The size of the melt pool created by the laser is one of the most important quality characteristic in a laser metal deposition process. This paper discusses the development of a low-cost vision system to automatically determine the size of the melt pool for in-process control. To cope with the intense infrared signal from the laser and melt pool, external ultraviolet illumination is paired with narrow bandpass filters on a usb microscope to achieve a clear image of the melt pool. The sensitivity of the melt pool to changes in system parameters and various substrate materials are also evaluated.

Graphite is an excellent material for bipolar plates used in Proton Exchange Membrane (PEM) fuel cell due to its great chemical resistance, but the brittle nature makes it difficult to manufacture. Selective Laser Sintering (SLS) based on layer-by-layer manufacturing technology can fabricate graphite bipolar plates with complex gas flow channels. To improve the performance of bipolar plates including electrical conductivity and flexural strength, different graphite materials (natural graphite, synthetic graphite, carbon black, and carbon fiber) were investigated to fabricate test samples. 13-93 glass is a third-generation bioactive material which accelerates the bone’s natural ability to heal by itself through bonding with surrounding tissues. It is an important requirement for synthetic scaffolds to maintain their bioactivity and mechanical strength with a porous internal architecture comparable to that of a human bone. The Laser Aided Manufacturing Process (LAMP) from Missouri S&T is a laser based metals rapid manufacturing process that uses machining to improve the final part's surface finish. When free-form machining, the absence of enough deposited material results in inconsistent scallop heights which result in poor surface finish or incorrect geometry in the final part. This research developed a methodology and a tool to customize a knowledge worker’s job design to better fit their knowledge, skills, abilities and characteristics. Increasing number of manufacturers are developing remanufacturing facilities to recover end-of-life products for product/component reuse and material recycling while the high uncertainty pattern of returned products complicates the production planning. In this thesis a stochastic production priority optimization method, considering various priority concerns for remanufacturing systems is developed. Priority ranking and matching algorithm is developed to determine the priority rule, using thirteen weighting factors. Friction Bit Joining (FBJ) is a recently developed spot joining technology capable of joining dissimilar metals. A consumable bit cuts through the upper layer of metal to be joined, then friction welds to the lower layer. The bit then snaps off, leaving a flange. This research focuses on FBJ using DP980 or DP590 steel as the lower layer, AZ31 magnesium alloy as the top layer, and 4140 or 4130 steel as the bit material. Natural fibers have received attention in recent years because of their minimal environmental impact, reasonably good properties, and low cost. There is a wide variety of natural fibers suitable for composite applications, the most common of which is flax. Flax has advantages in tensile strength, light weight, and low cost over other natural fibers. As with other natural and synthetic fibers, flax is used to reinforce both thermoset and thermoplastic matrices. California Polytechnic State University students designed, built, and certified ground support equipment for the Northrop Grumman Massive Heat Transfer Experiment. The Cal Poly design team built the 10000, 20000, and 30000 assemblies to meet Northrop Grumman requirements. The requirements included interface limitations, design load factors, delivery, and testing specifications. The design process consists of requirements generation, conceptual design, preliminary design, design reviews, manufacturing, and certification. The hardware was successfully completed and is used at the Johnson Space and Kennedy Space Center.

Alcon’s Laser Clean Room fosters inefficient production practices, is outdated for its current process, and lacking in clear process/product flow. A facility re-design is applied to bring order, efficiency, and optimize flow in the laser production lines.

Deliverables include a new layout that decreases product travel distances and increases productivity as well as an implementation plan and cost/savings analysis. Major design decisions include downsizing the clean room, sorting to find waste and establishing clear process/product flows. The design was implemented within three weeks and results yield 29% reduction of product travel distance, 10.4 hrs/day saved from eliminated gowning time and …

The effects of processing variables on gas penetration depth and Residual Wall Thickness (RWT) in an aluminum (Al) cavity of Gas-Assisted Injection Molding (GAIM) were investigated with Polypropylene (PP) and Stainless Steel Powder Feedstock (SSPF). The selected processing variables were melt temperature, shot size, gas pressure, and gas delay time. By using a Taguchi L9 array, the results were compared with previous work. For PP, there were no significant differences on gas penetration depth. However, the significance of gas delay time was relatively higher in an Al cavity as compared to a Stereolithography (SLA) cavity from previous work with SSPF. …

The purpose of this study is to investigate RF or Radio Frequency energy as a viable alternative to traditional heating methods for the purpose of curing resins used in resin infusion molding, a molding system for polymeric composites. Fabrication of functionally graded materials (FGMs) by laser metal deposition (LMD) has the potential to offer solutions to key engineering problems over the traditional metalworking techniques. Current users of such prosthetics are not able to wear the prosthetic for an extended period of time due to uncomfortable conditions created by the silicone material. "The focus of this study was to investigate an alternate microfabrication process of sintering nanoparticles using a patterned laser light to generate two dimensional (2D) and three dimensional (3D) geometries. With trends of producing electronic and medical devices using cheaper and faster technologies, a new procedure was developed to deposit and bond miniature patterns of silver nanoparticles onto silicon substrates.
