The properties of materials processed through cold spray, and many other AM processes, are non-uniform and unpredictable. In most cases, post-processing is required to achieve desired properties and better uniformity. In cold spray, the typical method is an annealing heat treatment (AHT), which can improve bond strength, reduce porosity, and restore ductility, among other effects. AHT alone, however, is unable to completely remedy any of the unfavorable properties. In addition, long treatments at high temperatures are often needed for satisfactory results. Human exploration of Mars is constrained by harsh environmental conditions and the prohibitive cost of transporting materials from Earth. Long-term sustainability requires the local production of mechanical and structural components using resources available on Mars, thereby minimizing payload mass. This project investigates polymer–regolith composites derived from atmospheric CO₂ and mineral-rich regolith as a pathway toward in-situ manufacturing. These composites, when compatible with additive manufacturing, could replace imported plastics, enable on-demand fabrication, and support closed-loop recycling systems. Additive manufacturing (AM) of TI-6AL‑4V Extra‑Low Interstitial (ELI) enables complex geometries for fatigue‑critical medical device applications, yet fatigue performance remains sensitive to process‑induced defects. This work investigates the effect of laser process parameter selection on the microstructure, mechanical properties, and fatigue behavior of TI- 6AL‑4V ELI fabricated via laser powder bed fusion (L‑PBF) using a Renishaw RenAM system. The influence of laser parameters was isolated by holding powder chemistry, build orientation, scan strategy, sub‑transus annealing, and post‑processing constant between a non‑optimized baseline and an optimized parameter set selected based on tensile performance.

This thesis develops and trains a convolutional neural network (CNN) to classify defects in metal parts produced by selective laser melting (SLM) using acoustic emission (AE) data. The model successfully identified porosity and standard build layers with high accuracy but consistently struggled to classify lack of fusion (LOF) defects, regardless of input type, normalization, or class count. These results suggest that while AE signals contain distinguishable features for certain defect types, LOF signals may be too subtle or inconsistent for reliable detection. Advances in additive manufacturing have enabled the creation of metallic components with tailored porosity, offering design flexibility for thermal, structural, and fluid transport applications. This thesis investigates the effective thermal conductivity (ETC) of porous Inconel 625 (IN625) and Inconel-ceramic composites (IN625-RAM2) fabricated by Laser Powder Bed Fusion (LPBF) using Elementum 3D’s PermiAM technology. Experimental measurements of thermal conductivity using the laser flash method are compared to numerical models built from micro-computed tomography data. Highly stretchable strain sensors are essential components in soft electronics, enabling integration of sensing and signal transmission into deformable systems. This thesis explores the fabrication and characterization of coaxial core–shell fibers composed of a conductive carbon grease core and an elastomeric silicone shell. These fibers were produced using coaxial direct ink writing (DIW), a versatile additive manufacturing technique that allows continuous deposition of multi-material filaments. The goal was to achieve mechanically compliant yet electrically stable fibers capable of withstanding large deformations, suitable for applications in wearable electronics and soft robotics.

The additive manufacturing (AM) technique “Direct Metal Laser Sintering (DMLS)” is used to create 3D objects directly from 3D design data. A lightweight and complexity-free part without any expensive tooling can be fabricated easily using this method, but it is still challenging to achieve the desired mechanical strength from AM parts, as the mechanical properties of AM-produced parts vary with orientation, scan strategy, and process parameters. The growing need for electrical power in machines and vehicles brings with it a growing need for critical materials. The current high-performance permanent magnets (PMs) based on rare-earth (RE) elements Nd and Sm cannot escape the problem of raw material cost, geographic scarcity in the earth’s crust, and lack of circular global supply chains. This poses a problem of industrial ecology: can PMs be made from inexpensive, more abundant materials while still meeting sufficient performance criteria? Since its invention in 1981, the cold spray (CS) additive manufacturing (AM) process has been studied and optimized to produce well-adhered, dense material coatings. CS can operate at a wide range of temperatures if the feed material remains in a solid state. Copper and zinc were studied to characterize and understand the effects of heating element voltage, travel speed, and standoff distance on deposit porosity, grain size, microhardness, and coating thickness. Magnetorheological elastomers, or MREs, are smart composite materials with controllable physical and mechanical properties when introduced to an external stimulus of a magnetic field. The controllability of these properties is highly tunable by the selection of the elastomeric matrix, concentration of magnetically permeable particles, introduction of additives, and the alignment of the constituents during the curing process. The fabrication of MREs typically calls for a mold that is filled with an MRE mixture to create the final desired geometry after curing. This research focuses on improving the quality of Fused Filament Fabrication (FFF) 3D printing by using fractal noise to mask certain print artifacts (e.g. layer lines and stair-stepping). The use of textures is quite common in digital sculpting for aesthetic reasons. This study focuses on finding specific textures that minimize visible 3D print artifacts.

An experimental study of several variants of radius and strut angle of the body centered cubic unit cell was performed to determine the mechanical properties and failure mechanisms of the mesostructure. Quasi static compression tests were performed on an Instron® universal testing machine with a 50kN load cell at 0.2mm/min. The test samples were built using a SLM Solutions 125 selective laser melting machine with 316L stainless steel. Test specimens were based on 5mm cubic unit cells, with a strut diameter 10% of the unit cell size, with skins on top and bottom to provide a cantilever boundary constraint. Specimens …

Microcracking has caused premature failure and reduction in properties in additively manufactured (AM) Hastelloy X. The purpose of this research is to meet or exceed the mechanical properties of wrought Hastelloy X by modifying the composition and build direction of Hastelloy X manufactured using Direct Metal Deposition (DMD). Tensile testing, scanning electron microscopy (SEM), and metallography were performed on the samples. ANOVA was used to analyze the dependence that the properties had on build direction and composition. The nominal composition wrought samples had a yield strength of 310.1 MPa and a 60.79% Elongation. The metallic additive manufacturing process known as selective laser melting requires highly spherical, normally distributed powder with diameters in the range of 10 to 50 microns. Previous observations have shown a degradation in powder quality over time, resulting in unwanted characteristics in the final printed parts. 21-6-9 stainless steel powder was used to fabricate test parts, with leftover powder recycled back into the machine. Powder samples and test specimens were characterized to observe changes across build cycles. Few changes were observed in the physical and mechanical properties of the specimens, however, there were indications of chemical changes across cycles. Potential …
