The highly heterogeneous microstructure of ductile iron in casting includes graphite particles, non-metallic inclusions, microporosity, and other features, such as carbides distributed in the ferrite–pearlite matrix. Determination and comprehensive quantification of microstructural features are practically important however challenging. An advanced methodology based on an automated SEM/EDX analysis was developed and compared to the standard optical imaging method. In addition to backscattered electron contrast, sensitive to atomic number, a novel methodology added EDX data to identify and classify the multiple structural features at micron resolution thresholding. Nitrogen pickup during air induction melting can result in porosity and a loss of fracture toughness in ultrahigh-strength quenched and tempered steel castings. Nitrogen atoms are easily adsorbed into liquid steel upon exposure to the air, and argon shrouding alone has limited effectiveness. Previous studies have shown that proper charge sequencing and maintaining a high amount of dissolved oxygen in the melt prior to tapping and deoxidation can limit nitrogen pickup in the melt. Efficient oxide scale removal is critical for maintaining surface quality and process efficiency in steel manufacturing. This study optimizes water jet descaling by evaluating the performance of flat and rotary jet nozzles under varying process parameters. Using a combined approach of experimental analysis and computational fluid dynamics, it investigates the influence of pressure (138–275 bar), lead angle (0°, 15°, 25°), working distance (50–100 mm), and spray angle (15°–25°) on descaling efficiency. Findings indicate that flat jet nozzles achieve superior performance at short working distances due to concentrated impact forces, while rotary jet nozzles sustain efficiency over extended distances through dynamic …

This roadmap highlights pathways to expand the CdTe module manufacturing capacity per year to 100 GWDC by 2030 by improving Te extraction from existing supply chains, minimizing Te usage in modules by leveraging thinner absorbers, and focusing research efforts in key areas to improve module efficiencies. Both scientific and supply chain innovations will be necessary to maintain the high compound annual growth rate of the CdTe photovoltaic (PV) industry and cement its role as a key technology for multi-TW-scale PV deployment.

The effect of gating system design on the inclusion population and size distribution in an aluminum-killed low-alloy advanced high strength steel casting was studied. A mold with four different gating systems: pressurized and non-pressurized with side risers, naturally pressurized with a side riser, and naturally pressurized with a top riser, was designed using computational fluid dynamics and solidification software. The design allowed inclusion populations in castings produced with each gating system to be compared during the same pouring event. The objective of this research was to study the deportment of the group 15 elements, arsenic, antimony and bismuth during copper electrorefining. Samples were collected from six industrial copper anodes with different compositions. Specimens were physically characterized and electro refined to understand the differences in the behavior of selected impurities. Inclusions in the cast metal structures were characterized using automated scanning electron microscopy and energy dispersive spectroscopy to measure and correlate their size, shape and composition. Arsenic and lead were found to have a positive correlation between concentration and size of inclusions. Using wavelength dispersive spectroscopy, multiphase inclusions were examined, …

