"Current Friction Stir Welding (FSW) process models are mainly concerned with the detailed analysis of material flow, heat generation, etc. and therefore, are computationally intensive. Dynamic models describing the total forces acting on the tool throughout the entire welding process are required for the design of feedback control strategies and improved process planning and analysis. "Freeze-form Extrusion Fabrication (FEF) is an additive manufacturing technique that extrudes ceramic loaded aqueous pastes layer by layer below the paste freezing temperature for component fabrication. As the FEF is aimed at being conducted at low environmental temperatures, down to -20°C, it is necessary to investigate the effect of environmental temperature on the process. The advantages of fabrication at low temperature have been proved by experiments. Comparisons in terms of operation parameters, self-sustaining ability, and system dynamic response were performed at different environmental temperatures ranging from 20°C to -20°C.

"This thesis is to characterize the thin membrane adhesion-delamination phenomena which occur in biological cells and micro-electro-mechanical systems (MEMS) operation. The delamination of a thin film adhered to a rigid substrate is subjected to the coupling effects of tensile residual stress and interfacial adhesion energy. The adhesion-delamination mechanics is derived using the classical linear elasticity and thermodynamics energy balance. The membrane deformation is here dominated by a mixed plate-bending and membrane-stretching, while the concomitant stress is neglected. A novel reinforcement-learning based output-adaptive neural network (NN) controller, also referred as the adaptive-critic NN controller, is developed to track a desired trajectory for a class of complex nonlinear discrete-time systems in the presence of bounded and unknown disturbances. The controller includes an observer for estimating states and the outputs, critic, and two action NNs for generating virtual, and actual control inputs. The critic approximates certain strategic utility function and the action NNs are used to minimize both the strategic utility function and their outputs. An article suitable for metallurgical bonding having a first part having a lower surface, and a second part having an upper surface is disclosed. The lower surface of the first part is disposed at the upper surface of the second part to provide for a faying surface thereat. The faying surface has a plurality of channels having a depth equal to or greater than about 1 micron and equal to or less than about 1000 microns. "Electric actuated thin films are widely used in micro-electromechanical systems (MEMS) such as radio frequency switches (RF-switches), micro-pumps and valves, and electrostatic actuators. This dissertation will focus on the operation of a MEMS-RF-switch. In a typical MEMS-RF-switch, a mechanically suspended 1-D rectangular or 2-D axisymmetric thin film is pulled by an electrostatic voltage (V₀) applied to an electrode-pad directly underneath. A new suboptimal control method is proposed in this study to effectively design an integrated guidance and control system for missiles. Optimal formulations allow designers to bring together concerns about guidance law performance and autopilot responses under one unified framework. A torque ripple sensor and method for torque ripple sensing and/or mitigation. A piezoelectric sensor is positioned relative to a motor so that torque fluctuations due to torque ripple of the motor are transmitted to the sensor, resulting in strain of a piezoelectric element. A resulting signal can be amplified and conditioned for determining a magnitude of the torque ripple and/or fed into a feedback loop for applying current control or a counter-torque to the motor for torque ripple mitigation.

Part I of this paper provided a detailed description of a novel fabrication machine for high solids loading ceramic slurry extrusion processes and presented an empirical model of the ceramic extrusion process, viewing ram velocity as the input and extrusion force as the output. A constant extrusion force is desirable as it correlates with a constant material deposition rate and, thus, good part quality. The experimental results used to construct the model demonstrated that a constant ram velocity will not necessarily produce a constant extrusion force. Laser deposition is an effective process for mold and die repair. In order to improve the part repair quality, the process impact on thermal diffusivity and thermal conductivity needs to be understood for laser deposited, welded and virgin H13. In this paper, H13 tool steel samples were made by laser deposition, welding and virgin H13 and then cut into pieces. Experiments were conducted to investigate the thermal diffusivity and conductivity. A laser flash method is used to test these samples. The future work and opportunities are also summarized.

Laser Aided Manufacturing Process (LAMP) can be applied to repair steel die/molds which are currently repaired using traditional welding process in industry. In order to fully understand the advantages of laser deposition repair process over traditional welded-repair process, the mechanical properties such as tensile strength and hardness of H13 tool steel samples produced by these two processes were investigated. The microstructure and fracture surface of the samples were analyzed using optical microscope and SEM (Scanning Electron Microscope). Moreover, depositions on substrates with different shapes were studied to evaluate the performance of LAMP on damaged parts with complicated geometric shape.

The laser additive manufacturing technique of laser deposition allows quick fabrication of fully-dense metallic components directly from Computer Aided Design (CAD) solid models. The applications of laser deposition include rapid prototyping, rapid tooling and part refurbishment. The development of an accurate predictive model for laser deposition is extremely complicated due to the multitude of process parameters and materials properties involved. In this work, a heat transfer and fluid flow model is developed. The model is used to predict dilution under varying process parameters for deposits of Ti-6Al-4V.
