Human exploration of Mars is constrained by harsh environmental conditions and the prohibitive cost of transporting materials from Earth. Long-term sustainability requires the local production of mechanical and structural components using resources available on Mars, thereby minimizing payload mass. This project investigates polymer–regolith composites derived from atmospheric CO₂ and mineral-rich regolith as a pathway toward in-situ manufacturing. These composites, when compatible with additive manufacturing, could replace imported plastics, enable on-demand fabrication, and support closed-loop recycling systems. Silicones have been widely used over the years in spacecraft for a variety of functions, but atomic oxygen (AO) exposure in Low Earth Orbit causes a silicate (SiO2) surface layer to rapidly develop on the silicone which results in a permanent change in its thermal and optical properties. The long-term performance of polymeric materials in extreme environments is governed by complex chemical and physical aging processes that alter their molecular structure and mechanical integrity. Conventional thermoset epoxies, while widely used in structural applications, are particularly susceptible to oxidative degradation at elevated temperatures, leading to embrittlement and loss of structural integrity. In the first part of this work, diffusion-limited oxidation (DLO) in a bulk structural epoxy was systematically investigated to establish the link between heterogeneous microstructural evolution and macroscopic mechanical degradation. Thermoplastic composite organosheets (OSs) are increasingly recognized as a viable solution for automotive and aerospace structures, offering a range of benefits including cost-effectiveness through high-rate production, lightweight design, impact resistance, formability, and recyclability. This study examines the impact response, post-impact strength evaluation, and hot-pressing repair effectiveness of woven glass fiber nylon composite OSs across varying impact energy levels. Experimental investigations involved subjecting composite specimens to impact at varying energy levels using a drop-tower test rig, followed by compression-after-impact (CAI) tests. The results underscore the exceptional damage tolerance and improved residual compressive strength of the OSs compared to traditional thermoset composites. …

In this design project, the additive manufacturing filament of short strand carbon fiber (SSCF) reinforced polylactic acid (PLA) composite was developed. The micro-size, precision cut SSCFs were mixed with the PLA pellets through a melting homogenization process. Through this process the composite material block is cut and divided into pieces for ease of pelletizing. The material block pieces are then pelletized to be fed through the single screw extruder to develop the SSCF-PLA composite filament. While Carbon Fiber Reinforced Polymers (CFRPs) have exceptional mechanical properties concerning their overall weight, their failure profile in demanding high-stress environments raises reliability concerns in structural applications. Two crucial limiting factors in CFRP reliability are low-strain material degradation and low fracture toughness. Due to CFRP’s low strain degradation characteristics, a wide variety of interlaminar damage can be sustained without any appreciable change to the physical structure itself. The carbon fiber/epoxy interface is of great importance in composite design due to its load transfer mechanisms from the weak epoxy to the stronger fiber. Improving the strength of the interface reduces the risk of failure at the interface and improves the load transfer to the fiber. In this study, two types of nano-species ZnO nanowires and nickel-based metal organic frameworks were grown on carbon fibers to improve the interfaces. In comparison to various other materials, Carbon Fiber, specifically Carbon Fiber Reinforced Polymers (CFRP), is pre-eminent amongst other materials for use on aeronautical systems. Due to its high specific strength (strength-to-weight ratio), CFRP is prominent for carrying heavy loads while maintaining a lightweight build. The mechanical behavior of the nanomodified hybrid epoxy matrix was investigated in glass fiber reinforced plastics (GFRP). In this study, five nanocomposites enriched with as received halloysite, nanomer I.28E, HNT-APTES, and the hybrid combinations of the two HNTs with the nanomer I.28E were successfully fabricated. To evaluate the effects and morphological characteristics of the individual fillers and the hybrid configurations on the epoxy resin matrix, TGA, DSC, and DMA were analyzed. Adhesive repair of carbon fiber composite structures is commonly done on damaged structures to extend the service life. This method requires careful preparation of the damaged surface with intricate steps to ensure good bonding between the repair patch and the parent structure by means of an adhesive film. Surface activation of these materials is usually required during processing to increase the bond strength of assemblies (aerospace and automotive industries) or improve adhesion with implants (biomedical industry). The body of this work describes a novel approach for the dispersion of multi-walled carbon nanotubes in a high Tg epoxy prepolymer matrix using a twin screw high-shear continuous reactor. The method demonstrated improves on previous dispersion methods in several ways. It offers increased efficiency through excellent heat transfer, while being solvent-less, scale-able, and tailorable to drive dispersion states to judiciously chosen dispersion states. Controlled polyacrylonitrile (PAN)-based carbon fiber precursors with defined molecular weights, polydispersities, compositions, and architectures have been prepared for their study on thermal ring-closing stabilization behavior. PAN and its copolymers of number average molecular weights exceeding 170,000 g/mol were successfully synthesized via low temperature reversible addition-fragmentation chain transfer (RAFT) polymerization. RAFT polymerizations of PAN-based precursors were compared to conventional free radical solution polymerizations with a focus on the effects of molecular weight and polydispersity on structural evolution and cyclization efficiency. When RAFT polymerization was extended to copolymers, it was found that RAFT copolymers achieved greater cyclization intensities and improved thermal stability …

In geosynchronous equatorial orbit (GEO), the silicone may outgas species which can condense on optically sensitive surfaces and degrade their performance, therefore shortening the lifetime of spacecraft. In low-earth-orbit (LEO), the silicone rubber is subject to an energetic and corrosive environment. A new composite damping material is investigated, which consists of a viscoelastic matrix and high elastic modulus fiber inclusions. This fiber enhanced viscoelastic damping polymer is intended to be applied to light-weight flexible structures as surface treatment for passive vibration control. A desirable packing geometry for the composite material is proposed, which is expected to produce maximum shear strain in the viscoelastic damping matrix.
