Cal Poly’s Poly1Rover team, advised by Professor Rich Murray, aims to deploy four student-designed mini-Mars rovers, each equipped with a sample-tube retrieval claw, before 2030. However, the wheels of Poly1Rover’s current 6th generation rover are not ready for deployment to Mars, as they do not utilize space-grade materials, are not optimized for manufacturability, and lack sufficient spoke compliance to absorb landing and high-impact loads. Ultrasonic Nanocrystal Surface Modification (UNSM) is a process used to change the surface hardness of flat-faced materials. It is a machining process using a high-powered laser and a blunt-tipped tool at high speeds which aims to improve the uniformity of the surface on most metals. By heating and pressing the surface of the workpiece, the grains of the material become less rounded and more cohesive on a microscopic level. This, ideally, results in a workpiece with improved material properties. The changes were previously observed through hardness testing.

Advancements in additive manufacturing technology (3D printing) have enabled us to fabricate reasonably good parts using continuous fiber-reinforced matrix composites. Unfortunately, most of these 3D-printed composite parts inherently possess a large number of voids originating from the trapped air within and between molten composite beads during the deposition stage. Removing the voids has thus become a key challenge in attempts to apply 3D printed composite parts for fabricating stiff/strong load-bearing structures. This study’s objective was to determine the feasibility of manufacturing carbon fiber cylinders using an X-Winder filament winder for a structural airframe in sounding rockets. Multiple carbon fiber tubes were manufactured using the X-Winder and tested. The results of this testing successfully demonstrated that tubes manufactured with the X-Winder are capable of performing as an airframe for small sounding rockets. Five tube samples were destructively tested in compression, and the average maximum compressive strength of the tubes was 9,854 lbf. Impact strength is one of the most important structural properties for a designer to consider, but it is often the most difficult to quantify or measure. A major concern for composite structures in the field is the effect of foreign objects striking composites because the damage is often undetectable by visual inspection.
