In the fabrication of 17-4 PH by laser powder bed fusion (L-PBF) the well-documented occurrence of large amounts of retained austenite can be attributed to an elevated concentration of nitrogen present in the material. While the effects of continuous wave (CW) laser processing on in-situ nitrogen absorption characteristics have been evaluated, power modulated pulsed wave (PW) laser processing effects have not. In this study the effects of PW L-PBF processing of 17-4 PH on nitrogen absorption, phase composition, and mechanical performance are explored using commercially available PW L-PBF equipment and compared to samples produced by CW L-PBF. “Laser Powder Bed Fusion (LPBF) metal Additive Manufacturing (AM) fabricates 3D metal parts layer-by-layer. The process enables production of geometrically complex parts that are difficult to inspect with traditional methods. The LPBF parts experience significant geometry driven thermal variations during manufacturing. This creates microstructure and mechanical property inhomogeneities and can stochastically cause defects. Mission critical applications require part qualification by measuring the defects non-destructively. The layer-to-layer nature of LPBF permits non-intrusive measurement of radiometric signals for a part’s entire volume. "Powder based additive manufacturing (AM) exhibits tremendous uncertainties, where variations in build quality is present despite utilizing similar build processing parameters. First, this work reports the features and formation mechanisms of five unique types of spatter during the LPBF process by in-situ high-speed, high-energy x-ray imaging. The unique physical characteristics of spatter are determined. The effect of laser scan speed and laser power on spatter formation, ejection, and mitigation are determined. The goal of this project is to study the performance of a 3D printed mechanical part subjected to topology optimization. A part that is somewhat complex in its load bearing and geometry will be selected. That part will then be designed, finite element analysis will be performed on it to optimize its topology, and then it will be 3D printed and tested. The goal of topology optimization is to either save material cost and/or part weight due to the ability of 3D printing to manufacture parts with complex and obscure geometry.

During transport sensitive payloads can become subject to a multitude of vibration or shock environments that can lead to damage. Using only additive manufacturing we seek to design an isolation system that can provide enough vibration and shock damping to properly protect the payload. Using modern FEA software we were able to quickly analyze a variety of solutions and determine the best one. Based on the results we have achieved through analysis, as well as pushing the manufacturing capabilities of 3D printers, we believe it is plausible to use additive manufacturing to create a fully capable vibration isolation system.

This study explores the possibility of using additive manufacturing to develop better labyrinth seals in turbomachinery. In the field of metal casting, cast parts often require an internal cavity to be made to meet design requirements. Frequently, these interior surfaces are not manufacturable through standard machining processes, and even when possible, they would most likely involve expensive and time-consuming operations. In order to avoid these machining costs, expendable ceramic or sand cores are manufactured and placed into the mold to allow the direct casting of complex internal geometries. Metal additive manufacturing (AM/3D printing) offers unparalleled advantages over conventional manufacturing, including greater design freedom and a lower lead time. However, the use of AM parts in safety-critical industries, such as aerospace and biomedical, is limited by the tendency of the process to create flaws that can lead to sudden failure during use. The root cause of flaw formation in metal AM parts, such as porosity and deformation, is linked to the temperature inside the part during the process, called the thermal history. Accurate surface temperature measurement within powder bed fusion (PBF) systems during fabrication remains elusive for many reasons, despite the importance of knowing temperature for improving part quality, process control, repeatability and reproducibility, simulation capabilities, and more. Multi-wavelength (MW) pyrometry has been used previously to measure off-axis temperatures of a small region (~2.6mm in diameter) within an electron beam PBF (EBPBF) system. While this small region measurement makes it difficult to get a full field temperature map of the powder bed, it also allows for inline (on-axis) with laser temperature measurements for laser PBF (LPBF) systems. GRCop is an alloy family constructed of copper, chromium, and niobium and was developed by NASA for high heat flux applications. The first of its kind, GRCop-84, was specifically designed for the environments seen by channel cooled main combustion chamber liners. To further increase thermal conductivity while maintaining material strength characteristics, the percentage of alloying elements were cut in half and GRCop- 42 was developed. A novel adaptive displacement-controlled test setup was developed for fatigue testing on mini specimens. In property characterization of additive manufacturing materials, mini specimens are preferred due to the specimen preparation, and manufacturing cost but mini specimens demonstrate higher fatigue strength than standard specimens due to the lower probability of material defects resulting in fatigue. In this study, a dual gauge section Krouse type mini specimen was designed to conduct fatigue tests on additively manufactured materials. Laser powder bed fusion additive manufacturing consists of a process that incorporates many process variables into fabricating parts. This study investigated several of these process variables and determined their influence on part properties. The process variables investigated include laser power, velocity, focus offsets, layer thickness, and powder particle size. Physical properties will be compared including surface roughness, form, and density. Tensile testing provided mechanical properties including unloading Young’s modulus, ultimate tensile strength, yield strength, uniform elongation, and ductility.
