Presentation covering the broad strokes of the project. The goal was to prove the viability of hybrid/additive manufacturing for high stress automotive applications. This project focused on recreating a piston from an old engine to examine if hybrid manufacturing could be used for such applications. On a small scale, hybrid manufacturing was able to be more cost effective if the costs of the equipment and electricity were ignored. The decision to ignore those costs came from the inability to find accurate prices for industrial casting.

The goal of this research was to establish the viability of using hybrid manufacturing for automotive applications. By verifying that high-stress components can be created, it can be assumed that any other lower stress part could be made to match the strength requirements. A limiting factor of adoption for hybrid manufacturing is how new the technology is. Studies on time and cost were performed allowing for comparisons with traditional manufacturing technologies (casting, forging, milling) used in automotive applications. In this dissertation, artificial intelligence (AI) models are designed and used to accelerate inverse design of composites and manufacturing processes. The critical bottlenecks in machine learning (ML) including data availability, data quality, model generalization and adaptation, interpretability, physical consistency, and the ’black box’ nature of models for the inverse design are addressed. And the proposed AI models are tested under different engineering scenarios. Firstly, a fast deep neural operator (DNO) structure was developed to significantly reduce training time. Surface texturing is an effective way to reduce the adhesion and friction between two contacting surfaces by reducing the real area of contact between them, providing a potential solution for adhesion and friction-induced failures, for example, failures in micro-/nano-electromechanical systems (MEMS/NEMS). This project seeks to use the additive manufacturing process to improve the existing design of a Taurus 60 gas turbine injector tip. The current injector tip is owned by Solar Turbines, a designer and manufacturer of gas turbines for electric generation, propulsion, as well as natural resource transportation. This dissertation proposes a novel cooperative 3D printing (C3DP) approach for multi-robot additive manufacturing (AM) and presents scheduling and planning strategies that enable multi-robot cooperation in the manufacturing environment. C3DP is the first step towards achieving the overarching goal of swarm manufacturing (SM). SM is a paradigm for distributed manufacturing that envisions networks of micro-factories, each of which employs thousands of mobile robots that can manufacture different products on demand. 3D printing has gained significant momentum in the past ten years, and its unique advantages make it especially ideal for use in low resource healthcare settings, where many designs have already been successfully implemented. Yet, little has been studied on how 3D printing can be sustainably and functionally implemented in low resource healthcare systems as a manufacturing practice. The objective of this project is to design and manufacture a musical instrument, a marching baritone horn, out of plastic. It is constructed out of both PVC pipe and 3D-printed components. Utilizing this project’s documentation, a high school student could use a 3D printer and other basic tools to make their own musical instrument for a fraction of the cost of purchasing one. This documentation will produce a horn tuned in the key of B flat with one functioning valve, and suggestions for future work to make the other two valves functional as well.
