Out-of-Autoclave (OoA) processes for manufacturing aerospace-grade parts needs to be better understood to further the development and success of industries that are manufacturing reusable launch vehicles, military and commercial aircraft, and spacecraft. Overcoming the performance limitations associated with OoA, also known as low-pressure prepreg curing, methods (void count, energy absorption, etc.) will help decrease the costs associated with aerospace composite manufacturing and the negative environmental effects correlated with high-pressure composite curing methods. Carbon fiber face sheets have recently been incorporated in their overhead luggage bin assemblies which utilize a composite sandwich panel design, in order to provide additional stiffness to the previous glass fiber sandwich panels. For Low Earth Orbiting (LEO) satellites, atomic oxygen (AO) is a constant corrosive effect that degrades the outer surface of satellites over long durations. PCC Structurals, an industry leader in superalloy investment castings, has observed inconsistencies in the stress rupture performance of polycrystalline nickel-based superalloy PWA 1455. PCC has changed their casting parameters to reduce the thermal gradient during cooling but have been unable to correlate these changes with an increase in stress rupture elongation. Metallographic examination of past samples indicated microstructures composed of non- equiaxed dendritic grains with mean diameter of .021 inches along the test axis. Composites have high strength-to-weight ratios, which is particularly desired for applications with weight restrictions. Common composite materials such as carbon fiber reinforced plastic (CF) and fiber glass reinforced plastic (FG) were used in this research. While composite materials possess high stiffness and strength properties, the stiffness of composite laminates may be maximized by changing the geometry. By adding corrugations, the flexural stiffness is increased in one direction compared to the stiffness of a flat part with the same amount of material. Aerogels are excellent insulators, exhibiting low thermal conductivities and low densities with a porosity of around 95%. Such characteristics make aerogels effective in decreasing conductive heat transfer within a solid. However, overaging and the presence of microcracks have caused a significant reduction in properties. This work investigates the feasibility of producing small scale, low aerodynamic loading wind tunnel models, using FDM 3D printing methods, that are both structurally and aerodynamically representative in the wind tunnel. To verify the applicability of this approach, a 2.07% scale model of the NASA CRM was produced, whose wings were manufacturing using a Finite Deposition Modeling 3D printer. Experimental data was compared to numerical simulations to determine percent difference in wake distribution and wingtip deflection for multiple configurations.

The design process at Zodiac Aerospace requires the ability to accurately predict the strength of a composite honeycomb core sandwich panel to adhere to strict FAA regulations. The most common failure mode in long beam composites is in compression. Following ASTM D7249 for a four-point bend test of a long beam flexural test, a mechanical model has been developed that relates the compressive strength of glass fiber face sheets to the flexural strength of the sandwich panel. Liquid propellant rocket diaphragms require extreme ductility. 1100 Aluminum is used for its high ductility, but the post-processing cold work and subsequent anneal result in excessively large grains. The effect of heat treatment and cold work on grain size in 1100 aluminum was explored. The samples were cold worked to 0, 5, 10, 15 and 30% using tensile elongation. The samples were then heat treated per AMS 2770 with either a "Steel Conduction" (1000 – 1150°F/min) or a "Production" (16 – 18°F/min) heating rate. An alloy was fabricated with Ti-6Al-4V and Nb powder using laser deposition (LD) to form a compositional gradient. The gradient was deposited, starting with Ti-6Al-4V powder, onto a forged Ti-6Al-4V substrate in an Argon environment. Niobium (Nb) composition increased by 4-at.% with each layer deposited until the composition reached 100-at.% Nb. This process yielded steep thermal gradients and affected the microstructure and mechanical properties across the compositional gradient.
