Composite manufacturing without processing defects is a crucial step in satisfying the production, performance, and quality requirements of composite materials in various industries. Autoclave processing enables manufacturing of high-quality composite parts with excellent mechanical properties, whereas additive manufacturing (AM) offers adaptability to complex designs and streamlined processes. However, each method presents unique challenges; despite the benefits, autoclave processes can still result in processing defects, and AM is particularly susceptible to processing anomalies owing to the novelty of the process. Additive manufacturing (AM) is a rapidly developing manufacturing method utilized in fields such as the aerospace industry. In-space AM is a technology of interest for the future of spaceflight, including on-orbit manufacturing. However, AM materials are subject to defects that may impact their performance in space-based applications. How these defects change the material’s reaction to the space environment, specifically atomic oxygen (AO), has only recently been explored. AO is a highly corrosive, dominant constituent in low Earth orbit that causes continuous erosion of spacecraft surfaces. The effect of AO on various AM materials is investigated in this thesis. GRCop is an alloy family constructed of copper, chromium, and niobium and was developed by NASA for high heat flux applications. The first of its kind, GRCop-84, was specifically designed for the environments seen by channel cooled main combustion chamber liners. To further increase thermal conductivity while maintaining material strength characteristics, the percentage of alloying elements were cut in half and GRCop- 42 was developed. In recent years, NASA has successfully additively manufactured GRCop with comparable material characteristics to wrought GRCop using a Laser Powder Bed Fusion (L-PBF) process. The goal of our project is to deliver a 3D printed glider prototype which can later be fitted with electronics for controlled flight. The CubeSat Program has provided access to space for many universities, private companies, and government institutions primarily due to the low cost of CubeSat satellite development. While these costs are orders of magnitude lower than similarly capable nano-satellite missions, they are still outside of the budgetary constraints of many potential developers including university and high school clubs. Using 3D printed plastics in the production of CubeSat structures and mechanisms presents a large cost savings opportunity that will allow these institutions to participate in the development of these satellites, expanding the educational and scientific impact of the CubeSat Program.
