The advancement of soft robotics requires materials and manufacturing methods that combine large deformation, structural stability, and integrated sensing within a single soft system. Conventional fabrication techniques often limit design flexibility and the incorporation of functional materials into soft structures. This dissertation addresses these challenges through the development of UV-curable and dual-curable silicone elastomers for the direct ink writing (DIW) of soft robotic actuators and embedded sensors.
UV-curable elastomers were first synthesized through thiol-ene click chemistry using poly(mercaptopropylmethylsiloxane) (MMPS) and vinyl-terminated polysiloxane (VPS). This dissertation integrates physics-based modeling with machine learning (ML) to predict how materials behave under complex thermal and mechanical conditions. A key innovation of this work is the use of finite element analysis (FEA) to supplement experimental data. This approach creates more diverse and representative synthetic datasets, helping to reduce the limitations and biases that arise when training ML models solely on experimental measurements. The research focuses on two applications: improving the prediction of fatigue properties in superalloys and estimating temperature-dependent, high-frequency dielectric properties relevant to microwave-based chemical processing.

As the world seeks to reduce its reliance on hydrocarbons, the demand for sustainable hydrogen production methods has become increasingly critical. Hydrogen is a versatile energy carrier that can be produced from various sources, including water, natural gas, and biomass. Replacing the burning of hydrocarbons with hydrogen could significantly reduce greenhouse gas emissions, contributing to global climate goals like those set by the US H2NEW program. Over four billion pounds of carpet are discarded annually in the United States, making carpet waste a significant environmental concern. Calcium carbonate (CaCo₃) constitutes up to 45% of the mass of most synthetic carpets. Reusing this CaCo₃ as a filler in the rapidly growing fiber-reinforced polymer (FRP) industry, which is projected to reach USD 10.38 billion, presents a low-cost, practical approach to developing a market-based solution to post-consumer carpet waste.

Current approaches for 3D printing of biocompatible metals rely on powder-bed fusion methods which are energy intensive and utilize large amounts of metal powder that is challenging to recycle. Global demand for fertilizer production is expanding substantially to meet the food demand of an increasing world population. Anaerobic digestate (AD) of various centralized wastewater facilities contains substantial amounts of ammonium (NH4+) (300-800 mg/L), potassium (K+) (13-120 mg/L), and phosphorus (P) (30-100 mg/L)- based nutrients. In addition to reducing energy costs and CO2 emissions compared to conventional fertilizing raw material manufacturing, recovering nutrients from these waste streams could help mitigate problems such as eutrophication, which otherwise incurs billions of dollars losses to US economy annually. Electroactive polymers (EAPs) continue to gain attention for their potential to offer unique and versatile solutions in the soft robotic and flexible electronic industries. Ionic Polymer-Metal Composites (IPMCs) are a class of ionic-type EAPs which can be configured as capacitor actuators with very low voltage requirements (≤ 5 V AC or DC). Real-time health monitoring of high temperature systems (>500oC) in harsh environments is necessary to prevent catastrophic events caused by structural failures, varying pressure, and chemical reactions. The specificity and efficiency with which enzymes catalyze selective chemical reactions far exceeds the performance of traditional heterogeneous catalysts that are predominant in industrial applications such as conversion of commodity chemicals to value-added products, fuel cells, and petroleum refinement. Moreover, biocatalysts exhibit exceptionally high product turnover at ambient conditions with little health and environmental burden. Microwave-assisted deep eutectic solvent and gamma-valerolactone metallic chloride catalyzed conversion of xylan to furfural were investigated using a 2x3 factorial experimental design at two levels of percent microwave power, reaction time, and catalyst concentration. The levels of each factor studied were (20%, 60% microwave power, 2, 4 minutes, and 10, 20mg) respectively. The effect of three metallic chloride catalysts (LiCl, FeCl3.6H20, CuCl2) on the conversion of xylan to furfural was also investigated. Carbon fiber reinforced plastics (CFRP) are potential materials for many aerospace and aeronautical applications due to their high specif strength/weight and a low coeffcient of thermal expansion (CTE) resulting in a high long-term stability. Among candidate structures, the re-entry reusable launch vehicles (RLV), the fuel oxidant storage and transportation at cryogenic temperature, space satellites, and aircraft structure (frame, wings, etc...) can be highlighted.
