The goal of this research was to establish the viability of using hybrid manufacturing for automotive applications. By verifying that high-stress components can be created, it can be assumed that any other lower stress part could be made to match the strength requirements. A limiting factor of adoption for hybrid manufacturing is how new the technology is. Studies on time and cost were performed allowing for comparisons with traditional manufacturing technologies (casting, forging, milling) used in automotive applications. Schaeffler, our industry sponsor for this project, is designing a battery pack for a demonstration vehicle that requires a high voltage junction box to route power to the vehicle. The project type is a unique design of a mechanical component, mechanism, and process. Our objective for this project is to assemble provided electro-mechanical components into an enclosure following a provided electrical diagram. Formula SAE is a multifaceted competition that involves student teams designing and competing with an open-wheel style race car. There are 5 different dynamic events included in the competition. Each event requires a unique aerodynamic setup to have the best performance possible. This design project focuses on a drag reduction system (DRS) that will improve aerodynamic performance, resulting in faster lap times and increased competitiveness. Friction element welding (FEW) has been advocated as a solution to weld different materials together, with the ability to join high-strength materials for a range of thicknesses with low input energy and a short processing time. This work develops a coupled thermal-mechanical finite element model to better understand the physical mechanisms involved in the process and to predict temperature and material flow during the process. I am working with three others on the suspension and steering sybsystems for the Zips Electric Racing design team at The University of Akron. We are improving upon last year's design to help create an optimized vehicle. As part of this project, we take part in weekly design reviews and team meetings, model parts in Solidworks, and perform simulations and FEA using MATLAB/SIMULINK, Solidworks, and Optimum Kinematics.

A primary problem for mechanics and automotive enthusiasts is the risk associated with lifting and securing a vehicle with conventional jack stands. Often times, improper jack-stand installation results in the vehicle collapsing unexpectedly, causing injury and/or death. This problem can be minimized through the application of a newly re-designed vehicle lifting system.
