This report discusses the Human Powered Vehicle Frame Design senior project’s contributions to the design, manufacture, testing, and competition of the Cal Poly Human Powered Vehicle Club’s 2015 vehicle, Sweet Phoenix. The project’s guiding rules and timeline were dictated by the ASME Human Powered Vehicle Challenge (HPVC), held in April 2015. The Club sought to improve upon its previous vehicle, Aria, which suffered from a range of faults including a catastrophic structural failure at the 2014 HPVC. This report is a comprehensive review of a redesign of subsystems for a Cold Roll Extrusion Machine, a forging operation, for PCC Rollmet. Three subsystems were addressed in this project: A new Loading system, Feed system, and Lubrication system. The Loading system, and support system during developmental design stages, addressed the timely loading process of pipes onto the forging machine. After two quarters of design iteration, the group decided on a lever arm, hydraulic actuated, loading design. Nathan Cooper is an 8-year old boy with Spinal Muscular Atrophy (SMA). SMA has affected Nathan’s muscle development and requires him to use the Standing Dani™ mobility device. The Standing Dani is a motorized standing wheelchair, or Wheelstand. Nathan controls and uses it to get around. Though the Standing Dani performs well for most functions, it has some distinct issues. The primary issue that this project addresses is its lack of suspension and the discomfort that Nathan feels as a result. The Cal Poly Formula SAE Team created this project in order to design and fabricate a high-performance chassis which would be competitive at 2013 FSAE Lincoln, and to document the process so that future teams could more easily create a chassis. One of the main goals was to reduce weight from the 143- lb 2012 chassis subsystem. A weight of 95 lb was achieved, with 82 lb in the chassis structure itself and a predicted torsional stiffness of 1700 lb*ft/deg. This report details the design, manufacturing, and testing of a loaded shift tester for the SRAM Bicycle Corporation. The machine is used to perform developmental and qualification tests on various bicycle drivetrain components. Using SolidWorks, the design team created a solid model of the machine on the computer, then ordered and manufactured the parts required to build it. The machine was tested to ensure that all the parts worked together, and was finally delivered to SRAM when it was deemed ready.

In recent years, the cycling industry has witnessed huge advancements in bicycle components and materials. The age old goals of speed and low weight are still present today, but the pursuit of these goals may be reducing the structural stability of various components integral to wheel performance, including the wheel hub bearings. This project, Formula SAE Turbocharger System Development, was sponsored by the Cal Poly, San Luis Obispo Formula SAE team. The team proposed this project in order to have a powerful yet lightweight engine so they can be extremely competitive at their competition. The baseline output of the single cylinder 450cc engine (2006 Yamaha WR450F) was 46 horsepower and 27 ft-lb of torque. The goal of this project was to increase the output of that engine to 60 horsepower and 35 ft-lb through the use of a turbocharger.

Today, 1.6 billion people in the world do not have access to grid electricity. Villagers living off the grid in developing nations resort to kerosene lanterns to light their homes. The fumes from burning kerosene are toxic and lead to respiratory illnesses over time. Our sponsor, OneMillionLights, plans to help people to escape poverty by providing them with a clean source of light at night. Children that must work in the fields during the day can use a solar-rechargeable lantern at night to read or study, and street vendors can use the lanterns at night to improve their businesses.

This paper presents the results of a manual transmission project for SAE Baja. A full engineering process is documented, including problem definition, scheduling, conceptualization, decision theory, synthesis, analysis, manufacturing, and testing. A comparison is made between existing and potential mechanical power train solutions. The final design is analyzed in dynamic simulations, AGMA stress, predicted FFT spectrums, and shifting rod buckling. A number of complicated parts are manufactured through investment casting and direct CNC machining. Issues in the final assembly have prevented the project from being fully realized, recommendations are made for future SAE Baja teams.

Rapid battery exchange systems were built for an electric van and pedal assist electric bike as a method of eliminating the need to recharge the vehicles batteries in order to increase the feasibility of using electric propulsion as a method of efficient student transportation. After selecting proper materials it was found that the systems would need a protective coating to ensure consistent operation. 1020 cold rolled steel samples coated with multiple thicknesses of vinyl resin paint, epoxy resin paint, and powder coating were subjected to environmental wear tests in order to determine if the type and thickness of common protective …
