Fielding Additively Manufactured (AM) parts requires evaluating both the part’s geometry and material state. This includes geometry that may be optically hidden. Both the geometry and material state affect the vibration response of the parts and modal analysis (identifying natural frequencies) has been shown to be effective for at least simple geometries using ex-situ methods (shaker table and impact hammer excitations). This paper investigates evaluation of the frequency response of metal parts inside the build chamber using the process laser to excite the parts during printing (Renishaw AM250). Researchers looking to improve the surface roughness of acrylonitrile butadiene styrene (ABS) parts fabricated by fused deposition modeling (FDM) have determined that acetone smoothing not only achieves improved surface roughness but increases compressive strength as well. However, the sensitivity of ABS parts to acetone smoothing has not been explored. In this study we investigated FDM-fabricated ABS lattice structures of various cell sizes subjected to cold acetone vapor smoothing to determine the combined effect of cell size and acetone smoothing on the compressive properties of the lattice structures. Many users of high-performance metal parts, such as the aerospace industry, the mold/die casting industry, and heavy machinery consumers, extend the service of these damaged parts by employing remanufacturing technology. Additive manufacturing has unique capabilities, such as low heat input, a small heat-affected zone, free-form fabrication, and a near-net-shape. Many important processes, from manufacture of integrated circuit boards, to an insect’s ability to walk on water, depend on the wetting of liquids on surfaces. Wetting is commonly controlled through material selection, coatings, and/or surface texture. However, wetting is sensitive to environmental conditions. In particular, some hydrophobic fluoropolymer coatings are sensitive to extended water exposure as evidenced by a declining contact angle and increasing contact angle hysteresis. Understanding “degradation” of these coatings is critical to applications that employ them. Abstract
An experimental method was developed that demonstrated the size effects in forming thin sheet metals, and a finite element model was developed to predict the effects demonstrated by the experiment. A universal testing machine (UTM) was used to form aluminum and copper of varying thicknesses (less than 1mm) into a hemispherical dome. A stereolithography additive manufacturing technology was used to fabricate the punch and die from a UV curing resin. There was agreement between the experimental and numerical models. An automatic powder deposition and leveling mechanism was designed and constructed to assist in surface roughness experiments for titanium-boron samples. Previously developed energy models and x-ray diffraction analysis was used to confirm the creation of titanium diboride samples. To study TiB2 at different energy values, a 52 (2 factors, 5 levels) factorial design was used and carried out under an argon atmosphere, through the AM250 laser melting system. A novel adaptive displacement-controlled test setup was developed for fatigue testing on mini specimens. In property characterization of additive manufacturing materials, mini specimens are preferred due to the specimen preparation, and manufacturing cost but mini specimens demonstrate higher fatigue strength than standard specimens due to the lower probability of material defects resulting in fatigue. In this study, a dual gauge section Krouse type mini specimen was designed to conduct fatigue tests on additively manufactured materials. Virtual Reality (VR) is growing with new technologies and applications. The new technologies help the user to feel more immersed in virtual environments, but interaction and immersion is an area that has not been well studied. Immersion is the feeling and reaction of users while they are in a virtual environment. This investigation is focused on the study of the human balance and coordination when human subjects are inside a virtual environment. Over 60 subjects are studied under an experiment, where their trajectory is captured and analyzed to identify possible differences or similitudes between male and female subjects.

Binder Jet printing is an additive manufacturing technique that dispenses liquid binding agent on powder. Layers are formed repeatedly to build up a physical article. Binder jetting (BJ) can be adapted to almost any powder with high production rates. The BJ process utilizes a broad range of technologies including printing methods, powder deposition, dynamic binder/powder interaction, and post-processing methods. One of the important surgical tools in spinal surgery is the C-Arm X-ray System. The C-Arm is a large “C” shaped and manually maneuvered arm that provides surgeons and X-ray technicians the ability to take quick quality X-rays during surgery. Because of its five degrees of freedom, the C-Arm can be manually maneuvered around the patient to provide many angles and perspectives, ensuring surgical success.

