Mechanical and Aerospace Engineering Faculty Research & Creative Works
Metal additive manufacturing (MAM), also referred to as 3D printing, has proven remarkable in the fabrication of complex metal components in multiple sectors. However, the assessment of this revolutionary process through bending fatigue is frequently impeded due to concerns about mechanical and physical conditions of the printed components. The unique layer-by-layer production process results in varied microstructures, anisotropy, and intrinsic defects that considerably differ from traditionally manufactured wrought metals. This review article aims to integrate and evaluate historical and contemporary research on the bending fatigue of additively manufactured materials. More specifically, the impact of process parameters, build orientation, surface conditions, …

This study investigates the ablation performance of Inconel 718, a nickel-based superalloy, and metalmatrix polycrystalline diamond (MMPCD), a super composite, using a nano-second (ns) pulsed laseracross a range of ablation conditions. Single trenches varying in energy fluence and scanning speedswere created, analyzing the experimental responses in terms of ablation rate and surface roughness.Using regression techniques, models were developed to understand these relationships. Four multi-objective optimization algorithms, weighted value grey wolf optimizer (WVGWO), multi-objectivePareto search (MOPS), multi-objective genetic algorithm (MOGA), and multi-objective sunfloweroptimization (MOSFO), were employed to optimize these models. Key findings include MMPCDachieving the highest ablation rates at maximum fluence …

Achieving control of Laser Powder Bed Fusion (L-PBF) over the quality of the print is the main motivation for finding an optimum set of parameters in the process. Surface roughness is one of the characteristics of the print that impacts the performance of the desired functionality. This research focus is to relate the build angle with the surface roughness on the L-PBF printed specimens and utilize machine learning methods for roughness estimation of geometric features with varying build angles. The EOS M290 L-PBF printer was used to print Inconel-718 coupons using standard process parameters while varying build angles from 20 …

Analyzing The Effects Of Ultrafast Laser Processing On Mechanical Properties Of 3d-Printed Pla Parts, Darshan Pramodbhai Yadav
Theses and Dissertations
Recent advances in additive manufacturing technologies have already led to wide-scale adoption of 3D-printed parts in various industries. The expansion in choice of materials that can be processed, particularly using Fused Deposition Modeling (FDM), and the steady advancements in dimensional accuracy control have extended the range of applications far beyond rapid prototyping. However, additive manufacturing still has considerable limitations compared to traditional and subtractive manufacturing processes. This work addresses limitations associated with the as-deposited surface roughness of 3D-printed parts. The effects of roughness-induced stress concentrations were studied on ultimate tensile strength and fatigue life. The samples were manufactured using a …

Concentrated solar power (CSP) is a reliable renewable energy source that is progressively lowering its cost of energy. However, the heat loss due to reflected and emitted radiation hinders the maximum achievable thermal efficiency for solar receiver tubes on the solar tower. Current solar selective coatings cannot withstand the high temperatures that come with state-of-the-art CSP towers often needing to be recoated soon after initial operation. We intend to use Inconel 718 with different additive manufacturing (AM) practices to construct surfaces that allow for more light-trapping to occur. By adjusting printing parameters, we can tailor a surface to allow for …

One of the most significant performance indicators for measuring the machinability of materials is tool wear and surface roughness. Choosing the best combination of cutting parameters can help reduce production costs, which is what the manufacturing industry is interested in. At the same time, industries are always looking for an alternative to conventional flood cooling since its use creates an environmental burden and health concerns for the operators. Therefore, vegetable oil-based minimum quantity cooling lubrication (MQCL) is considered a cutting environment. Sunflower oil is utilized as base fluid in MQCL and applied to the cutting zone through a nozzle. The …

Local Interpretable and Model-agnostic Explanation (LIME), an explainable artificial intelligence (XAI) approach is adapted to identify the globally important time-frequency bands for predicting average surface roughness (Ra) in a smart grinding process. The smart grinding setup consisted of a Supertech CNC precision surface grinding machine, instrumented with a Dytran piezoelectric accelerometer attached to the tailstock quill along the tangential direction (Y-axis). For every grinding pass, vibration signatures were captured, and the ground truth surface roughness values were recorded using a Mahr Marsurf M300C portable surface roughness profilometer. The roughness values ranged from 0.06 to 0.14 microns over the complete set …

Inconel 718 is considered difficult to machine because of its ability to maintain its properties at high temperatures. The low thermal conductivity of the alloy causes accelerated tool deterioration when machining. Selective laser melting (SLM) additive manufacturing introduces a possibility of eliminating these difficulties, and producing complex shapes with this difficult-to-machine material. However, high surface roughness and porosity usually occur at the surface of components produced through additive manufacturing. In this study, the surfaces of Inconel 718 samples produced through selective laser melting were treated using laser ablation. The process parameters for the laser ablation process were analyzed in …

This paper focuses on studying how mineral oil, sunflower, soybean, and corn lubricants influence friction and wear effects during the manufacturing of aluminum parts via the single point incremental forming (SPIF) process. To identify how friction, surface roughness, and wear change during the SPIF of aluminum parts, Stribeck curves were plotted as a function of the SPIF process parameters such as vertical step size, wall angle, and tool tip semi-spherical diameter. Furthermore, lubricant effects on the surface of the formed parts are examined by energy dispersive spectroscopy (EDS) and scanning electron microscope (SEM) images, the Alicona optical 3D measurement system, …

This study proposes a hybrid model that utilizes a physical model and Artificial Neural Networks (ANN) approach to predict surface roughness during cylinder bore honing with an improved prediction efficiency of 90% compared to the standalone physical model. As a critical component of internal combustion engine technology, improvement in the surface roughness of cylinder bore can significantly reduce friction, wear and oil consumption, resulting in improved engine performance. Desired surface roughness in cylinder bore is imparted by honing, which serves as the terminal process in cylinder bore manufacturing. The cylinder bore honing process consists of rough honing, fine honing, and …

Prediction Of Surface Roughness In Abrasive Waterjet Cutting Of Graphite Composite Using Response Surface Methodology, Prabhakar Bala
Masters Theses
"In the present work, surface roughness after machining of composite material was the main focus of study. Response surface methodology with Box- Behnken experimental design was applied in predicting the surface roughness (Ra) of abrasive waterjet cut 1-inch-thick graphite/epoxy composite. Second order response equations for Ra were generated with minitab, a statistical software as a function of pressure, traverse speed and isolated abrasive mesh size. Influence of each of these factors on the response were analyzed with 3D response surface plots. Abrasive mesh size was also found be a factor influencing Ra along with traverse speed and …
