The Elevate Hardcase project developed a portable mechanical elevation system that allows users to access rugged hard cases at a comfortable working height without needing a separate table or placing the case on uneven ground. The design focuses on improving ergonomics, portability, stability, and quick setup for users in field environments such as photography, hunting, and maintenance. Through customer research, concept development, prototyping, analysis, and testing, the final system was designed to support a loaded hard case, provide height adjustability, remain stable on uneven terrain, and be deployed by a single user in under five minutes. This report outlines a custom hub motor dynamometer requested by the Cal Poly Racing FSAE team. The need for this testing platform is to characterize an existing Formula SAE planetary gearbox for a proposed 4WD powertrain. Hub motors, compact electric machines integrated directly into each outboard wheel, offer significant advantages in efficiency, traction, and chassis packaging compared to conventional RWD drivetrains. By mapping torque capacity, efficiency, lubrication method effectiveness, and fatigue life, the team can validate gearbox design and performance.

Brakes are the most critical safety system on any performance vehicle, and as Cal Poly Racing transitions their Formula SAE car from a single rear motor to a four-in-wheel motor setup with regenerative braking, the team identified an opportunity to develop a bespoke brake caliper tailored to their specific needs. This document outlines the research, design, manufacturing, and validation of custom front brake calipers designed to improve upon commercial motorcycle calipers in key areas such as serviceability, mounting rigidity, thermal behavior, mass, and hub motor integration. This report presents the design, development, and deployment of a teleoperated robotic arm system capable of vision-based imitation learning. The system uses a leader-follower architecture with myArm C650 and myArm M750 robots manufactured by Elephant Robotics. The leader arm movement is controlled by the operator, whereas the follower performs actions acquired from demonstrations. Data collection included synchronized joint-angle recording and multi- camera video streams capturing human demonstrations.
These demonstrations were processed with a deep learning imitation algorithm called Action Chunking with Transformers (ACT). The main capability of this algorithm is its ability to make future action predictions based solely on …

The goal is to create a self-regulating garden that takes the guesswork out of growing fresh herbs and vegetables at home. 3D printers are used more widely than ever before; they can be found in factories, hospitals, and even schools. However, the health effects of the VOCs and UFPs that these machines emit have yet to be fully understood. In collaboration with the University of Nevada, Las Vegas, this study utilizes an Air Gradient One sensor at the Diamond Lab to monitor VOC and UFP emissions before, during, and after 3D printing sessions. By comparing these levels to EPA and CDC safety standards, we aim to quantify the respiratory risks posed to youth.

This project aims to redesign the All-American Soap Box Derby Super Kids vehicle to enhance safety, accessibility, and performance while maintaining full compliance with official regulations. The Super Kids program enables children with physical and cognitive disabilities to race alongside a co-pilot, but the current vehicle design presents challenges in stability, entry/exit accessibility, and control—especially following recent regulation changes that increased vehicle speed. The redesigned car will focus on improved ergonomics, lightweight construction, and structural integrity within a $1,000 budget and a 165 lb weight limit.

This study builds a mesoscale finite element simulation to examine how internal stresses form during additive metal manufacturing using directed energy deposition. The goal is to track how heat and stress develop layer by layer and determine where a failure criterion could appear during the print. The model uses temperature-dependent material properties for Inconel 718 and a moving heat source defined with custom G-code.

