Metal additive manufacturing (AM) is a disruptive technology enabling the fabrication of complex and near-net-shaped parts by adding material layer-wise. It offers reduced lead production time. AM processes are finding applications in many industrial sectors such as aerospace, automotive, biomedical, and mold tooling. Despite the tremendous advantages of AM, some challenges still prevent this technology's adoption in high-standard applications. Additive manufacturing of dense SiC parts was achieved via an extrusion-based process followed by electrical-field assisted pressure-less sintering. The aim of this research was to study the effect of the rheological behavior of SiC slurry on the printing process and quality, as well as the influence of 3D printing parameters on the dimensions of the extruded filament, which are directly related to the printing precision and quality. Different solid contents and dispersant- Darvan 821A concentrations were studied to optimize the viscosity, thixotropy and sedimentation rate of the slurry. Access to vacuum systems is limited because of economic costs. A rapidly growing approach to reduce the costs of scientific equipment is to combine open-source hardware methods with digital distributed manufacturing with 3D printers. Although high-end 3D printers can manufacture vacuum components, again, the cost of access to tooling is economically prohibitive. Low-cost material extrusion 3D printing with plastic overcomes the cost issue, but two problems arise when attempting to use plastic in or as part of vacuum systems: the outgassing of polymers and their sealing. Extrusion-based 3D printing with rapidly hardening polymeric materials is capable of building almost any conceivable structure. However, concrete, one of the most widely used materials for large-scale structural components, is generally based on inorganic binder materials like Portland cement. The tension-tension fatigue behavior of a novel additively manufactured AM carbon fiber reinforced polymer matrix composite was studied. This novel material system consists of T1100 carbon fibers, and a UV photocured resin developed by Continuous Composites and Sartomer. Tensile properties and tension-tension fatigue were investigated for the 090 fiber orientation as well as for the ±45 fiber orientation. Specimens with 0/90 fiber orientation were tested at ambient laboratory temperature 23 °C and at elevated temperature 150 °C, while the specimens with the ±45 fiber orientation were tested only at ambient laboratory temperature. Flexible thermoelectric generators (TEGs) are energy harvesting devices which convert temperature differences into electrical power. These devices require no moving parts and offer silent and autonomous operation. The variety of suitable materials covering a broad range of operating temperatures positions TEGs as a promising renewable energy source using waste heat recovery, especially for space and microgravity applications. Metal additive manufacturing has enabled geometrically complex internal cooling channels for turbine and heat exchanger applications, but the process gives rise to large-scale roughness whose size is comparable to the channel height (which is 500 μm). These super-rough channels pose previously unseen challenges for experimental measurements, data interpretation and roughness modelling. First, it is not clear if measurements at a particular streamwise and spanwise location still provide accurate representation of the mean (time- and plane-averaged) flow. In this study, laser-directed energy deposition was applied to build a Ti-rich ternary Ti–Ni–Cu shape-memory alloy onto a TiNi shape-memory alloy substrate to realize the joining of the multifunctional bi-metallic shape-memory alloy structure. The cost-effective Ti, Ni, and Cu elemental powder blend was used for raw materials. Various material characterization approaches were applied to reveal different material properties in two sections. The as-fabricated Ti–Ni–Cu alloy microstructure has the TiNi phase as the matrix with Ti2Ni secondary precipitates. The hardness shows no high values indicating that the major phase is not hard intermetallic. A bonding strength of 569.1 MPa was obtained …