The stress corrosion cracking (SCC) response of Al 6061 bulk deposits produced by high-pressure cold spray (HPCS) was investigated and compared to commercial wrought Al 6061-T6 material. Representative tensile coupons were stressed to 25%, 65% and 85% of their respective yield strength and exposed to ASTM B117 salt fog for 90 days. After exposure, the samples were mechanically tested to failure, and subsequently investigated for stress corrosion cracking via optical and scanning electron microscopy with energy-dispersive X-ray spectroscopy (EDS). The results were compared to the wrought Al 6061-T6 properties and correlated with the observed microstructures. Wrought samples showed the initiation …

This work reveals a set of surface topography parameters that are significant for algal attachment to natural rock substrata. Topography analysis of rock surfaces from a stream identifies three descriptive areal parameters (Smr, Sv, and Sa) that correlate with the presence of natural periphyton community. A method was developed and validated to reverse engineer and manufacture artificial substrata with topographic complexity defined by these parameters, using computational modeling and additive manufacturing. Results from colonization experiments with filamentous algae show statistically significant increases in early biomass accrual rates on substrata with higher values of …

Three-dimensional (3D) bioprinting technologies have shown great potential in the fabrication of 3D models for different human tissues. Stem cells are an attractive cell source in tissue engineering as they can be directed by material and environmental cues to differentiate into multiple cell types for tissue repair and regeneration. In this study, we investigate the viability of human adipose-derived mesenchymal stem cells (ASCs) in alginate-gelatin (Alg-Gel) hydrogel bioprinted with or without bioactive glass. In this study, micro-computed tomography (CT) is utilized to detect defects of Ti-6Al-4V specimens fabricated by selective laser melting (SLM) and electron beam melting (EBM), which are two popular metal additive manufacturing methods. SLM and EBM specimens were fabricated with random defects at a specific porosity. The capability of micro-CT to evaluate inclusion defects in the SLM and EBM specimens is discussed. The porosity of EBM specimens was analyzed through image processing of CT single slices. An empirical method is also proposed to estimate the porosity of reconstructed models of the CT scan.

Certain configurations of Cisco's Nexus 9200 product experienced issues with bending during shipping. Two solutions were developed to eliminate this problem: an external brace that could quickly address the problem yet was expensive and unsustainable, and a redesigned chassis, which was more economical but came with a longer time to implement. Real world packaging and shipping conditions were simulated in SolidWorks and Finite Element Analysis was used to model the stresses experienced when the product is dropped. Both designs were found to significantly reduce stress in critical areas, thus reducing the chance of failure and the cost of the problem. …

This report is the final design review (FDR) report for our team completing the Insulated Solar Electric Cooker (ISEC) Immersion Heater mechanical engineering senior project. The goal of this project is to standardize and perform analysis on a preexisting, inexpensive solar-powered immersion heater for cooking use in developing countries, reducing the adverse effects presented by traditional biomass cooking fires. Spattering has been a problem in metal processing involving high-power lasers, like laser welding, machining, and recently, additive manufacturing. Limited by the capabilities of in situ diagnostic techniques, typically imaging with visible light or laboratory x-ray sources, a comprehensive understanding of the laser-spattering phenomenon, particularly the extremely fast spatters, has not been achieved yet. This document details the C6 Wheels project being undertaken for senior design. The objective is to design and manufacture carbon fiber reinforced polymer wheels for the Cal Poly Formula Society of Automotive Engineers (FSAE) team. The wheel shells will be used on FSAE’s competition vehicles. FSAE requested the wheels to improve the handling characteristics of their vehicles by reducing the unsprung and rotational mass. They have attempted carbon fiber wheels previously but have not yet run any on their vehicles. Optimal print parameters for additively manufacturing 316L stainless steel using selective laser melting (SLM) at Cal Poly had previously been identified. In order to further support the viability of the current settings, tensile material characteristics were needed. Furthermore, reliable performance of the as-printed material had to be demonstrated. Any influence on the static performance of parts in the as-printed condition inherent to the SLM manufacturing process itself needed to be identified. This begins with problem definition through customer and product research. Objectives are generated after the problem is defined and the boundary of the project is set. PCC Structurals, an industry leader in superalloy investment castings, has observed inconsistencies in the stress rupture performance of polycrystalline nickel-based superalloy PWA 1455. PCC has changed their casting parameters to reduce the thermal gradient during cooling but have been unable to correlate these changes with an increase in stress rupture elongation. Metallographic examination of past samples indicated microstructures composed of non- equiaxed dendritic grains with mean diameter of .021 inches along the test axis. A similar study on polycrystalline superalloys has indicated that excessive superheat temperatures above the liquidus can result in large grains identical to those observed, limiting the …

The main loads experienced by a CubeSat are structural (during launch) and thermal (solar radiation). Beam charging is an emerging technology which involves charging a CubeSat using a laser beam.
