Shape Memory Behavior In Medium To High Entropy Shape Memory Alloys: Design, Prediction, And Experimental Analysis, Hatim Raji

This dissertation provides a data-driven system integrating synthetic data generation and machine learning (ML) techniques to create multicomponent SMA compositions with specific transformation temperatures (TTs). Models were trained to represent the nonlinear dependencies influencing martensitic transformation behavior by using elemental, thermodynamic, and process-related aspects. The capacity of the ML models on medium entropy NiTiHfPd and high entropy NiTiHfZrCu systems accuracy was confirmed by experimental validation showing TTs closely matched with model outputs.

Material extrusion (MEX) additive manufacturing presents a promising pathway for producing metal components with complex geometries while avoiding the safety hazards associated with loose powder handling in conventional metal additive manufacturing processes. This dissertation investigates the development and optimization of MEX processes for aluminum alloys, addressing critical challenges in feedstock formulation, printing parameter optimization, and post-processing strategies. Three distinct approaches were explored to advance the capabilities of aluminum MEX: filament-based processing of 6061 aluminum, paste-based extrusion of 6061 aluminum, and development of a novel aluminum-magnesium-tin alloy system for space manufacturing applications. On-surface manufacturing is key to the success of a planetary colonization, especially that of Mars. However, traditional subtractive manufacturing processes are equipment, energy, and material intensive, meaning novel additive manufacturing (AM) processes must be pursued for this end. Selective laser melting, one of the most effective and versatile AM methods, would be incredibly beneficial to a Martian mission but requires an artificial argon atmosphere to create effective parts. Irradiation damage in materials is prevalent in nuclear components, posing significant risks in the safety and reliability of nuclear reactors. Phase field models offer a versatile framework for modeling irradiation damage in materials at mesoscales. Such high fidelity method has been used to model the formation of fission gas bubbles superlattice, a microstructure array occurs at certain irradiation conditions (dose, dose-rate, and temperature). To overcome the high computational cost of phase field modeling, Koopman operator theory is applied to create reduced order models, allowing for instantaneous simulations of fission gas bubble behaviors. Stress superposition is one of the strategies used in metal deformation processes to increase the material formability, decrease the required forming forces, and create highly customized components. To investigate the effects of tensile and compressive stresses superposed to the single point incremental forming (SPIF) process, experiments and numerical simulations were conducted for a stainless steel 304 (SS304) truncated square pyramid geometry. The susceptibility of steam line pipes, especially in the HAZ (heat-affected zone) and weldment areas, to hydrogen sulfide in the geothermal industry is crucial to understand from the early stages, particularly during construction. Tungsten (W), a Group VI transition metal, possesses a number of advantageous properties, most notably its impressive mechanical performance at extreme temperatures. While tungsten's nature render traditional manufacturing methods difficult, additive manufacturing through laser powder bed fusion (LPBF) presents a promising avenue for fabricating tungsten components. In this study, AISI 1020 low-carbon steel was investigated as a cost-effective alternative to SS316L stainless steel for reaching extreme high vacuum (XHV) conditions. After being baked at 400°C, a vacuum chamber made of low-carbon steel material exhibited an outgassing rate approximately 2000 times smaller than a similar chamber made of stainless steel. Its activation energy for hydrogen diffusion (27 kJ/mol) is less than half that of stainless steel (60.3 kJ/mol), indicating more efficient hydrogen removal during bakeout. Nitrogen pickup during air induction melting can result in porosity and a loss of fracture toughness in ultrahigh-strength quenched and tempered steel castings. Nitrogen atoms are easily adsorbed into liquid steel upon exposure to the air, and argon shrouding alone has limited effectiveness. Previous studies have shown that proper charge sequencing and maintaining a high amount of dissolved oxygen in the melt prior to tapping and deoxidation can limit nitrogen pickup in the melt. Efficient oxide scale removal is critical for maintaining surface quality and process efficiency in steel manufacturing. This study optimizes water jet descaling by evaluating the performance of flat and rotary jet nozzles under varying process parameters. Using a combined approach of experimental analysis and computational fluid dynamics, it investigates the influence of pressure (138–275 bar), lead angle (0°, 15°, 25°), working distance (50–100 mm), and spray angle (15°–25°) on descaling efficiency. The effect of gating system design on the inclusion population and size distribution in an aluminum-killed low-alloy advanced high strength steel casting was studied. A mold with four different gating systems: pressurized and non-pressurized with side risers, naturally pressurized with a side riser, and naturally pressurized with a top riser, was designed using computational fluid dynamics and solidification software. The floor of the human orbit is composed of thin bone that is prone to traumatic fracture. This leads to a loss of support for the eye, which can cause vision changes. Therefore, fractures may need surgical reconstruction using a thin, sheet-like implant. Titanium implants are available off-the-shelf in standard sizes, but fitting to each patient’s unique anatomy requires surgeons to cut, file, and bend these plates. Cold-formed tub girders provide an effective steel solution for short-span bridges. The girders are often delivered with an open top with stay-in-place forms installed on site. Walkways may be installed to the side of the girder that can induce significant torsion rotations in the open cross section. Full scale tests on girder specimens have shown that installing one or two panels of stay in place forms at the ends of the girder can significantly reduce the torsion rotation of the girder by providing warping resistance. The isothermal (ISO-T) compression configuration is ideal for utilizing as a material input of flow stress at temperature and strain rate in models of the porthole die extrusion process due to the isothermal nature of the test. Micro-tensile testing was conducted to validate the solid-state welding integrity of the ISO-T samples at various temperatures and strain rates. Results of the mechanical testing were correlated with fractography and microstructural evaluations of the welds to confirm bonding behavior. Global electricity generation still relies heavily on thermal power plants, which consume vast amounts of fuel and emit significant amounts of carbon dioxide. A major but often overlooked source of inefficiency in these plants lies within the rotary regenerative air preheater (RAPH), a critical heat-exchange component where air leakage can exceed 20% in aging units. This leakage increases fuel consumption, parasitic fan power, and CO₂ emissions, while degrading boiler reliability.

