The objective of this project is to design and manufacture a musical instrument, a marching baritone horn, out of plastic. It is constructed out of both PVC pipe and 3D-printed components. Utilizing this project’s documentation, a high school student could use a 3D printer and other basic tools to make their own musical instrument for a fraction of the cost of purchasing one. This documentation will produce a horn tuned in the key of B flat with one functioning valve, and suggestions for future work to make the other two valves functional as well.

Additive Manufacturing (AM) processes are well known for their ability to fabricate parts with complex geometries. Lattice structures leverage this ability to create parts with high strength-to-weight ratio and other desirable structural qualities. This research presents a parameterized modeling tool using common Finite Element Analysis (FEA) and scripting software with which aggregated lattice structures can be analyzed, given different geometric properties and loading conditions. Through reduced 3-D printer cost, increased usability, and greater material selection, additive manufacturing has transitioned from business manufacturing to the average prosumer. This study serves as a representative model for the potential future of 3-D printing in the average American household by employing a printer operator who was relatively unfamiliar with 3-D printing and the 3-D design files of common items normally purchased by the average consumer. Low alloy steel is used in parts where high strength and toughness are required. During parameter optimization, several aspects of the process are investigated. This life cycle assessment measured environmental impacts of selective laser melting, to determine where most impacts arise: machine and supporting hardware; aluminum powder material used; or electricity used to print. Machine impacts and aluminum powder impacts were calculated by generating life cycle inventories of materials and processing; electricity use was measured by in‐line power meter; transport and disposal were also assessed. Impacts were calculated as energy use (megajoules; MJ), ReCiPe Europe Midpoint H, and ReCiPe Europe Endpoint H/A. Additive manufacturing (AM) technologies are increasingly competing with subtractive methods, and there are promising applications for additive technologies that are hybrid with traditional manufacturing methods. Poor surface roughness of additive manufactured parts continues to be a major challenge especially for advanced functional parts. In this study, effect of processing parameters are evaluated, optimized and verified by using the Box–Behnken design of experiment method. Additive manufacturing has become a highly researched topic in recent years all over the world. The current research evaluates the merits of additive manufacturing based on the mechanical, microstructural, and fracture properties of additive manufactured AlSi10Mg test specimens. The additive manufactured build plates consisted of tensile and fatigue test specimens. They were printed in the 0°, 30°, 60°, and 90° orientations relative to the build platform. Tensile and dynamic fatigue tests were conducted followed by microstructural characterization and fracture analysis. A wrought 6061 T6 aluminum alloy was also tested for comparison. Laser metal deposition (LMD), also known as direct metal deposition (DMD) or laser engineered net shaping (LENS), which uses a laser beam to form a melt pool on a metallic substrate, into which powder or wire is fed. The conventional contour and zigzag toolpath pattern for LMD are discontinuous at turn points or corner points. The discontinuous toolpath causes uneven deposition, which brings height variation and porosity problems. Two Compact Jet Engine Simulator (CJES) units were designed for integrated wind tunnel acoustic experiments involving a Hybrid Wing Body (HWB) vehicle. To meet the 5.8% scale of the HWB model, Ultra Compact Combustor technology from the Air Force Research Laboratory was used. The CJES units were built and integrated with a control system in the NASA Langley Low Speed Aero acoustic Wind Tunnel.
