The Elevate Hardcase project developed a portable mechanical elevation system that allows users to access rugged hard cases at a comfortable working height without needing a separate table or placing the case on uneven ground. The design focuses on improving ergonomics, portability, stability, and quick setup for users in field environments such as photography, hunting, and maintenance. Through customer research, concept development, prototyping, analysis, and testing, the final system was designed to support a loaded hard case, provide height adjustability, remain stable on uneven terrain, and be deployed by a single user in under five minutes. This report outlines a custom hub motor dynamometer requested by the Cal Poly Racing FSAE team. The need for this testing platform is to characterize an existing Formula SAE planetary gearbox for a proposed 4WD powertrain. Hub motors, compact electric machines integrated directly into each outboard wheel, offer significant advantages in efficiency, traction, and chassis packaging compared to conventional RWD drivetrains. By mapping torque capacity, efficiency, lubrication method effectiveness, and fatigue life, the team can validate gearbox design and performance.

Cardiovascular catheter systems rely on laser-cut hypotubes to balance flexibility and structural integrity required for minimally invasive surgical procedures.  Optimizing these mechanical characteristics remains a significant challenge.  This study aims to investigate the influence of key laser-cut geometric parameters on the mechanical performance of hypotubes through finite element analysis.

Commercially representative laser-cut hypotubes were modeled and a finite element model was developed.   Geometric design parameters were varied across a design space consisting of pitch values ranging from 0.006 in. to 0.018 in. and cuts per revolution (CPR) ranging from 2.5 – 4.5.  For each pitch and CPR combination, loading stiffness …

This thesis develops a repeatable design, CAD, aerodynamic postprocessing, structural screening, and manufacturing feasibility workflow for a 22-inch global minimum torque inspired multirotor propeller. Matched MIL and GMT geometries were compared at a 35 N, 4000 rpm static-hover operating condition using BEMT/XFOIL aerodynamic postprocessing, with diameter, blade count, chord distribution, airfoil schedule, and target thrust held constant. The final modeled comparison predicted a modest 1.5% reduction in torque and shaft power for the GMT case while maintaining the same thrust target. This report details the design and results of a dynamometer testing rig built to measure torque losses in constant velocity joints (CVJs) for Cal Poly Racing's Baja SAE team. The rig spins a flywheel connected to articulable CVJs up to 800 RPM using a motor, then decouples it and measures the spin-down rate from 800 to 100 RPM to calculate angular acceleration and torque loss. The data collected from this dyno will be used to inform freewheel packaging for future Baja car development.

This thesis presents the design and evaluation of a vacuum-actuated, origami-based soft robotic gripper. A custom Sea Urchin crease pattern forms a lightweight folding skeleton that collapses radially under vacuum. The system emphasizes low cost and accessibility through laser cutting, 3D printing, and silicone molding. The Sea Urchin geometry was selected after digital and physical screening of candidate crease patterns for smooth folding, low strain concentration, and uniform inward motion. Contamination, particularly in aerospace manufacturing environments, is a significant concern, especially with fastener designs that incorporate torque-rated breakaway pieces for easier installation. These breakaway pieces are also known as pintails. Howmet has tooling that can collect loose pintails during installation, but they have small capacities and are not ergonomic for aerospace technicians. During research exercises in the ocean, Lawrence Livermore deploys a fleet of rafts outfitted with flash modules affixed to tall poles (in tandem called flash poles) that flash while a photo is taken to act as datums for data collection. The current flash pole design that the LIDSS (Lawrence Livermore Independent Diagnostic Scoring System) team uses is too short to be visible in high seas, not mechanically suited to be made taller, too susceptible to the elements and blunt impact and too difficult to service. Both homeless people and outdoor enthusiasts need a new way to keep themselves and their belongings safe when living outdoors, since existing products do not offer adequate security, portability, or versatility.

Batteries with higher specific energy and power are essential for extending the range and performance of electric vertical takeoff and landing aircraft (eVTOLs). Anode-free lithium-metal pouch cells offer strong potential at the cell-level but require high compressive pressures to enhance cycle life and discharge performance. These pressures necessitate heavier structural components, reducing packaging efficiency at the module level.

To evaluate this tradeoff, a full-factorial enumeration model was developed to explore viable module designs within a constrained packaging volume. The model scales subsystem masses, enforces design rules and material limits, and accounts for large (~20%) cell thickness changes during cycling.

Advances in additive manufacturing have enabled the creation of metallic components with tailored porosity, offering design flexibility for thermal, structural, and fluid transport applications. This thesis investigates the effective thermal conductivity (ETC) of porous Inconel 625 (IN625) and Inconel-ceramic composites (IN625-RAM2) fabricated by Laser Powder Bed Fusion (LPBF) using Elementum 3D’s PermiAM technology. Experimental measurements of thermal conductivity using the laser flash method are compared to numerical models built from micro-computed tomography data. People with disabilities, particularly wheelchair users, face limitations in participating in outdoor activities like paddleboarding. Central Cal Adaptive, a nonprofit organization, aims to bridge this gap by offering adapted paddleboarding experiences. However, their current paddleboard presents challenges such as portability, range of motion, stability, and safety. Our team, comprising Madeline Evenson, Remy Lacchia, Katie Kellum, and Shelbi Sullaway, has collaborated with Central Cal Adaptive to refine the existing paddleboard design. The team’s goal is to enhance the paddleboard's functionality to better cater to wheelchair users' needs, ensuring lightweight, portable, and safe features for an improved outdoor experience.
