In large-format extrusion-based additive manufacturing of polymer composites, the relationship between material properties and processing parameters requires further investigation. This thesis focuses on the relationship between fiber orientation and thermomechanical properties for short fiber-filled thermoplastic polymer systems manufactured by extrusion-based additive manufacturing. Fiber orientation is particularly important in determining the thermomechanical properties of the composite material as properties in the direction of deposition are expected to be higher for highly aligned fibers than randomly aligned fibers. This thesis presents the optimization of processing parameters based on the mechanical properties of Continuous Fiber-Reinforced Thermoplastic (CFRTP) Unidirectional (UD) consolidated tapes. The UD tapes were consolidated using an AFP head and a thermoforming press for comparison. The adhesive strength of hybrid parts consisting of CFRTP UD tape bonded to a 3D-printed substrate with the same matrix system were investigated. Self-standing cellulose nanofibril (CNF) films are regarded as one of the promising alternatives to current petroleum-based packaging materials. The mechanical and barrier properties of CNF films are not yet up to the mark for certain applications, especially at high relative humidity. Those properties of CNF films can be tuned by the drying methods of films, degree of fibrillation, cross-linking, and controlled shrinkage. A comprehensive understanding of these processes and their influence on the structure and properties of CNF films have been presented in this thesis.

Cellulose Nanofibrils (CNFs) are promising materials for reinforcement of polymer matrices attributable to their impressive physical and mechanical properties, as well as their biodegradability. However, the utilization of these materials in composites is made challenging by the water content of CNF slurries, the tendency of CNFs to agglomerate as they dry, and incompatibility between hydrophilic CNFs and hydrophobic polymer matrices. The most commercially viable drying methods to produce small-scale dry CNFs, such as spray drying, are very energy intensive, can only dry the materials down to micron-scale agglomerates, and do not preserve fibrillar aspect ratios. “Contact dewatering,” or the removal …

The manufacturing of continuous fiber-reinforced thermoplastic (CFRTP) laminates requires the application of heat and pressure. Standard CFRTP manufacturing methods like thermoforming take a global approach to manufacturing, where the whole part is heated and undergoes a forming process. There is an opportunity to develop advanced manufacturing methods based on localized heating and deformations of consolidated stock. This thesis provides a localized heating method via networks of resistive heating elements embedded within the laminate and a means to evaluate that method.

