In-Situ Defect Detection In Selective Laser Melting Using Convolutional Neural Networks, Ethan Gaigalas

This thesis develops and trains a convolutional neural network (CNN) to classify defects in metal parts produced by selective laser melting (SLM) using acoustic emission (AE) data. The model successfully identified porosity and standard build layers with high accuracy but consistently struggled to classify lack of fusion (LOF) defects, regardless of input type, normalization, or class count. These results suggest that while AE signals contain distinguishable features for certain defect types, LOF signals may be too subtle or inconsistent for reliable detection. As the orbital debris population increases, so does the risk of collisions with operational spacecraft. In response, the Federal Communications Commission has shortened the deorbit requirement from 25 years to five years. While natural atmospheric decay was sufficient under the previous guideline, many objects with low area to mass ratios can no longer passively comply. Smaller, non-propellant-carrying space objects such as CubeSats lack the ability to maneuver and must rely on alternative deorbit methods. Batteries with higher specific energy and power are essential for extending the range and performance of electric vertical takeoff and landing aircraft (eVTOLs). Anode-free lithium-metal pouch cells offer strong potential at the cell-level but require high compressive pressures to enhance cycle life and discharge performance. These pressures necessitate heavier structural components, reducing packaging efficiency at the module level.

To evaluate this tradeoff, a full-factorial enumeration model was developed to explore viable module designs within a constrained packaging volume. The model scales subsystem masses, enforces design rules and material limits, and accounts for large (~20%) cell thickness changes during cycling.

Hardware-in-the-loop, HIL, testing is an important tool for the validation and verification of systems in the aerospace industry. A common subsystem to be tested using HIL testing is the attitude, dynamics, and controls subsystem, ADCS. This is due to HIL tests using realistic simulations of the space environment to control physical hardware. Composite structures have demonstrated great potential to improve mechanical performance in various applications, including ballistics protection. This study demonstrates that the integration of geometrically optimized composites into core-face sheet assemblies provide great impact resistance. The research investigated the performance of two composite manufacturing methods under low-velocity impact through residual strength and damage comparisons. Corrugated core composites were produced with traditional manufacturing methods, namely compression molding, using twelve stacking sequences. These stacking sequences were chosen to represent four laminate groups, where a unique fiber orientation scheme was employed across three laminate thicknesses (6, 8, and 12 layers). The process of optical orbit determination has long been in the domain of large organizations and stationary observatories with highly specialized scientific equipment. This thesis seeks to determine not only if satellites can be captured regularly using purely commercial-off-the-shelf (COTS) equipment, but also if initial orbit determinations can be made using that data. Moreover, the use of a mobile telescope platform allows users to circumvent the restrictions of fixed observatories such as low horizon viewing restrictions or existing light pollution.

This thesis presents an approach to understanding and enhancing the robustness of aerospace systems through the integration of network analysis, Design Structure Matrix (DSM), Singular Value Decomposition (SVD), and robustness simulation techniques. This methodology called the Importance Hierarchy method, provides a comprehensive framework for decomposing the interactions of aerospace systems, focusing on identifying and evaluating critical components and interactions.

This thesis presents a novel, cost-effective method for mapping the pressure distribution on a rotating cylinder in cross flow, a phenomenon central to the Magnus effect. Utilizing commercial-off-the-shelf (COTS) micro-electromechanical system (MEMS) pressure sensors, a high-resolution data acquisition system was developed and integrated into a rotating cylinder model. Compared to traditional approaches, such as slip rings or one-off designs, this method proved significantly cheaper and faster while achieving comparable or superior resolution. The goal of this thesis is to investigate automatic mass balancing methods for spacecraft attitude dynamics simulators, create a hardware design for a mass balancing system, and assemble the hardware on the Cal Poly Spacecraft Attitude Dynamics Simulator (SADS). Spacecraft attitude dynamics simulators replicate the torque-free environment of space with ground-based hardware. The SADS is mounted on a spherical air bearing, and includes a pyramid of four reaction wheels. This paper determines the feasibility of adding a heater to an existing blowdown supersonic wind tunnel to unlock new high-enthalpy test applications, considering cost and power requirements at a variety of different states. This process includes both modeling the current range of test section properties in Cal Poly's blowdown wind tunnel and determining the new range of properties that a heat exchanger could induce. These results are verified with a computational fluid dynamics study. Additionally, sublimation and ablation properties of materials are explored to create appropriate models to study atmospheric re-entry once the heat exchanger is implemented.

This thesis investigates the implementation of a passive isolator with a pressurized air cushion for spacecraft payloads in mission architectures implementing in-space assembly technologies. A pressurized air bed capable of briefly surviving the space environment for cargo delivery was prototyped and experimentally evaluated for launch vehicle vibration dynamics resulting in a 72%, 93%, and 88% reduction in experienced GRMS loads for the X-Axis, Y-Axis, and Z-Axis, respectively. A preliminary Total Mass Loss evaluation of the Low-Density Polyethylene Film utilized for the air bed resulted in a mass loss of 0.7%, indicating that commercial off-the-shelf films might require minimal modification for …

Consensus strategies are examined as a possible approach to achieving attitude alignment for a large, close-proximity formation of nanosatellites in low earth orbit (LEO). An attitude-only distributed consensus approach is selected for further consideration due to its comparatively low data transmission requirements. The convergence of a connected network of satellites to the attitude agreement subspace under this control law is shown using a Lyapunov stability approach with a set of idealizing assumptions. The low size and budget of typical nanosatellite missions limit the available sensors for attitude estimation. Relatively high noise MEMS gyroscopes often must be employed when accurate knowledge of the spacecraft’s angular velocity is necessary for attitude determination and control. This study utilizes MATLAB genetic algorithm (GA) to perform optimization on a solid rocket motor (SRM) chamber structure. The (SRM) structure is modelled as a cylindrical composite laminate where unidirectional fiber orientations are the primary design variable in the optimization problem formulation. Additional design variables such as chamber length, diameter, and internal pressure are altered along with the ply angles to minimize the safety margin towards a near-zero value and encourage efficient layup design.
