This Final Design Review (FDR) reports on the senior design project undertaken by our team of mechanical engineering seniors at California Polytechnic State University, San Luis Obispo. This project seeks to use the additive manufacturing process to improve the existing design of a Taurus 60 gas turbine injector tip. The current injector tip is owned by Solar Turbines, a designer and manufacturer of gas turbines for electric generation, propulsion, as well as natural resource transportation. The Cal Poly Wind Power Club is entering the 2021 Collegiate Wind Competition (CWC) in June. Last year, three senior project teams were assigned to collaborate and assist the club with the pitching mechanism, the rotor balancing, and the manufacturing process. The following report analyzes 316L stainless steel powder characteristics of new powder and powder that has been used in the selective laser melting process for 40-50 builds. A literature review was done of powder characteristics, different ways flowability can be tested, and effects of recycling other types of metal powders in Additive Manufacturing. Flowability improved over 21 reuses of the titanium alloy Ti-6Al-4V and resulted in stronger printed parts. Flow of S17-4 PH steel powder was measured with a Hall flowmeter and increased significantly over the course of 10 reuses. Heavily recycled (estimated 50 reuses) 316L SS powder and brand …

Optimal print parameters for additively manufacturing 316L stainless steel using selective laser melting (SLM) at Cal Poly had previously been identified. In order to further support the viability of the current settings, tensile material characteristics were needed. Furthermore, reliable performance of the as-printed material had to be demonstrated. Metal powder-bed fusion is an additive manufacturing process which enables the creation of unique shapes in metal parts that would otherwise be difficult, expensive, or impossible to machine. Metallic powder is melted and fused together by either a laser or electron beam to produce parts quickly. The excess powder covers newly printed parts and can be difficult to remove from small internal features. An alloy was fabricated with Ti-6Al-4V and Nb powder using laser deposition (LD) to form a compositional gradient. The gradient was deposited, starting with Ti-6Al-4V powder, onto a forged Ti-6Al-4V substrate in an Argon environment. Niobium (Nb) composition increased by 4-at.% with each layer deposited until the composition reached 100-at.% Nb. This process yielded steep thermal gradients and affected the microstructure and mechanical properties across the compositional gradient. To observe the microstructural changes in the alloy, an etched gradient was viewed with optical microscopy at 1000x, where the grain structure was observed to be an acicular α phase at 100-at.% …

Additive Manufacturing (AM), also commonly known as 3D Printing or Rapid Prototyping, is a method of manufacturing that provides for the ability to make intricate internal features and easily customizable parts. The concept is to break a Computer Aided Design (CAD) file into a series of thin layers that are sent to the machine and laid down one layer at a time.
