Advances in additive manufacturing have enabled the creation of metallic components with tailored porosity, offering design flexibility for thermal, structural, and fluid transport applications. This thesis investigates the effective thermal conductivity (ETC) of porous Inconel 625 (IN625) and Inconel-ceramic composites (IN625-RAM2) fabricated by Laser Powder Bed Fusion (LPBF) using Elementum 3D’s PermiAM technology. Experimental measurements of thermal conductivity using the laser flash method are compared to numerical models built from micro-computed tomography data. Aerosol jet printing (AJP) is a 3D printing, advanced manufacturing process that generates an aerosol mist appropriate for fine printing small, low-volume electronic parts. The pneumatic aerosol jet printing technology’s virtual impactor is the focus of this study. In this technology, high velocity nitrogen gas aerosolizes various inks in the atomizer. The aerosolized stream of ink is then transported to a virtual impactor (VI) to become dense and concentrated as it begins to enter the deposition head for high precision electronics printing. This thesis presents the development of a transient thermal framework for Wire Arc Additive Manufacturing (WAAM) created using ANSYS Workbench. This study aims to understand the inherent properties and thermal behavior of WAAM by using the Finite Element (FE) simulation technique to reduce the need for experiments. Specifically, the transient thermal WAAM simulation framework uses the heat source Goldak model to understand the thermal behavior for a given voltage, initial temperature, and travel speed during the process to predict process temperature. The additive manufacturing (AM) technique “Direct Metal Laser Sintering (DMLS)” is used to create 3D objects directly from 3D design data. This report provides a detailed overview of the final design of our light-emitting diode (LED) focusing system. Our system incorporates a converging lens and a specially designed "glass funnel," which acts as a thick fiber optic that narrows the light to a fine point through internal reflection. The glass components of our system are precisely housed in a part made using advanced computer-numeric controlled (CNC) Mill and CNC Lathe manufacturing processes. Thermoelectric cooling and the Peltier effect were discovered in 1834, over 188 years ago. Additionally, the first iterations of additive manufacturing (i.e., 3D printing) began in the early 1980s, more than 40 years ago. Despite these technologies’ age and years of advancements, the application of Peltier cooling-based devices in additive manufacturing has not yet been realized. The purpose of this research is to examine the effects of recycling PLA filament for 3D printing on its material properties. After examining these effects, PLA and carbon fiber additives were mixed with recycled PLA pellets in different ratios to attempt to regain material properties lost in the recycling process. To complete these findings, an experiment was design and executed.

The research found that tensile strength during multiple iterations of recycling remained mostly unaffected, however, the strain degraded exponentially. In the PLA additive study, high ratios of PLA additive were able to increase the strength and strain properties of the …

The goal of this project is to study the performance of a 3D printed mechanical part subjected to topology optimization. A part that is somewhat complex in its load bearing and geometry will be selected. That part will then be designed, finite element analysis will be performed on it to optimize its topology, and then it will be 3D printed and tested. The goal of topology optimization is to either save material cost and/or part weight due to the ability of 3D printing to manufacture parts with complex and obscure geometry.

The growing popularity of additive manufacturing in commercial applications has al- lowed for new ideas and new ways of thinking when designing components. Further optimization at the component level is possible, though powder metallurgy is in its infancy. This study explores the possibility of using additive manufacturing to develop better labyrinth seals in turbomachinery. Labyrinth seals have a torturous fluid path with high losses, thus limiting the amount of fluid leakage.
