Carbon fiber reinforced composites are utilized in many design applications where high strength, low weight, and/or high stiffness are required. While composite materials can provide high strength and stiffness-to-weight ratios, they are also more complicated to analyze due to their inhomogeneous nature. One important failure mode of composite structures is delamination. This failure mode is common when composite laminates are subject to impact loading.

This report discusses the Human Powered Vehicle Frame Design senior project’s contributions to the design, manufacture, testing, and competition of the Cal Poly Human Powered Vehicle Club’s 2015 vehicle, Sweet Phoenix. The project’s guiding rules and timeline were dictated by the ASME Human Powered Vehicle Challenge (HPVC), held in April 2015. The Club sought to improve upon its previous vehicle, Aria, which suffered from a range of faults including a catastrophic structural failure at the 2014 HPVC. This report is a comprehensive review of a redesign of subsystems for a Cold Roll Extrusion Machine, a forging operation, for PCC Rollmet. Three subsystems were addressed in this project: A new Loading system, Feed system, and Lubrication system. Nathan Cooper is an 8-year old boy with Spinal Muscular Atrophy (SMA). SMA has affected Nathan’s muscle development and requires him to use the Standing Dani™ mobility device. The Standing Dani is a motorized standing wheelchair, or Wheelstand. Nathan controls and uses it to get around. Though the Standing Dani performs well for most functions, it has some distinct issues. The Cal Poly Formula SAE Team created this project in order to design and fabricate a high-performance chassis which would be competitive at 2013 FSAE Lincoln, and to document the process so that future teams could more easily create a chassis. One of the main goals was to reduce weight from the 143- lb 2012 chassis subsystem. A weight of 95 lb was achieved, with 82 lb in the chassis structure itself and a predicted torsional stiffness of 1700 lb*ft/deg. This report details the design, manufacturing, and testing of a loaded shift tester for the SRAM Bicycle Corporation. The machine is used to perform developmental and qualification tests on various bicycle drivetrain components. Using SolidWorks, the design team created a solid model of the machine on the computer, then ordered and manufactured the parts required to build it. The machine was tested to ensure that all the parts worked together, and was finally delivered to SRAM when it was deemed ready.

This project, Formula SAE Turbocharger System Development, was sponsored by the Cal Poly, San Luis Obispo Formula SAE team. The team proposed this project in order to have a powerful yet lightweight engine so they can be extremely competitive at their competition. The baseline output of the single cylinder 450cc engine (2006 Yamaha WR450F) was 46 horsepower and 27 ft-lb of torque. The goal of this project was to increase the output of that engine to 60 horsepower and 35 ft-lb through the use of a turbocharger.

The balancing of a wind turbine rotor is a crucial step affecting the machine’s performance, reliability, and safety, as it directly impacts the dynamic loads on the entire structure.

A rotor can be balanced either statically or dynamically. A method of rotor balancing was developed that achieves both the simplicity of static balancing and the accuracy of dynamic balancing. This method is best suited, but not limited, to hollow composite blades of any size. The method starts by quantifying the mass and center of gravity of each blade. Composite sandwich panels were constructed with 4-ply plain weave carbon-fiber/epoxy face sheets in the 0o/45o/0o/45o orientation and 1/8th inch Nomex honeycomb core. The panels were cut into 5-inch square test plates for mechanical testing. All testing was done on a fixture designed and fabricated by Pratt & Miller Engineering and installed on an Instron testing system at Cal Poly. The twist test was performed by supporting diagonal corners of the plate while simultaneously loading the opposite two corners at a crosshead rate of .06 in/min (ASTM 3044-94R11). The objective of this thesis is to develop vibration-based fault detection strategies for on-line condition monitoring of gear transmission systems. The study divides the thesis into three sections. First of all, the local stresses created by a root fatigue crack on a pinion spur gear are analyzed using a quasi-static finite element model and non-linear contact mechanics simulation. This report describes the design, building, and testing of the Structure Climbing Monkey Robot (SCMR). It is composed of seven successive joints and linkages with two grippers at the two ends. Each gripper can act as the base or the end of the robot. The SCMR has the ability to climb any structure. The gripper plates can be changed to grab different kinds of structures, but this one is made to grab 2x4‘s. This paper presents the results of a manual transmission project for SAE Baja. A full engineering process is documented, including problem definition, scheduling, conceptualization, decision theory, synthesis, analysis, manufacturing, and testing. A comparison is made between existing and potential mechanical power train solutions. The final design is analyzed in dynamic simulations, AGMA stress, predicted FFT spectrums, and shifting rod buckling. A number of complicated parts are manufactured through investment casting and direct CNC machining. Issues in the final assembly have prevented the project from being fully realized, recommendations are made for future SAE Baja teams.