This work focuses on evaluating different modeling approaches and model parameters for thermoplastic AM, with the goal of informing more efficient and effective modeling approaches. First, different modeling approaches were tested and compared to experiments. From this it was found that all three of the modeling approaches provide comparable results and provide similar results to experiments. Then one of the modeling approaches was tested on large scale geometries, and it was found that the model results matched experiments closely. This study demonstrated the effects of changing the sizing agent parameter during the preparation of carbon fibers on the mechanical properties of composite made with acrylonitrile butadiene styrene (ABS) as the matrix material and carbon fibers as the fiber material. Three types of sizing agents produced by Allnex were used to coat three different batches of carbon fibers that were mixed with a torque rheometer and extruded with a barrel-style melt extruder into continuous spools of 1.75 mm filament for use with commercial 3D printers. A typical paper coating formulation contains anionically charged pigments and latex to provide a high-quality surface for printing. However, during application and drying, the latex can migrate to the surface or deep into the paper, resulting in weak coating layers or the need to use a high latex content to obtain the same strength properties. By embedding both a single fiber Bragg grating (FBG) sensor and a thermocouple (TC) during the manufacturing for extreme environment applications of certain classes of materials such as metals and polymers, a novel in-situ approach was developed to precisely monitor their entire manufacturing processes. Biofouling which is an accumulation of small species on submerged surfaces that causes detrimental impacts on economic and environmental factors for aquaculture activities and human health. To suppress the fouling, polymeric coatings from amphiphilic block copolymers provide nanostructured surfaces and carry multiple functional groups in a molecular chain. Polymers with quaternary ammonium functional groups enable material coatings to inhibit microbial adhesion by killing bacteria, consequently prolonging the material efficiency of, for example, medical implanted devices. The mechanical behavior of the nanomodified hybrid epoxy matrix was investigated in glass fiber reinforced plastics (GFRP). In this study, five nanocomposites enriched with as received halloysite, nanomer I.28E, HNT-APTES, and the hybrid combinations of the two HNTs with the nanomer I.28E were successfully fabricated. To evaluate the effects and morphological characteristics of the individual fillers and the hybrid configurations on the epoxy resin matrix, TGA, DSC, and DMA were analyzed. Due to its unique physical properties, graphene has shown great promise as an additive to Polymer Matrix Composites (PMCs) for material property enhancement. Achieving homogeneous dispersion of the graphene platelets within a polymeric network is critical to realizing these enhancements. Research has shown that achieving homogeneous dispersion of graphene platelets within PMCs is challenging as graphene is immiscible with most polymeric networks. Composite materials have been adopted into primary aircraft structures by virtue of their great strength-to-weight and stiffness-to-weight ratios, fatigue insensitivity, and corrosion resistance. These characteristics are leveraged by aircraft designers to deliver improved fuel effciency and reduced scheduled maintenance burdens for their customers. These benefits have been impressively realized in the Boeing 787 and Airbus A350 XWB, with airframes utilizing about 50% composites by weight. Tempering these successes, however, are the inherent vulnerabilities of carbon-fiber reinforced composites. Paper coating layers are subject to various stresses and deformations in many converting processes such as calendering, printing, slitting, and folding of the paper. The purpose of the synthesis of a multi-scale hierarchical composite material was to create a material with a high specific strength, a low mass, and high strength material. To achieve this the material categorization of the Formlabs Tough V2 resin was conducted. The resin was used in the construction of a bio-mimicry diamond lattice structure. Compared to conventional manufacturing process, additive manufacturing (AM) offers free-form design, lighter and more ergonomic products, short lead time and less waste. Extrusion-based AM can be used to print thermoplastics. However, extrusion-based AM has processing challenges in printing semi-crystalline thermoplastics, for instance, polypropylene (PP). Cellulose nanofibrils (CNF) are one type of cellulose nanofibers that are produced from pulp fibers. CNF has extraordinary properties which make it an ideal candidate to reinforce polymers. The purpose of this research was to investigate the use of cellulose nanofibers (CNF) compounded into an impact modified polypropylene (IMPP) matrix. A IMPP was used because it shrinks less than a PP homopolymer during FLM processing. An assessment of material properties from fused layer modeling (FLM), an additive manufacturing (AM) method, and injection molding (IM) was conducted. Results showed that material property measurements in neat PP were statistically similar between IM and FLM for density, strain at yield and flexural stiffness. We explored the capabilities of additive manufacturing using a photo-cured jetted material 3D printer to manufacture a milli-microfluidic device with direct application in microalgae Dunaliella sp growth and intracellular compounds biosynthesis tests. A continuous microbioreactor for microalgae culture was CAD designed and successfully built in 1 hour and 49 minutes using black photopolymer cured by UV and a support material. Single component room temperature vulcanized (RTV-1) silicone based caulk used in high voltage insulators and other applications is frequently subjected to environmental pollutants. Aging of RTV-1 silicone rubber is the result of various stressors, including environmental aging conditions such as UV, acid, and salt exposure from ocean mist. Loss of hydrophobicity due to damage of the hydrophobic methyl groups, as well as loss of mechanical strength due to depolymerization via hydrolysis as a result of aqueous salt exposure were the two main factors of material aging assessed in this work. This thesis is an investigation of the fabrication and assembly methodologies employed in the development of a proof-of-principle prototype electric guitar composed of laminated copolyester. The objective of the project was to develop the processes and procedures to create an optimized physical and visual bond between layers to minimize vibratory dissipation, thus maximizing sustain. A high speed CNC router, abrasive waterjet, laser engraver-cutter, as well as various manual fabrication and assembly methods were investigated in the construction of the guitar prototypes. The next generation High Temperature Low Sag Polymer Core Composite Conductors (HTLS PCCC) can experience harsh in-service environments including high temperature and highly concentrated ozone. In some extreme cases, it is possible that the conductors will experience temperatures of up to 180°C and ozone concentrations as high as 1% (10,000 ppm). Therefore, the primary goal of this research was to determine the most damaging aging conditions which could negatively affect the in-service life of the conductors. This included characterizing the aging in ozone and at high temperature of the HTLS PCCC hybrid composite rods and neat resin. It was found …