Anatomical phantoms used in biomedical education and training benefit greatly from Fused filament fabrication’s (FFF) ability to rapidly produce complex and unique models. Current materials and methods used in FFF have limited ability to accurately produce phantoms that can mimic the radiological properties of multiple biological tissues. This study demonstrated the effects of changing the sizing agent parameter during the preparation of carbon fibers on the mechanical properties of composite made with acrylonitrile butadiene styrene (ABS) as the matrix material and carbon fibers as the fiber material. Three types of sizing agents produced by Allnex were used to coat three different batches of carbon fibers that were mixed with a torque rheometer and extruded with a barrel-style melt extruder into continuous spools of 1.75 mm filament for use with commercial 3D printers. Due to the high cost, complex preparation process and difficulty in structural design, the traditional methods for carbon fiber reinforced SiC ceramic composite preparation have great limitations. This paper presents a technique for the additive manufacturing multiple continuous carbon fiber bundle-reinforced SiC ceramic composite with core-shell structure using an extrusion-based technique. A conventional nozzle system was modified to print simultaneously a water based SiC paste with continuous carbon fibers. Functionally gradient materials (FGMs) of CuSn10 and Inconel 718 were fabricated via a hybrid directed energy deposition (DED) system. The objective of the present thesis is to determine the feasibility of manufacturing CuSn10 and Inconel 718 FGMs via DED and investigate the physical and mechanical properties and the microstructures of the resulting FGMs. The physical tests comprised of conductivity and Seebeck coefficient measurements. The microstructure analysis and mechanical testing include microscopic imaging, scanning electron microscopy (SEM), energy dispersive spectroscopy (EDS), and hardness test. In addition, compressive strength test was performed to analyze the interface bonding behaviors.

"This research focuses on the processing of novel feedstocks for and during direct-write additive manufacturing (AM), specifically the direct ink writing (DIW) and Ceramic On-Demand Extrusion (CODE) manufacturing processes, in order to produce ceramic and ceramic-based composite components. Strongly dispersed, concentrated (φ = 0.42), nanoparticle (d50 ~0.3 µm), zirconia (ZrO2) pastes were used to print densely filled, large continuous volume (≳ 1 cm3) ceramic components. An elastic shear modulus (G’) of 56,000 Pa and yield stresses between 6 and 10 Pa allowed for printed components of 34.5 mm in height over 115 layers without slumping …

Particles of AISI 304L stainless steel powder were spheroidized by the induction plasma spheroidization process (TekSphero-15 spheroidization system) to assess the effects of the spheroidization process on powder and part properties. The morphology of both as-received and spheroidized powders was characterized by measuring particle size and shape distribution. The chemistry of powders was studied using inductively coupled plasma optical emission spectroscopy for evaluation of composing elements, and the powder’s microstructure was assessed by X-ray diffraction for phase identification and by electron backscattered diffraction patterns for crystallography characterization. This dissertation provides methodologies for the quantification of different forms of fatigue damage by considering the role of microstructure. The laws of thermodynamics in conjunction with Finite Element Method (FEM) are utilized to devise thermodynamically-base frameworks for the estimation of cyclic damage in polycrystalline metals. Accordingly, a microstructure-sensitive platform for fatigue life estimation is introduced. The proposed framework is assessed for 3D printed metallic alloys at room and elevated temperatures. Passive monitoring techniques have been used for peak temperature measurements during irradiation tests by exploiting the melting point of well-characterized materials. Recent efforts to expand the capabilities of such peak temperature detection instrumentation include the development and testing of additively manufactured (AM) melt wires. A direct-write method to fabricate a strain sensor directly on a structure of interest is reported. In this method, a commercial graphene ink is printed as a square patch (6 mm square) on the structure. The patch is dried at 100 °C for 30 min to remove residual solvents but the printed graphene remains in an insulative state. By scanning a focused laser (830 nm, 100 mW), the graphene becomes electrically conductive and exhibits a piezoresistive effect and a low temperature coefficient of resistance of −0.0006 °C−1. The applicability of hollow infill patterns has been explored for its applications in making 3D printed polymer-based injection molds in the additive manufacturing industry. Hollow infill patterns offer a significant reduction in material costs as well as the opportunity for reducing the cooling times via pumping a coolant fluid through the hollow cavity in a similar fashion to traditional conformal cooling channels. In fluid flow, the frictional effects from interior surfaces of flow components create pressure loss across the surface. Understanding this inherent pressure loss due to friction and other phenomena is important when designing a flow system. For conventional manufacturing, friction loss has been empirically studied and is well known in the engineering community. In this work, I investigate and enhance the fundamental sensing properties of printed electronic nanomaterials (e.g., graphene) in real-world environments while decreasing weight, cost, and power consumption. The dissertation addresses this issue with the following foci in mind: (1) developing a straightforward and repeatable process to synthesize graphene ink which is also compatible with Inkjet-printing (IJP) and Aerosol Jet printing (AJP).