The mechanical properties, specifically ductility, of high performing soft magnets such as Fe-Co alloys are a limiting factor to their broader use in a number of systems. The understanding of the mechanical robustness in these materials is currently insufficient to be able to support the growing interest in applications such as magnetic shielding or electric motors. Fe-Co alloys provide the highest commercially available magnetic saturation and high magnetic permeability but have very poor ductility. The use of components fabricated by laser powder bed fusion (LPBF) requires the development of processing parameters that can produce high-quality material. Manipulating the most commonly identified critical build parameters (e.g., laser power, laser scan speed, and layer thickness) on LPBF equipment can generate acceptable parts for established materials and moderately intricate part geometries. To ensure consistent performance of additively manufactured metal parts, it is advantageous to identify alloys that are robust to process variations. This paper investigates the effect of steel alloy composition on mechanical property robustness in laser-directed energy deposition (L-DED). In situ blending of ultra-high-strength low-alloy steel (UHSLA) and pure iron powders produced 10 compositions containing 10–100 wt.% UHSLA. Samples were deposited using a novel configuration that enabled rapid collection of hardness data. Powder-bed fusion (PBF) processes refer to a subset of Additive Manufacturing (AM) techniques where powder is spread on the build-plate before melting (by a laser or electron beam). While PBF processes are attractive due to their ability for realizing complex structures that are either difficult or impossible to create through conventional means, the parts fabricated with these techniques can exhibit defects such as pores, inclusions, and excessive surface roughness. Ductile iron is renowned for its superior mechanical properties, higher strength, and ductility, combined with excellent castability and the economy of using a scrap melting process. The matrix structure as well as morphology and distribution of graphite nodules significantly influences mechanical properties of as-cast ductile iron. Boron contamination of the scrap supply has presented some difficulties in controlling the microstructure and mechanical properties of certain gray and ductile iron grades. Hot rolling processes have been extensively used to produce round bars by reducing the cross-sectional area of continuously cast steel. The current trend toward increasing productivity often requires a more aggressive reduction per pass. "A novel model, rooted in time-dependent nucleation theory, has been created to explore how rapid solidification affects the extended solubility in metal alloys. This model was used to forecast solubility concerning undercooling in multiple binary aluminum (Al) alloys, and its predictions for both eutectic and peritectic systems closely match experimental data. It was demonstrated that this developed model surpasses the T0 line method, which does not consider the kinetic aspects of nucleation. Microstructural changes and softening due to static recrystallization have a critical influence on thermo-mechanical behavior of high strength steels during industrial multi-pass hot rolling. Numerical simulation using finite element analysis (FEA) can be used to accurately predict the softening behavior during the hot rolling process. This paper presents a study on the thermo-mechanical behavior of an ultra-high strength CrNiMoV steel at high temperatures and medium strain rates through hot tensile tests. The material was examined in two conditions: as-cast/heat-treated (AC/HT) and as-rolled (AR). Tensile tests were conducted at temperatures of 800,900,1000,1100, and 1200°C, and strain rates of 0.1,1, and 10s−1. Inclusion and porosity analysis was also performed on the tensile specimens. The results revealed that the flow stress decreased by approximately 70% on average from 800°C to 1200°C, while increasing by approximately 32% on average from 0.1s−1 to 10s−1 in strain rate. An intermittent pattern is observed in the modeling of interfacial cyclic-loading crack growth at high-angle grain boundaries in ternary Fe-Ni-Cr alloys. Different from conventional wisdom of stress-intensity factor, the abrupt crack advances are found driven by extreme value statistics - namely, the aggregation of atoms with most compressive residual stresses. In addition, inherently non-affine atomic stress fluctuations are discovered, and the fluctuations peak at intermediate level of chemical heterogeneity, causing the fastest crack growth. Implications of such nonmonotonic mechanism in regard to the origin of intermediate-temperature embrittlement phenomena are also discussed.

The theory of heterogeneous nucleation was initially developed as a part of condensed matter physics, and later it was used as an important engineering tool to design metallurgical processes. This success has led to wide applications of the theory in metallurgical practice. For example, engineering heterogeneous nucleation in ductile iron has been used to reduce shrinkage defects, suppress cementite formation, and modify the size and shape of microstructural constituencies. Recent studies on precipitation-hardened high-entropy alloys (HEAs) demonstrate their high strength and thermal stability, making them promising materials for high-temperature structural applications such as nuclear reactors. However, many existing HEAs contain cobalt (Co), which is unsuitable for nuclear applications because of the long-term activation issue of Co. Modern aerostructures, including wings and fuselages, increasingly feature sandwich structures due to their high-energy absorption, low weight, and high flexural stiffness. The face sheet of these sandwich structures are typically thin composite laminates with interior honeycombs made of Nomex or aluminum. Standard cores are structurally efficient, but their design cannot be varied throughout the structure. Accurate measurement of interfacial heat transfer during casting solidification is crucial for optimizing metal solidification processes. The gap between the mold wall and the casting surface plays a significant role in heat transfer and cooling rates. In this study, two innovative fiber-optic sensors are employed to measure real-time mold gaps and thermal profiles during the solidification of A356 aluminum in a permanent mold casting. The experimental setup consists of a specially designed mold system made of unheated, uncoated tool steel, which facilitates easy installation of the fiber-optic sensors. "Mold flux plays one of the critical roles in continuous casting of steel. It performs five primary functions: thermal and chemical insulation, lubrication between the steel strand and mold, absorption of inclusions, and promotion of even heat flux. The aluminum/silica exchange reaction occurring between steel and mold flux during the continuous casting process poses significant challenges in the steel industry. This research reports a distributed fiber optic high-temperature sensing system tailored for applications in the steel industry and various other sectors. Recent advancements in optical sensor technology have led to the exploration of sapphire crystal fibers as a solution for sensing in harsh environments. Utilizing a femtosecond (fs) laser, cascaded fiber Bragg gratings (FBGs) were meticulously fabricated within a multimode sapphire optical fiber. These FBGs endowed the system with distributed sensing capabilities and underwent rigorous testing under extreme temperatures, reaching up to 1,800 °C.
