The goal of this project is to investigate the casting processes for metallic fuels to help design a process that minimizes the loss of the volatile actinide elements from the fuel. The research effort centers on the development of advanced numerical models to assess conditions that significantly impact the transport of volatile actinides during the melt casting process and represents a joint effort between researchers at UNLV and Argonne National Laboratory (ANL). Assessing critical equipment and process variables is required to build a successful system that will operate efficiently.

This project will examine inert fuels containing ZrO2 and MgO as the inert matrix, with the relative amount of MgO varied from 30% to 70% in ZrO2. Reactor physics calculations will be used to examine suitable quantities of burnable poisons from the candidate elements Gd, Er, or Hf with reactor grade Pu providing the fissile component, with up to 10 % of 239Pu. Ceramics will be synthesized and characterized based on the reactor physics results. The analysis of mold filling and solidification continues with progress being made for the consideration of these two features within one model. Analysis of the induction heating process of an Induction Skull Melter (ISM) is under study. Efforts are underway to validate the modeling procedure and specific comparisons are being made to previously published work. Few detailed modeling results have been reported by other researchers, making the validations an important part of the overall modeling process. This research report develops a model to analyze the transport of americium from the melt to the vapor phase above the crucible. The model considers mass transport in the melt, vaporization at the surface, and transport through the vapor phase. The greatest problem with the model is the uncertainty of the thermodynamic properties of the proposed ternary alloy. The details of the model and the specific quantities needed for the physical properties will be discussed.

Progress continues on the analysis of casting and solidification of the melt into molds. Modeling results for constant pressure casting, which is more realistic, have been obtained and produce physically realistic results for flow that starts, flows, and then eventually stops as it enters the mold. Potential mass transfer modeling features (Lammuir’s law for example) are being studied to enhance the capabilities of a mass transfer in a detailed system model. An important aspect of the Advanced Accelerator Applications (AAA) program is the development of a casting process by which volatile actinide element (i.e., americium) can be incorporated into metallic alloy fuel pins. The traditional metal fuel casting process uses an inductively heated crucible.
This process works well for the fabrication of metal fuel pins traditionally composed of alloys of uranium and plutonium, but does not work well when highly volatile actinides are included in the melt. The problem occurs both during the extended time period required to superheat the alloy melt as well as when the chamber must be evacuated. …

The proposed research would be conducted in 3 phases. Each of the phases would be carried out over a one-year period. Phase I includes model development, analysis, and the selection of a new casting furnace design. The work discussed in this report was completed as Phase I. Phase II of the program will lead to more modeling and validation to evaluate the proposed furnace concept. Phase III would be a joint effort between UNLV and Argonne National Laboratory (ANL) to demonstrate the acceptable use of the new furnace in a simulated remote environment.

There are two coupled equations that must be solved in order to determine the power deposition. The numerical solution of these equations is needed in order to apply a source term within the energy equations. These equations have previously solved in FIDAP. That implementation used modified versions of the momentum and energy equations to provide a mechanism for the solution of two coupled equations. The Transmutation Research Program requires the incorporation of non-fertile actinides into the fuel matrix for the transmuter blanket. One of three currently proposed candidate matrices for the transmuter blanket is a metallic alloy fuel matrix. Metallic fuels are an outstanding candidate for a transmutation fuel due to excellent irradiation performance and ease of fabrication. However, including a volatile constituent during fabrication of these fuel pins presents a challenge. High vapor pressure actinides, particularly americium, are susceptible to rapid vaporization and transport using traditional metal fuel casting processes. The evacuation of the furnace also evacuates quartz rods used as fuel pin molds. Once evacuated the open ends of the molds are lowered into the melt; the casting furnace is then rapidly pressurized, forcing the molten metal up into the evacuated molds where solidification occurs.

The objective of this project is the design and evaluation of manufacturing processes for transmuter fuel fabrication. A detailed design description for the manufacturing of each candidate fuel type would support the informed selection of fuel for a transmutation system. We will collect pertinent manufacturing and process-related information and create an information database that will document the design, operations, and cost implications of various fuel choices.