To ensure consistent performance of additively manufactured metal parts, it is advantageous to identify alloys that are robust to process variations. This paper investigates the effect of steel alloy composition on mechanical property robustness in laser-directed energy deposition (L-DED). In situ blending of ultra-high-strength low-alloy steel (UHSLA) and pure iron powders produced 10 compositions containing 10–100 wt.% UHSLA. Samples were deposited using a novel configuration that enabled rapid collection of hardness data. Powder-bed fusion (PBF) processes refer to a subset of Additive Manufacturing (AM) techniques where powder is spread on the build-plate before melting (by a laser or electron beam). While PBF processes are attractive due to their ability for realizing complex structures that are either difficult or impossible to create through conventional means, the parts fabricated with these techniques can exhibit defects such as pores, inclusions, and excessive surface roughness. Ti-5V-5Mo-5Al-3Cr (Ti-5553) is a near beta titanium alloy commonly used in aerospace applications. It is currently being explored for additive manufacturing (AM), but the fatigue behavior of this AM alloy needs to be well-understood for adoption in aerospace applications. The present work examines the tensile and fatigue behavior of LPBF manufactured Ti-5553. The effect of post-print heat treatments, effects of surface roughness, and print defects on the mechanical properties of AM Ti-5553 were also evaluated. Fatigue lives of as-LPBF and BAA material are nearly identical, and both are far below the fatigue lives of conventionally manufactured Ti-5553 of 350 MPa. …

EPP is an innovative surface modification technique that enables the deposition of metal ions from the electrolyte and their integration with substrate atoms to form intermetallic compound surface layers. EPP offers advantages such as high deposition rates, environmental cleanliness, and operational simplicity. In this study, Ni-Ti intermetallic layers were successfully synthesized on a Ti-6Al-4V substrate using EPP. The properties of the resulting Ni-Ti intermetallic layers were characterized using SEM, EDS, XRD, TEM, nanoindentation, and tribology tests.

Hot rolling processes have been extensively used to produce round bars by reducing the cross-sectional area of continuously cast steel. The current trend toward increasing productivity often requires a more aggressive reduction per pass. Establishing safe and optimized hot rolling parameters must be determined to avoid damage while deforming the specific steel composition. Understanding the damage mechanism during the metal forming process is vital for product quality.
