Additively manufactured (AM) fillers provide new opportunities to tailor the crushing response and energy absorption of thin-walled metallic crash boxes. This study presents a combined experimental–numerical investigation of hexagonal AA6063-T4 crash boxes filled with architected structures, i.e., honeycomb, auxetic-reentrant, and hybrid honeycomb–auxetic topology. The hybrid configuration, which integrates cells with positive and negative Poisson's ratios, triggers coordinated mechanisms (that enhance folding behavior and collapse control) unattainable via single topology. Quasi-static axial compression tests were conducted to characterize force–displacement curves, deformation mechanisms, energy absorption (EA), and specific energy absorption (SEA). Hexagonal crash boxes offer superior crashworthiness compared to other cross-sectional geometries, and their performance can be further enhanced by integrating additively manufactured lattice fillers. This study investigates the quasi-static crushing behavior of hexagonal crash boxes filled with hexagonal close-packed (HCP) lattice structures fabricated via stereolithography (SLA). Finite element models developed in ABAQUS/Explicit, validated against quasi-static compression experiments, show discrepancies below 5%, indicating that polymeric lattice fillers provide modest performance gains, achieving a crushing force efficiency (CFE) of 20%–25%. Replacing polymeric lattices with metallic fillers, namely 316L stainless steel and Ti–6Al–4V titanium alloy, substantially increases energy absorption, with Ti–6Al–4V delivering the …

Direct ink writing provides a versatile manufacturing route for fabricating functional fiber and granular composites with controlled architecture, tunable interfaces, and customized material distributions. Fiber reinforced composites offer high stiffness, strength, fatigue resistance, and functional anisotropy, while granular composites provide scalable access to particle based structures with high material efficiency and broad resource compatibility. This work explored combined tensile and torsional loads applied to additively manufactured Inconel 718 specimens employing Triply Periodic Minimal Surface (TPMS) structures. The gyroid TPMS unit cell was selected with two variations of cylindrical cell maps, a rectangular cell map, and a spherical cell map. All four variants were tested in an axial-torsion test frame at room temperature using equal parts of vertical and angular displacement control until failure. Multifunctional materials are very sensitive to defects, which severely hinder performance. Thus, defect formation was systematically studied to develop strategies and methodologies to efficiently fabricate high-performance materials and composites. Traumatic Brain Injury (TBI) disrupts brain function due to head impacts, blast exposures, and ballistic penetrations. It is a significant cause of mental health issues and disability, particularly among military personnel. Historically, combat helmets were designed primarily to protect against fragments. However, recent data highlights the need for helmets that also protect against blast and blunt impacts. Effective TBI prevention requires helmets that address various energy threats while remaining lightweight. Additively manufactured tungsten was printed in pure nitrogen, nitrogen-2.5% hydrogen, and nitrogen-5% hydrogen atmospheres as part of a 2^3 full factorial designed experiment and subjected to room temperature and high-temperature three-point-bend testing, chemical analysis, hardness testing, and microstructural imaging techniques. The pure nitrogen specimens exhibited the highest strength and ductility at both high temperature and room temperature. Chemical analysis showed a 2-8x reduction in compositional oxygen relative to unprocessed powder. Hardness values for all samples was between 306.8 and 361.5 HV1. It is proposed that adding hydrogen into the build atmosphere reduced the available energy density for tungsten melting by …

Metals such as tungsten, molybdenum, and rhenium have many advantages for different applications, especially when alloyed together. This dissertation provides methodologies for the quantification of different forms of fatigue damage by considering the role of microstructure. The laws of thermodynamics in conjunction with Finite Element Method (FEM) are utilized to devise thermodynamically-base frameworks for the estimation of cyclic damage in polycrystalline metals. Accordingly, a microstructure-sensitive platform for fatigue life estimation is introduced. The proposed framework is assessed for 3D printed metallic alloys at room and elevated temperatures. Several additively manufactured lattice designs and configurations were evaluated under compression loads under various strain rates from quasi-static to highly dynamic. These experiments examined how the mechanical behavior of the lattice changed based on the lattice design properties and the applied strain rates. The modulus of elasticity, yield strength, plateau stress, and toughness were observed to decrease with an increase in strain rate, revealing that the lattice designs exhibit a negative strain rate sensitivity. A new lattice flow stress model was developed to account for the mechanical response of the lattice and was incorporated into a computational model for simulation. …

The purpose of this research was to determine the effectiveness and feasibility of additively manufactured heat sinks using gallium as a phase change material in the thermal management of satellite electronics. A design was created based on the footprint of an Astronautical Development, LLC Lithium 1 UHF radio and six heat sinks were additively manufactured; two each of stainless steel 316, Inconel 718, and ULTEM 9085. This research examines the response of ultrasonic testing as a function of various manufacturing variables in electron beam melted samples of Ti-6Al-4V. Four dimensionally identical blocks with 6 spherical voids at varying depths were manufactured using different combinations of stock powder, edge treatments, and void melting. An alloy was fabricated with Ti-6Al-4V and Nb powder using laser deposition (LD) to form a compositional gradient. The gradient was deposited, starting with Ti-6Al-4V powder, onto a forged Ti-6Al-4V substrate in an Argon environment. Niobium (Nb) composition increased by 4-at.% with each layer deposited until the composition reached 100-at.% Nb. This process yielded steep thermal gradients and affected the microstructure and mechanical properties across the compositional gradient.
