This report details the design and calculation work done towards creating an autonomous guided vehicle (AGV) for use in the steel and metal related industries. Steel Equipment Specialists (SES) is a major manufacturer of coil transportation vehicles for these industries. SES believes the future of coil transportation within the mills includes AGVs in some circumstances. The team was tasked with exploring the design and cost of a base model for use in future designs, since SES has not yet modeled or manufactured an AGV. This report details the development and testing of an improved replacement for a worn manufacturing fixture which was used to position the location of four drilled holes on the outside of a heavy-duty aluminum rail. Commissioned by JohnDow Industries, the new process improves upon the old one by implementing an electro-hydraulic punch and new locating fixture. The new design produced higher quality slots, decreased cycle time by 15%, and aimed to improve the ergonomics of the process for the employees. All these factors contributed to making the aluminum rails a high-quality end product for JohnDow’s customers. Further iteration of the …

The goal of this project is to study the performance of a 3D printed mechanical part subjected to topology optimization. A part that is somewhat complex in its load bearing and geometry will be selected. That part will then be designed, finite element analysis will be performed on it to optimize its topology, and then it will be 3D printed and tested. The goal of topology optimization is to either save material cost and/or part weight due to the ability of 3D printing to manufacture parts with complex and obscure geometry.

Reducing the weight of a vehicle in racing can substantially improve the vehicle dynamics and general performance capabilities. More specifically, the reduction of the unsprung corner weight can provide noticeable performance gains in handling and responsiveness, leading to a quicker, more agile car due to a lower yawing moment of inertia. Unsprung weight reduction also improves the car’s ability to maintain contact between the tires and the road surface for a more consistent grip. The goal of this project was to design a luxury, aesthetically pleasing entertainment system with a TV lift mechanism that could be remote controlled. The design would also include a cooling cabinet for gaming systems, a remote locking system, and additional storage. Using a morphological chart and weighted decision matrix for each subsystem key features were determined to be included in the design. The 40 Series valve is one of Swagelok's highest volume part families of which 60,000 parts per year shipped are multi-ported. The multiport configuration requires a unique tester to ensure proper assembly and quality of upstream processes.
Due to the multiport configuration of these valves no alternate testing option exists, resulting in a high rate of customer disappointments per day should the equipment fail.
In addition to the tester's criticality, it has also been ranked as one of Swagelok's most unhealthy assets and is probable to experience extended downtime in the future.

This thesis investigates the effect of different factors on Carbon Fiber Reinforced Polymers (CFRP) milling, like feedrate, tool material, and cutting speed. CFRP offers excellent material properties, which led to the increase of the material in today's manufacturing industry. CFRP offers up to 2.25 times steel's modulus of elasticity at about a fifth of the weight and excellent thermal properties, which allow the use of this material in applications with high heat like automobiles. In high pressure die casting (HPDC) of aluminum, cast material adhering to die is a significant defect. Adhesion occurs in two primary ways. The casting may stick preventing its removal from the die. Aluminum can also adhere to the die and buildup in local areas on the die surface with additional casting cycles. This second form of adhesion is called soldering. Lubricant is the best technology to control all forms of adhesion, but it comes at the cost of casting porosity, blisters, reduced die life, and increased die casting machine wear. The powder-bed fusion (PBF) process is a subdivision of Additive Manufacturing (AM) technology where a heat source at a controlled speed selectively fuses regions of a powder-bed material to form three-dimensional (3-D) parts. Two of the most effective PBF processes are selective laser melting (SLM) and electron beam additive manufacturing (EBAM), which can fabricate full-density metallic parts in a layer-by-layer fashion. In this study, thermal behavior and melt-pool dynamics in the PBF process are investigated by developing 3-D multiphysics-based thermo-fluid models for both SLM and EBAM, containing Ti-6Al-4V alloy as a powder-bed material. The work performed in this research aims to evaluate the performance of commercially available breathing masks in filtering airborne nanoparticles at manufacturing sites. Nanoparticles are found virtually anywhere, from dust in a worksite to a simple sneeze. Therefore, they pose a substantial threat to human health as their velocity and volatility are high. This research analyzes if current efforts of breathing masks to hinder nanoparticles are effective, especially at manufacturing sites. Due to the high cost of equipment and lack of trained personnel, manual palpation is a preferred alternative breast examination technique over mammography. The process involves a thorough search pattern using trained fingers and applying adequate pressure, with the objective of identifying solid masses from the surrounding breast tissue. However, palpation requires skills that must be obtained through adequate training in order to ensure proper diagnosis. Formula SAE is a collegiate competition hosted by SAE International with the primary goal being to design, manufacture, and race an open wheel race car. The Cal Poly Racing Formula SAE team strives for improvement every race season and has remained competitive as a result. Metal additive manufacturing allows for the rapid production of complex parts that are otherwise impractical using conventional subtractive manufacturing techniques. Applications for additive manufacturing span across a broad array of industries including aerospace, automotive, and medical, among many others. One metric of printing success is material properties, including part density. While there has been extensive research completed for the density of printed parts, there is little published work concerning powder packing density on the build plate associated with powder spreading.

Spring loaded camming devices or “cams” are used in traditional rock climbing as a means of active fall protection. Climbers place cams in cracks and fissures in the rock wall. Geopolymers are the results of geosynthetic reactions between aluminosilicates and strong bases. This results in chemical bonds between aluminum (Al), Silicon (Si)and oxygen (O) composing polymer rings in tetrahedral coordination. In the field of magnetocaloric heat pumps much research has been performed around machine design and theoretical machines, but little has been researched around practical problems such as variability in material properties. The present work defines a simulation tool that has been proven with experimental data. Magnetocaloric material cascades were statistically analyzed and parameterized, such that they could be recreated parametrically using a split Lorentz function with normally distributed parameters. Correlated curve-defining values with standard deviations were used as input into the simulation tool to determine the effect of variation on cooling heat pump performance for a household refrigerator application. …

Our senior project involves designing a chassis dynamometer capable of simulating variable loads for the Cal Poly Supermileage Vehicle (SMV) team. The chassis dynamometer we are developing uses an alternator to develop additional resistance that the vehicle will have to overcome while testing. To implement a control system for the variable load, we use an Arduino Nano paired with multiple sensors and drivers. The 2019-2020 AIAA DBF objective was to design, build, and test a banner-towing bush plane that carries wooden passengers and luggage. Senior members on the team undertook the creation of the banner tow mechanism subsystem as their senior design project on behalf of the design team due to the challenge of its mechanical design and the aerodynamic considerations regarding its placement and enclosure aboard the aircraft. The competition as well as access to campus resources were canceled due to COVID-19, so full testing and integration of the mechanism was not achieved.
