A primary problem for mechanics and automotive enthusiasts is the risk associated with lifting and securing a vehicle with conventional jack stands. Often times, improper jack-stand installation results in the vehicle collapsing unexpectedly, causing injury and/or death. This problem can be minimized through the application of a newly re-designed vehicle lifting system. The conventional method for lifting cars is time consuming and can be unsafe in many circumstances. A better, safer, and more efficient lift design was needed; the AutoJack. Thermoplastic-matrix composite materials have unique advantages over traditional thermosets including faster processing, improved fracture toughness, and recyclability. These and other benefits have caused increasing interest in the use of these materials in both aerospace and automotive industries. Due to the differences in behavior, these materials require a different type of manufacturing process to thermoset matrix composites. This manufacturing process generally involves using pre manufactured tape-layers. These layers, containing both thermoplastic-matrix and fiber-reinforcement, are aligned to the desired orientation, and stacked up into a “tailored blank” using an automated tape layup machine. They are then heated to the thermoplastic melting temperature …

Reinventing the Wheel selected tires and designed wheels for the 2018 Cal Poly, San Luis Obispo Formula SAE combustion vehicle. Available tire options were evaluated for steady-state and transient performance as well as vehicle integration. A single-piece composite wheel with hollow spokes was designed to meet stiffness, strength, and tolerance requirements. A detailed study of wheel loading and geometric structural efficiency was performed. Finite element analysis was used to iterate the geometry and laminate. A two-piece male mold was designed and machined to manufacture the wheel. Removable silicone inserts were used to create the hollow spokes.

Composite I-beams are popular for high-strength low-weight applications. Learning the macro-mechanics and designing the composite I-beam properly are necessary. In this report, a design overview of the composite I-beam is discussed which is based on classical lamination theory where it includes the homogenization approach, the plane stress assumption and the Kirchhoff hypothesis. Using these assumptions, a method was developed to come up with the effective material properties of a beam. An experimental study of several variants of radius and strut angle of the body centered cubic unit cell was performed to determine the mechanical properties and failure mechanisms of the mesostructure. Quasi static compression tests were performed on an Instron® universal testing machine with a 50kN load cell at 0.2mm/min. The test samples were built using a SLM Solutions 125 selective laser melting machine with 316L stainless steel. Test specimens were based on 5mm cubic unit cells, with a strut diameter 10% of the unit cell size, with skins on top and bottom to provide a cantilever boundary constraint. Specimens …

The ultralight backpacking community needs a strong, easy to use, safe bear canister that is lighter than current market products for trekking in the backcountry. A full design of the lid for the bear canister is to be completed. This project comes from a need to have tensile specimens made for the MET 351, Metallurgy/Materials and Processes, and 426, Applied Strengths of Materials, labs. This punch is designed to be used with an arbor press to create the desired tensile specimen shape out of plastic blanks. The initial concept was suggested by Dr. Craig Johnson. The metallic additive manufacturing process known as selective laser melting requires highly spherical, normally distributed powder with diameters in the range of 10 to 50 microns. Previous observations have shown a degradation in powder quality over time, resulting in unwanted characteristics in the final printed parts. 21-6-9 stainless steel powder was used to fabricate test parts, with leftover powder recycled back into the machine. Powder samples and test specimens were characterized to observe changes across build cycles. Composite materials offer a high strength-to-weight ratio and directional load bearing capabilities. Compression molding of composite materials yields a superior surface finish and good dimensional stability between component lots with faster processing compared to traditional manufacturing methods. This experimental compression molding capability was developed for the ME composites lab using unidirectional carbon fiber prepreg composites. A direct comparison was drawn between autoclave and compression molding methods to validate compression molding as an alternative manufacturing method in that lab. NiTi is the most commonly used shape memory alloy (SMA) and has been widely used for bio-medical, electrical and mechanical applications. Nickel rich NiTi shape memory alloys are coming into prominence due to their distinct superelasticity and shape memory properties as compared to near equi-atomic NiTi shape memory alloys. Besides, their lower density and higher work output than steels makes these alloys an excellent candidate for aerospace and automotive industry. NiTiHf high temperature shape memory alloys are attractive due to their high operating temperatures (>100 oC) and acceptable transformation strain compared to NiTi. However, NiTiHf has limitations due to their lack of ductility and low strength, resulting in poor shape memory properties. In this study, Pd has been added to NiTiHf alloys in an attempt to improve their shape memory behavior. A combined approach of quaternary alloying and precipitation strengthening was used.

A formulation used to simulate the solidification process of magnesium alloys is developed based upon the volume averaged finite volume method on unstructured collocated grids. To derive equations, a non-zero volume fraction gradient has been considered and resulting additional terms are well reasoned. For discretization the most modern approximations for gradient and hessians are used and novelties outlined. Structure-properties correlations are incorporated into the in-house code and the proposed formulation is tested for a wedge-shaped magnesium alloy casting. Rapid battery exchange systems were built for an electric van and pedal assist electric bike as a method of eliminating the need to recharge the vehicles batteries in order to increase the feasibility of using electric propulsion as a method of efficient student transportation.
