Experimental research was conducted to determine the dynamic properties and characterize the microstructure of 15-5PH Stainless Steel manufactured through Direct Metal Laser Sintering (DMLS) additive manufacturing (AM) processes and heat treated using common heat treatment protocols. A thorough understanding of the material's properties is necessary before such parts are utilized in an operational capacity. Of the five builds, two deviated significantly from the specified composition of 15-5PH stainless steel. RepRap 3-D printers and their derivatives using conventional firmware are limited by: 1) requiring technical knowledge, 2) poor resilience with unreliable hardware, and 3) poor integration in complicated systems. In this paper, a new control system called Franklin, for CNC machines in general and 3-D printers specifically, is presented that enables web-based three dimensional control of additive, subtractive and analytical tools from any Internet connected device. Franklin can be set up and controlled entirely from a web interface; it uses a custom protocol which allows it to continue printing when the connection is temporarily lost, and allows communication with scripts.

According to the CDC, every year approximately two million people are diagnosed with some type of cancer in the United States alone. Common procedures for cancer treatment include surgery, chemotherapy, and radiation therapy. Hyperthermia, an effective collateral treatment, is not included as part of regular cancer care. This is primarily due to its high cost.

Clinical studies for hyperthermia coupled with chemotherapy/radiation therapy have indicated up to a three-fold increase in survival rates of cancer patients. Fiber-reinforced composite materials are widely used in the aerospace and automobile industries. Their strength-to-weight and stiffness-to-weight ratios make them suitable to be used in spacecraft, especially as cryogenic tank materials. One of the focus of this dissertation is to investigate the application of woven carbon and Kevlar® fiber composites as cryogenic tank materials. Tensile, bending and short beam shear tests are performed on rectangular specimens at room temperature and after cryogenic exposure (-196°C). An alloy was fabricated with Ti-6Al-4V and Nb powder using laser deposition (LD) to form a compositional gradient. The gradient was deposited, starting with Ti-6Al-4V powder, onto a forged Ti-6Al-4V substrate in an Argon environment. Niobium (Nb) composition increased by 4-at.% with each layer deposited until the composition reached 100-at.% Nb. This process yielded steep thermal gradients and affected the microstructure and mechanical properties across the compositional gradient. To observe the microstructural changes in the alloy, an etched gradient was viewed with optical microscopy at 1000x, where the grain structure was observed to be an acicular α phase at 100-at.% …

In this thesis, an aircraft door hinge assembly provided by Gulfstream Aerospace was analyzed following an established process called DFMA. The hinge was then redesigned to be additively manufactured, which is uncommon currently in industry for load bearing components. It was shown that the Design for Manufacturing (DFM) guidelines were inadequate when applied to the new technology of additive manufacturing (AM). This was primarily due to AM's unique and unprecedented manufacturing capabilities.

Environmental impacts of six 3D printers using various materials were compared to determine if material choice drove sustainability, or if other factors such as machine type, machine size, or machine utilization dominate. Cradle-to-grave life-cycle assessments were performed, comparing a commercial-scale FDM machine printing in ABS plastic, a desktop FDM machine printing in ABS, a desktop FDM machine printing in PET and PLA plastics, a polyjet machine printing in its proprietary polymer, an SLA machine printing in its polymer, and an inkjet machine hacked to print in salt and dextrose. Purpose: Evaluate the use of a simple printed geometry to estimate mechanical properties (elastic modulus, yield strength) with inexpensive test equipment.

Design Methodology/Approach: Test geometry is presented that enables controlled strains with manual deformation and repeatable measurement of vibrational frequencies. This is tested with multiple FDM machines to assess measurement accuracy and repeatability. Printing orientation and some printing parameters are varied to assess the measurement sensitivity.

Findings: The test methods show good correlation with manufacturer material specifications in the X-Y plane and reported elastic strain limits. It is also sensitive to printing orientation and printing parameters.

Personalized medicine requires the development of new technologies for controlled or targeted drug delivery. Three-dimensional (3D) printing and additive manufacturing techniques can be used to generate customized constructs for bioactive compound delivery. Nanotechnology in the form of nanoparticles, used as a stand-alone construct or for material enhancements, can significantly improve established biomaterials such as PMMA based bone cements or enable new technology to have enhanced capabilities. The focus of this research was to fabricate parts composed of a nickel-based superalloy containing high levels of aluminum and titanium (NSAT) by using electron beam melting (EBM) additive manufacturing (AM) technology and utilizing thermal feedback from a multi-wavelength pyrometer to perform process improvements leading to near defect-free parts. Nickel-base superalloys have been used in cast and wrought, and powder metallurgy forms for nearly four decades for industrial and automotive applications. One drawback of cast alloys is that upon solidification, there is minimal microstructural control. Another issue to be improved is to eliminate the limitations of shapes and forms of fabricated alloys.

Rapid prototyping is a new technology of additive manufacturing that shows to be promising for the freeform fabrication of novel superalloys, including nickel-base alloys.
