due to the specimen preparation, and manufacturing cost but mini specimens demonstrate higher fatigue strength than standard specimens due to the lower probability of material defects resulting in fatigue. In this study, a dual gauge section Krouse type mini specimen was designed to conduct fatigue tests on additively manufactured materials. Qualification of materials for Additive Manufacturing is time intensive, and is often specific to a single type of machine. In this study, an approach to selecting power, speed, and hatch spacing values for a newly powderized material, AF9628 weapons steel, is described that results in highly dense (>99.9%) parts on an MLab 200R Cusing. Process parameters used during Selective Laser Melting (SLM) process have significant effects on the mechanical properties of the manufactured parts. In this study, the influence of two build parameters (build orientation and hatch angle) on the compressive properties of 304L stainless steel was evaluated. SLM 304L samples were manufactured using three hatch angles, 0°, 67°,105° and two orientations, z-direction and x-direction, and tested using a compression frame according to ASTM E9-09. However, predicting and controlling of their mechanical behaviors is challenging due to the complexity of modeling and the uncertainties exist in the manufacturing process. Laser powder bed fusion additive manufactured 316L stainless steel specimens were evaluated to establish a baseline for future research in determining an optimized energy density and build orientation. Test specimens were printed at various energy densities. At each energy density, tensile and fatigue specimens were printed at 0o (longitudinal), 45o, and 90o (transverse) orientation to the build plate. Tensile and high cycle fatigue tests were performed then representative fracture surfaces were analyzed. The apparent melt track and dendrite size were evaluated using grain analysis software. An experimental study of several variants of radius and strut angle of the body centered cubic unit cell was performed to determine the mechanical properties and failure mechanisms of the mesostructure. Quasi static compression tests were performed on an Instron® universal testing machine with a 50kN load cell at 0.2mm/min. The test samples were built using a SLM Solutions 125 selective laser melting machine with 316L stainless steel. Inconel 718 (IN718) is a popular wrought superalloy, and is currently being investigated for additive manufacturing (AM) applications in the aerospace industry. However, overaging and the presence of microcracks have caused a significant reduction in properties. "The objective of this thesis work was to design ceramic paste systems that assist in achieving a high theoretical density ( > 95%) after deposition by a novel additive manufacturing process, i.e. Ceramic On-Demand Extrusion (CODE). Despite numerous advances in biomedical engineering, few developments in surgical simulation have been made outside of computational models. Cadavers remain the primary media on which surgical research and simulation is conducted. Most attempts to quantify the effects of orthopedic surgical methods fail to achieve statistical significance due to limited quantities of cadaver specimen, large variations among the cadaver population, and a lack of repeatability among measurement techniques. To evaluate potential uses for friction stir welding in additive manufacturing, two separate parts were fabricated, one of 2195-T84 and the other 2219-T87, utilizing fixed pin techniques and additive lap welds. The parts were cut into samples, artificially aged and subjected to Rockwell hardness (HRB), Vickers hardness, micrographic photography, and metallographic imaging on both pre- and post- heat treatment. Additionally, tensile testing was performed on the heat-treated samples. A comparisons of test results showed a minimal increase in the yield strength of the 2195-T84 samples compared to as-welded tensile results obtained from a previous project.
