This thesis investigates the optimization of the supply chain for key aircraft components, focusing on the implementation of Advanced Intermediate Manufacturing (AIM) production facilities. Utilizing anyLogistix, the study compares the current supply chain model based on Supply Chain Operations Wing (SCOW) data with various AIM production facility configurations: single, dual, quadruple, and three utilization-driven models (high, medium, and low). The findings demonstrate that integrating AIM production facilities significantly reduces lead times, with even a single facility dramatically cutting down the lead time from over 800 days to approximately 104 days. Scalmalloy® is an Al-Mg-Sc-Zr-Based Alloy Specifically Developed for Additive Manufacturing (AM). Residual stresses developed during additive manufacturing (AM) can influence the mechanical performance of structural components in their intended applications. In this study, thermomechanical residual stress simulations of the laser powder bed fusion (LPBF) process are conducted for both simplified (plate and cube-shaped) geometries as well as five complex lattice geometries fabricated with Inconel 718. These simulations are conducted with the commercial software package Simufact Additive©, which uses a nonlinear finite element analysis and layer-by-layer averaging approach in determining residual stresses. When the laser was invented in 1960 by Theodore H.Maiman, the potential applications of this apparatus were far from clear. Indeed, even 4 years later, Maiman himself, in an interview with The New York Times, called the laser “a solution seeking a problem.”
Nearly 64 years later, it is safe to say that the laser’s influence on our everyday lives has been nearly beyond measure. Tissue engineering provides a viable solution to address the shortage of organ donors for allograft transplants. Its primary objective is the replacement or regeneration of damaged tissues which is developed by combining living cells, a scaffold, and a bioreactor. Among these components, the scaffold serves as an artificial extracellular matrix (ECM), which plays a pivotal role in supporting cell adhesion, proliferation, differentiation, and overall tissue development. Traumatic Brain Injury (TBI) disrupts brain function due to head impacts, blast exposures, and ballistic penetrations. It is a significant cause of mental health issues and disability, particularly among military personnel. Historically, combat helmets were designed primarily to protect against fragments. However, recent data highlights the need for helmets that also protect against blast and blunt impacts. Effective TBI prevention requires helmets that address various energy threats while remaining lightweight. Membranes serve as important components for modern manufacturing and purification processes but are conventionally associated with excessive solvent usage. Here, for the first time, a procedure for fabricating large area polysulfone membranes is demonstrated via the combination of direct ink writing (DIW) with non-solvent induced phase inversion (NIPS). The superior control and precision of this process allows for complete utilization of the polymer dope solution during membrane fabrication, thus enabling a significant reduction in material usage. A direct ink writing process using fly ash foaming slurries was employed for the additive manufacturing of lightweight mullite insulation refractory with hierarchical pore structures. The viscosity, thixotropy, and shear thinning behavior of the inks were analyzed to investigate the effect of the inorganic binder and dispersant of the foaming inks. A slurry exhibiting excellent rheological characteristics was identified, consisting of 45 wt% fly ash floating beads, 55 wt% water, 3.0 wt% additional dispersant, and 6.0 wt% additional binder. Carbon–carbon composites are carbon fibers reinforced with carbon matrix and are classified as advanced materials well suited for high-temperature structural applications. Carbon–carbon composites are characterized by maintaining excellent mechanical properties and structural stability at high temperatures and have been used in aerospace application as nozzles, heatshields, and leading edge. "Glass-to-metal (GtM) seals are hermetic barriers between glass and metal components, often used in the electronic and vacuum industries. Creating the seals traditionally requires heating all the components to the glass melting temperature, where the glass will flow and bond to the metal. Due to the manufacturing constraints of the individual components and sealing conditions there are geometric and material restrictions. Additive manufacturing techniques were used to make GtM seals to reduce these restrictions.

A highly loaded, aqueous-based zirconium carbide (ZrC) paste was developed for ceramic on-demand extrusion (CODE). Commercial ZrC powder was ball milled to reduce the particle size to ∼1 μm. Paste composition was determined by rheological characterization and observation of printing behavior; the final paste consisted of 46–47 vol% ZrC, 43.5 vol% distilled water, 8.1 vol% dispersant, and 1.6 vol% binder. Rheological characterization of the paste showed a yield stress of ∼8 Pa and shear thinning behavior (ΔG′/Δσ* = −55). This study presents a novel approach to overcoming process reliability challenges in Material Extrusion (ME), a prominent additive manufacturing (AM) technique. Despite ME's advantages in cost, versatility, and rapid prototyping, it faces significant barriers to commercial-scale production, primarily due to quality issues such as overextrusion and underextrusion, which compromise final part performance. Unlike mammals, shark endoskeletons are composed of cartilage, which is less stiff compared to bone. Despite this structural disadvantage, sharks have risen to become apex predators, with reported maximum posterior bite force estimates approximating 5914 N in bull sharks. Shark jaws are estimated to undergo high cycle loading within the organism’s lifecycle without evidence of failure. Fatigue resistance may relate to mineral distribution within a component of the endoskeletal system – tesserae. Tesserae are thin, roughly hexagonal tiles composed of calcium phosphate hydroxyapatite (HA) crystals and grow by accretion to eventually surround the hyaline cartilage core. The objective of this research was to investigate the use of nano- and microparticle amendments for the creation of Poly-lactic Acid composite materials for use in biomedical applications using the Fused Filament Fabrication process of Additive Manufacturing. Composites were created with the goal of imparting the useful properties of antimicrobial activity and x-ray absorption to the material. Nowadays, one of the most talked-about subjects in space exploration is cryogenic heat pipes. These heat pipes are made in a way that allows them to operate without the need for additional power or energy. Evaporated vapor and condensed liquid can be moved by buoyancy forces or capillary forces that are subject to gravity because of the phase shifts of the working fluids moving inside. Digital light processing (DLP) is an attractive additive manufacturing technique due to its ability to create ceramic parts with complex geometries. DLP uses ultraviolet light to polymerize a slurry comprised of ceramic powder and photosensitive resin in layers to create solid parts. Printing parameters such as light intensity and exposure time are critical when producing these parts. Improper parameters can lead to over or under-curing, adversely impacting print quality and strength. Samples were printed at varying layer exposure times and then tested using ultrasonics to determine the degree of conversion. Enhancing physical human-robot interaction in modern robotics relies on refining the tactile perception of robot skin sensors. This research focuses on crucial aspects of the development process, including fabrication techniques, miniaturization, and integration for a more efficient collaborative human-robot interface. The fabrication process of robot skin sensors, designed to mimic human skin, is explored both within and outside cleanroom environments. An enhanced technique is presented to increase fabrication yield and create more miniaturized sensor designs with feature sizes in the tens of microns. This work encompasses a comprehensive exploration of advanced manufacturing techniques for fabricating microelectronic devices compatible with extreme environments. The research integrates the fields of chemistry, nanomaterials, and additive manufacturing to achieve remarkable progress in sensor development, with a particular emphasis on aerosol jet printing (AJP), surface acoustic wave (SAW) devices, patterned graphene growth, and surface functionalization. The investigation begins with the AJP process development of a commercial silver nanoparticle ink, culminating in the fabrication of a piezoelectric SAW transducer that was prototyped as a high-temperature thermometer, showing excellent linearity when validated to 200°C. The development of composite materials for structural components necessitates methods for evaluating and characterizing their damage states after encountering loading conditions. Laminates fabricated from carbon fiber reinforced polymers (CFRPs) are lightweight alternatives to metallic plates; thus, their usage has increased in performance industries such as aerospace and automotive.
