Three-dimensional, additive printing has emerged as an exciting new technology for the design and manufacture of small spacecraft systems. Using 3-D printed thermoplastic materials, hybrid rocket fuel grains can be printed with nearly any cross-sectional shape, and embedded cavities are easily achieved. Applying this technology to print fuel materials directly into a CubeSat frame results in an efficient, cost-effective alternative to existing CubeSat propulsion systems. The purpose of this research was to determine the effectiveness and feasibility of additively manufactured heat sinks using gallium as a phase change material in the thermal management of satellite electronics. A design was created based on the footprint of an Astronautical Development, LLC Lithium 1 UHF radio and six heat sinks were additively manufactured; two each of stainless steel 316, Inconel 718, and ULTEM 9085. Although distributed additive manufacturing can provide high returns on investment, the current markup on commercial filament over base polymers limits deployment. These cost barriers can be surmounted by eliminating the entire process of fusing filament by three-dimensional (3-D) printing products directly from polymer granules. Fused granular fabrication (FGF) (or fused particle fabrication (FPF)) is being held back in part by the accessibility of low-cost pelletizers and choppers. The high-speed synchrotron X-ray imaging technique was synchronized with a custom-built laser-melting setup to capture the dynamics of laser powder-bed fusion processes in situ. Various significant phenomena, including vapor-depression and melt-pool dynamics and powder-spatter ejection, were captured with high spatial and temporal resolution. Imaging frame rates of up to 10 MHz were used to capture the rapid changes in these highly dynamic phenomena. Additive Manufacturing provides many advantages in reduced lead times and increased geometric freedom compared to traditional manufacturing methods, but material properties are often reduced. This paper considers powder bed fusion of polyamide 12 (PA12, Nylon 12) produced by three different processes: laser sintering (LS), multijet fusion (MJF)/high speed sintering (HSS), and large area projection sintering (LAPS). While all utilize similar PA12 materials, they are found to differ significantly in mechanical properties especially in elongation to break. Microheater array powder sintering (MAPS) is a novel additive manufacturing process that uses an array of microheaters to selectively sinter powder particles. MAPS shows great promise as a new method of printing flexible electronics by enabling digital curing of conductive inks on a variety of substrates. Additive manufacturing has been investigated and employed in the bio-medical domain for the fabrication of various devices and scaffolds. In various soft tissue engineering applications, multi-functional multi-material scaffolds are required for cell proliferation, structural integrity, bio-compatibility and tissue regeneration. In this research, an additive manufacturing methodology is developed to allow the fabrication of bio-composite scaffolds using a multi-modality in-house built platform. This technology is rapidly moving from prototyping to manufacturing using metals, polymers, concrete and even composites. Unlike subtractive methods of manufacturing, additive manufacturing can be used to manufacture parts with highly directional mechanical properties. Metal Additive Manufacturing (AM) is increasingly being used to make functional components. One of the barriers for AM components to become mainstream is the difficulty to certify them. AM components can have widely different properties based on process parameters. Improving an AM processes requires an understanding of process-structure-property correlations, which can be gathered in-situ and post-process through nondestructive and destructive methods.
