This report deals with design of dies used in the plastic extrusion industry. The design methodology for extrusion dies has evolved over the years with advancement of computing technology. However, the design process is still heavily dependent on the experience of the die designer, and hence is still considered to be more of an art than science. Even for an experienced designer, the time required to design the die and perform consecutive fine tuning iterations is high. The University of Akron Human Powered Vehicle Team’s 2016 vehicle, Klokan, was designed, manufactured and tested with safety, reliability, performance and ease of use in mind. The vehicle is a fully faired tadpole trike with a lightweight aluminum frame constructed from 6061-T6 tubing having a total weight of 8.9 lbs. To complement the lightweight frame, the fairing is constructed from polycarbonate, PETG and carbon fiber strips which combine into a lightweight, easy to manufacture weather barrier and aerodynamic structure. A pneumatically actuated PDMS based microfluidic devices were designed and fabricated by soft-lithography. Two types of molds were fabricated out of different material for this experiment. The first mold, (device 1), was fabricated from a sheet of Polymethyl methacrylate (PMMA) material, similar to Plexiglas. The device features were micro-engraved onto the face of the material. The second mold, (device 2), was fabricated from the use of fused deposition modeling (FDM) 3D printing. The pumping efficiency of the PDMS devices was analyzed through the characterization of the micro-pumps flowrate with respect to the pumps driving pressure and the actuation frequency. Tested …

This report discusses the Human Powered Vehicle Frame Design senior project’s contributions to the design, manufacture, testing, and competition of the Cal Poly Human Powered Vehicle Club’s 2015 vehicle, Sweet Phoenix. The project’s guiding rules and timeline were dictated by the ASME Human Powered Vehicle Challenge (HPVC), held in April 2015. The Club sought to improve upon its previous vehicle, Aria, which suffered from a range of faults including a catastrophic structural failure at the 2014 HPVC. Many researchers have tried to optimize the build direction of additively manufactured parts to minimize the vertical staircase effect. However, the horizontal staircase effect should also be considered when fully dense parts are to be fabricated. In this paper, part inaccuracy due to the horizontal staircase effect is considered in order to determine the optimal rastering orientation in building the part. An algorithm is developed to estimate this inaccuracy and a technique is proposed to minimize it. The effect of rastering orientation on staircase errors is examined, and the particle swarm optimization method is used to determine the optimum rastering …

Product designers have mastered the first generation; however, they currently do not have the ability to know the impact of their decisions on the multi-generational view. An algorithm has been developed to estimate the “horizontal” staircase effect and a technique is proposed to reduce this type of geometrical error for freeform extrusion fabrication processes of 3D “solid” parts. The adaptive rastering technique, proposed in this paper, analyzes the geometry of each layer and changes the width of each line of the raster adaptively in order to reduce the staircase error and increase the productivity simultaneously. For each line, the maximum width that results in a staircase error smaller than a predefined threshold is determined for decreasing the fabrication time or increasing the dimensional accuracy, or both. …

This report is a comprehensive review of a redesign of subsystems for a Cold Roll Extrusion Machine, a forging operation, for PCC Rollmet. Three subsystems were addressed in this project: A new Loading system, Feed system, and Lubrication system. The Loading system, and support system during developmental design stages, addressed the timely loading process of pipes onto the forging machine. After two quarters of design iteration, the group decided on a lever arm, hydraulic actuated, loading design. Nathan Cooper is an 8-year old boy with Spinal Muscular Atrophy (SMA). SMA has affected Nathan’s muscle development and requires him to use the Standing Dani™ mobility device. The Standing Dani is a motorized standing wheelchair, or Wheelstand. Nathan controls and uses it to get around. Though the Standing Dani performs well for most functions, it has some distinct issues. The primary issue that this project addresses is its lack of suspension and the discomfort that Nathan feels as a result. The Cal Poly Formula SAE Team created this project in order to design and fabricate a high-performance chassis which would be competitive at 2013 FSAE Lincoln, and to document the process so that future teams could more easily create a chassis. One of the main goals was to reduce weight from the 143- lb 2012 chassis subsystem. A weight of 95 lb was achieved, with 82 lb in the chassis structure itself and a predicted torsional stiffness of 1700 lb*ft/deg. Through CIM cell integration, companies have the ability to reduce process time and increase production. Laser cladding (LC) of tool steel has significant application in rapid tooling, and surface coating for worn-out components in different industries. Traditional learning and teaching methods for creativity differ from those used in a scientific context. This report details the design, manufacturing, and testing of a loaded shift tester for the SRAM Bicycle Corporation. The machine is used to perform developmental and qualification tests on various bicycle drivetrain components. Using SolidWorks, the design team created a solid model of the machine on the computer, then ordered and manufactured the parts required to build it. The machine was tested to ensure that all the parts worked together, and was finally delivered to SRAM when it was deemed ready.

This project, Formula SAE Turbocharger System Development, was sponsored by the Cal Poly, San Luis Obispo Formula SAE team. The team proposed this project in order to have a powerful yet lightweight engine so they can be extremely competitive at their competition. The baseline output of the single cylinder 450cc engine (2006 Yamaha WR450F) was 46 horsepower and 27 ft-lb of torque. The goal of this project was to increase the output of that engine to 60 horsepower and 35 ft-lb through the use of a turbocharger.

An injection moldable chopped fiber composite actuator with detailed drawing and tolerances was designed within one year. A vendor was selected and a quote for injection molding tooling cost for production was obtained and the first prototype was built in addition of six months.
