This report outlines a custom hub motor dynamometer requested by the Cal Poly Racing FSAE team. The need for this testing platform is to characterize an existing Formula SAE planetary gearbox for a proposed 4WD powertrain. Hub motors, compact electric machines integrated directly into each outboard wheel, offer significant advantages in efficiency, traction, and chassis packaging compared to conventional RWD drivetrains. By mapping torque capacity, efficiency, lubrication method effectiveness, and fatigue life, the team can validate gearbox design and performance.

The Mechanical Engineering Department at California Polytechnic State University, San Luis Obispo (Cal Poly), seeks to develop a laboratory tool allowing students to reinforce concepts of gears for Mechanical Systems Design (ME329). Some current laboratories do not provide students with hands-on interaction, and the department lacks equipment and documentation to support a standardized lab. With ME329 expanding from ten to fifteen weeks, there is an opportunity to create a physical gearbox design lab allowing students to reinforce lecture material in engaging ways, while standardizing student learning. The report details the design and results of a Hoyer lift to transfer patients between wheelchairs and our sponsor's, Beacon VTC Santa Maria, vans. The lift disassembles into 3 main pieces, allowing the lift to be stored in the back of the van. The lift uses a hydraulic actuator to rotate the boom. Brakes are the most critical safety system on any performance vehicle, and as Cal Poly Racing transitions their Formula SAE car from a single rear motor to a four-in-wheel motor setup with regenerative braking, the team identified an opportunity to develop a bespoke brake caliper tailored to their specific needs. This document outlines the research, design, manufacturing, and validation of custom front brake calipers designed to improve upon commercial motorcycle calipers in key areas such as serviceability, mounting rigidity, thermal behavior, mass, and hub motor integration. This project aims to redesign the All-American Soap Box Derby Super Kids vehicle to enhance safety, accessibility, and performance while maintaining full compliance with official regulations. The Super Kids program enables children with physical and cognitive disabilities to race alongside a co-pilot, but the current vehicle design presents challenges in stability, entry/exit accessibility, and control—especially following recent regulation changes that increased vehicle speed. The redesigned car will focus on improved ergonomics, lightweight construction, and structural integrity within a $1,000 budget and a 165 lb weight limit.

This study builds a mesoscale finite element simulation to examine how internal stresses form during additive metal manufacturing using directed energy deposition. The goal is to track how heat and stress develop layer by layer and determine where a failure criterion could appear during the print. The model uses temperature-dependent material properties for Inconel 718 and a moving heat source defined with custom G-code.
Thermal results are mapped into a mechanical simulation to watch stress accumulate as new layers are added. Different scan paths were tested to determine whether varying heat exposure could reduce the extent of a region exceeding …

Recently, there has been a growing demand for precision processing glass. In addition to dimensional accuracy, surface texturing to impart functional properties has attracted increasing attention. For example, anti-fouling performance against powder adhesion is required for cover glasses of solar cells. Powder adhesion is governed by van der Waals forces, which depend on the surface texture of the substrate, suggesting that surface structures influence adhesion behavior. Geometrically and physically accurate 3D models are emerging as essential tools for surgeons in pre-operative planning and training, but current methods of producing these models are not sufficient. Their Independent Diagnostics Scoring System (LIDSS) uses rafts that operate in the ocean to collect missile test data. Several times a year, the United States will test their Inter-Continental Ballistic Missiles by launching them into the ocean near the Marshall Islands. Wettability is a crucial surface property influencing various phenomena, including heat transfer, cell adhesion, and corrosion. Engineering devices can achieve superior performance by precisely manipulating surface wettability. As a result, extensive research has focused on developing surfaces that exhibit either extreme water attraction (superhydrophilic) or strong water repellency (superhydrophobic). Hub motors are compact electric motors mounted directly on each outboard wheel hub. Utilized in Formula SAE and Formula Student vehicles, this configuration offers several advantages over traditional drivetrains, including packaging optimization within the chassis, vehicle traction, and improved efficiency. Although hub motors are not yet common in 4WD vehicles, they are being explored for use in EVs and may become more common in the future. Aerosol jet printing (AJP) is a 3D printing, advanced manufacturing process that generates an aerosol mist appropriate for fine printing small, low-volume electronic parts. The pneumatic aerosol jet printing technology’s virtual impactor is the focus of this study. In this technology, high velocity nitrogen gas aerosolizes various inks in the atomizer. The aerosolized stream of ink is then transported to a virtual impactor (VI) to become dense and concentrated as it begins to enter the deposition head for high precision electronics printing. This thesis presents the development of a transient thermal framework for Wire Arc Additive Manufacturing (WAAM) created using ANSYS Workbench. This study aims to understand the inherent properties and thermal behavior of WAAM by using the Finite Element (FE) simulation technique to reduce the need for experiments. The additive manufacturing (AM) technique “Direct Metal Laser Sintering (DMLS)” is used to create 3D objects directly from 3D design data. Brake rotors can develop uneven spots over time, causing vibration and poor braking performance. Commercial brake lathes are effective but often too expensive or complicated for at-home mechanics. This project aimed to create a low-cost tool, around $200–$300, to resurface four rotors in under two hours. We explored two main designs: a pad file system and a motorized endmill powered by a handheld drill. Calculations ultimately showed that the pad file was not viable, so the final prototype produced was the endmill-based design. Our testing showed we were limited by poor stiffness in the endmill and unforeseen loading. Although the …

The Society of Automotive (SAE) annually organizes collegiate design team competitions for university organizations nationwide. Baja SAE tasks teams comprised entirely of students with developing, iterating, manufacturing, testing, and competing with an offroad race buggy in accordance with all SAE regulations. Teams are responsible for producing a tech compliant vehicle for each competition season, travelling across the United States to put their designs to the test. In the 2022-2023 competition season, SAE introduced ruleset clarifications on the chassis manufacturing process, essentially mandating the production of all vehicle frames to be manufactured entirely in house with no external assistance. This report outlines the design process and implantation of a tensile quenching rig that incorporated forced convection and a frequency generator. When any metal is quenched, a vapor barrier forms around it. When this happens, it limits the heat flux that may occur until the barrier turns into just nucleate boiling. The vapor barrier acts as an insulator and causes the heat flux to fluctuate, causing uneven hardening which would limit the use of some materials. Additive manufacturing, commonly known as 3D printing, has the potential to transform the production of end-use parts by facilitating the creation of complex shaped, low-volume components that are expensive to manufacture using traditional methods. However, thermoplastic polymer matrices currently utilized in 3D printing of carbon fiber composites, often lack the mechanical properties needed for aerospace applications. Legged robots are well-suited for navigating unstructured terrain due to their ability to perform agile dynamic motions. Building on the efforts of Cal Poly's Legged Robotics Group, this project focuses on achieving stable forward hopping with a single legged robot.
A comprehensive model of leg hopping is formulated, with leg dynamics during flight and stance phases derived using Euler-Lagrange equations. During the stance phase, a spring-mass system models the leg-ground interaction. The touchdown and lift-off conditions are formulated mathematically, and state mappings between phases are determined via momentum conservation.
