Additive manufacturing (AM) technologies are increasingly competing with subtractive methods, and there are promising applications for additive technologies that are hybrid with traditional manufacturing methods. Poor surface roughness of additive manufactured parts continues to be a major challenge especially for advanced functional parts. In this study, effect of processing parameters are evaluated, optimized and verified by using the Box–Behnken design of experiment method. The results, for the first time, reveal that surface remelting has the potential to become a high speed approach for improving the roughness of non-horizontal surface of additive manufactured parts.

Laser metal deposition (LMD), also known as direct metal deposition (DMD) or laser engineered net shaping (LENS), which uses a laser beam to form a melt pool on a metallic substrate, into which powder or wire is fed. The conventional contour and zigzag toolpath pattern for LMD are discontinuous at turn points or corner points. The discontinuous toolpath causes uneven deposition, which brings height variation and porosity problems. Energetic materials are currently manufactured using methods such as casting, which can only produce certain geometries. Additive manufacturing enables more flexible fabrication and the potential for improved material consistency. Two Compact Jet Engine Simulator (CJES) units were designed for integrated wind tunnel acoustic experiments involving a Hybrid Wing Body (HWB) vehicle. To meet the 5.8% scale of the HWB model, Ultra Compact Combustor technology from the Air Force Research Laboratory was used. The CJES units were built and integrated with a control system in the NASA Langley Low Speed Aero acoustic Wind Tunnel. The combustor liners, plug—vane and flow conditioner components were built in-house at Langley Research Center. Fiber-reinforced composite materials are widely used in the aerospace and automobile industries. Their strength-to-weight and stiffness-to-weight ratios make them suitable to be used in spacecraft, especially as cryogenic tank materials. One of the focus of this dissertation is to investigate the application of woven carbon and Kevlar® fiber composites as cryogenic tank materials. Tensile, bending and short beam shear tests are performed on rectangular specimens at room temperature and after cryogenic exposure (-196°C). In this thesis, an aircraft door hinge assembly provided by Gulfstream Aerospace was analyzed following an established process called DFMA. The hinge was then redesigned to be additively manufactured, which is uncommon currently in industry for load bearing components. It was shown that the Design for Manufacturing (DFM) guidelines were inadequate when applied to the new technology of additive manufacturing (AM). This was primarily due to AM's unique and unprecedented manufacturing capabilities.

Environmental impacts of six 3D printers using various materials were compared to determine if material choice drove sustainability, or if other factors such as machine type, machine size, or machine utilization dominate. Cradle-to-grave life-cycle assessments were performed, comparing a commercial-scale FDM machine printing in ABS plastic, a desktop FDM machine printing in ABS, a desktop FDM machine printing in PET and PLA plastics, a polyjet machine printing in its proprietary polymer, an SLA machine printing in its polymer, and an inkjet machine hacked to print in salt and dextrose. Purpose: Evaluate the use of a simple printed geometry to estimate mechanical properties (elastic modulus, yield strength) with inexpensive test equipment.

Design Methodology/Approach: Test geometry is presented that enables controlled strains with manual deformation and repeatable measurement of vibrational frequencies. This is tested with multiple FDM machines to assess measurement accuracy and repeatability. Printing orientation and some printing parameters are varied to assess the measurement sensitivity.

Findings: The test methods show good correlation with manufacturer material specifications in the X-Y plane and reported elastic strain limits. It is also sensitive to printing orientation and printing parameters.

A manuscript-style thesis composed of three studies covered the application of living hinge designs in the additive manufacturing process of fused deposition modeling. Initial research included comparing numerical and analytical linear analyses on a traditional living hinge design. The focus of this research was to fabricate parts composed of a nickel-based superalloy containing high levels of aluminum and titanium (NSAT) by using electron beam melting (EBM) additive manufacturing (AM) technology and utilizing thermal feedback from a multi-wavelength pyrometer to perform process improvements leading to near defect-free parts. An IR camera was installed in an Arcam A2 system (Arcam AB, Mölndal, Sweeden) and layer-by-layer image acquisition was achieved. The camera's capability to detect manufacturing defects was evaluated by implementing computer vision techniques using LabVIEW measurement and programming software (National Instruments, Austin, TX). Thermal maps acquired by the IR camera allowed layer-by-layer part temperature to be recorded.