This thesis work presents the design, testing, and validation of a continuum-legged biped robot equipped with a kangaroo inspired tail for enhanced stability and adaptability. Unlike traditional rigid link robots, this one expands on soft-legged robots and utilizes tendon-driven continuum robots to mimic octopus and kangaroo behavior for locomotion. The robot uses a hierarchical hybrid control framework to implement walking, obstacle avoidance, vaulting, and push recovery behaviors. To test the performance of the robot four sets of experiments were conducted to validate these systems and evaluate how they performed. The need for robotic systems capable of operating in confined, hazardous, or complex environments has driven interest in soft and legged platforms for industrial inspection and structural integrity assessment. This thesis presents the design and fabrication of a tentacle-like, soft-legged hexapod robot, which uses six cable-stiffened, pre-curved, tendon-driven continuum robot (TDCR) legs. These biologically inspired legs are designed to offer a balance between compliance and control, enabling the robot to navigate unstructured terrains and potentially grasp cylindrical structures such as pipes. Lawrence Livermore National Laboratory is a critical member of the United States Department of Defense. Their Independent Diagnostics Scoring System (LIDSS) uses rafts that operate in the ocean to collect missile test data. Several times a year, the United States will test their Inter-Continental Ballistic Missiles by launching them into the ocean near the Marshall Islands. This is where the LIDSS rafts collect their test data. Our project was centered around re-designing the battery pack used by the rafts. Advances in additive manufacturing have enabled the creation of metallic components with tailored porosity, offering design flexibility for thermal, structural, and fluid transport applications. This thesis investigates the effective thermal conductivity (ETC) of porous Inconel 625 (IN625) and Inconel-ceramic composites (IN625-RAM2) fabricated by Laser Powder Bed Fusion (LPBF) using Elementum 3D’s PermiAM technology. Experimental measurements of thermal conductivity using the laser flash method are compared to numerical models built from micro-computed tomography data. Aerosol jet printing (AJP) is a 3D printing, advanced manufacturing process that generates an aerosol mist appropriate for fine printing small, low-volume electronic parts. The pneumatic aerosol jet printing technology’s virtual impactor is the focus of this study. In this technology, high velocity nitrogen gas aerosolizes various inks in the atomizer. Traditional air-cooling methods are approaching their effective cooling limits for many of these components, requiring lower supply air temperatures, higher supply air flowrates, and much larger heatsinks to remain feasible. Brake rotors can develop uneven spots over time, causing vibration and poor braking performance. Commercial brake lathes are effective but often too expensive or complicated for at-home mechanics. This project aimed to create a low-cost tool, around $200–$300, to resurface four rotors in under two hours. We explored two main designs: a pad file system and a motorized endmill powered by a handheld drill. Calculations ultimately showed that the pad file was not viable, so the final prototype produced was the endmill-based design. The Society of Automotive (SAE) annually organizes collegiate design team competitions for university organizations nationwide. Baja SAE tasks teams comprised entirely of students with developing, iterating, manufacturing, testing, and competing with an offroad race buggy in accordance with all SAE regulations. Teams are responsible for producing a tech compliant vehicle for each competition season, travelling across the United States to put their designs to the test. In the 2022-2023 competition season, SAE introduced ruleset clarifications on the chassis manufacturing process, essentially mandating the production of all vehicle frames to be manufactured entirely in house with no external assistance. This report outlines the design process and implantation of a tensile quenching rig that incorporated forced convection and a frequency generator. When any metal is quenched, a vapor barrier forms around it. When this happens, it limits the heat flux that may occur until the barrier turns into just nucleate boiling. The vapor barrier acts as an insulator and causes the heat flux to fluctuate, causing uneven hardening which would limit the use of some materials. This work features a new approach that is used to measure the rate of plastic work during a cyclic fatigue test, based on the first and second laws of thermodynamics. Using the one-dimensional Fourier heat equation coupled with the concept of fracture fatigue entropy, the rate of plastic work during fatigue can be measured without the need to interrupt a fatigue test, and the accumulated entropy to failure can be quantified. This dissertation reports the findings of several studies on the mechanical and microstructural properties of parts made using atomic diffusion additive manufacturing (ADAM) and additive friction stir deposition (AFSD). The design of a small-sized bending-fatigue test specimen for an ultrasonic fatigue testing system is reported in Chapter 1. The design was optimized based on the finite element analysis and analytical solution. The stress–life (S–N) curve is obtained for Inconel alloy 718. Chapter 2 presents the findings of ultrasonic bending-fatigue and tensile tests carried out on the ADAM test specimens. The S-N curves were created in the very high-cycle fatigue regime. …

The Zips electric racing team is a collegiate team full of engineering students to make a formula electric car that competes against other universities and their cars.
