This study explores additive manufacturing of carbon fiber-reinforced thermoplastic composites using the Composite-Based Additive Manufacturing (CBAM) process. Carbon/Nylon 12 and Carbon/PEEK composites were fabricated and evaluated through mechanical (compression, tensile, flexural, and impact) and thermal (DSC and TGA) tests. Carbon/PEEK exhibited superior mechanical performance, with 97.5% higher tensile strength, 79.8% higher elastic modulus, and 59.6% higher flexural strength compared to Carbon/Nylon 12. Thermal testing showed that Carbon/PEEK had higher thermal stability, beginning degradation at 350 °C versus 298 °C for Carbon/Nylon. These results indicate that CBAM-fabricated Carbon/PEEK composites are suitable for applications requiring high strength and temperature resistance.

Piezoelectric materials possess a unique ability to convert mechanical energy into electrical signals and have broad industrial applications. However, monolithic piezoelectric materials such as piezoceramics and piezopolymers often suffer from inherent trade-offs among mechanical strength, elasticity, and durability. Piezoelectric composites, typically consisting of a polymer matrix with ceramic reinforcements, offer a solution by combining the advantages of each constituent. Nevertheless, maintaining stable mechanical performance in high-temperature environments remains a significant challenge as conventional polymer matrices usually experience structural degradation.

Wire arc additive manufacturing is a process well suited to the efficient production of large structures. Duplex stainless steel exhibits high corrosion resistance and good strength which can be highly beneficial for industrial use. However, its use is limited due to its cost and complexity in controlling microstructure to achieve desired properties. "This research focused on developing fundamental knowledge of process-material interactions for additive manufacturing of multifunctional materials that are highly desirable in high-tech industries for potential weight and space savings. Multifunctional materials are very sensitive to defects, which severely hinder performance. Thus, defect formation was systematically studied to develop strategies and methodologies to efficiently fabricate high-performance materials and composites. Blown-powder-based laser additive manufacturing of transparent spinel ceramics was investigated to reduce porosity and cracking, defects that hindered transparency and mechanical properties. Laser powder bed fusion (LPBF) has become increasingly popular for its ability to rapidly manufacture complex metallic parts. However, the surface properties of as-built LPBF parts may degrade overall performance due to tortuous surface features. Consequently, post-processing like electropolishing (EP) to reduce the surface asperities is often needed for LPBF parts to perform as expected. Utilizing experimental and computational approaches, this project aims to more uniformly EP complex shaped parts made from LPBF 316L. Wire-based additive manufacturing (AM) is at the forefront of complex metal fabrication because of its scalability for large components, potential for high deposition rates, and ease of use. A common goal of wire directed energy deposition (DED) is preserving a stable process throughout deposition. If too little energy is put into the deposition, the wire will stub into the substrate and begin oscillating, creating turbulence within the melt pool. Material Jetting (MJ) is distinguished in the additive manufacturing field for its ability to create accurate multi-material functional objects with features in the range of few micrometers. Analyzing the impact of each step in MJ from virtual design to 3D printed object on the process response is essential for optimizing the technology’s capabilities. Additive manufacturing (AM) enables the spatially configurable 3D integration of sensors in metal components to realize smart materials and structures. Outstanding sensing capabilities and size compatibility have made fiber optic sensors excellent candidates for integration in AM components. In this study, fiber Bragg grating (FBG) sensors were embedded in Inconel 718 tensile coupons printed using laser powder bed fusion AM. On-axis (fiber runs through the coupon’s center of axis) and off-axis (fiber is at 5° and 10° to the coupon’s center of axis) sensors were buried in epoxy resin inside narrow channels that run through the coupons. The expansion of the design space due to additive manufacturing (AM) has been a large motivator for the success of this family of processes. Despite the complexity of the physics in metal laser powder bed fusion AM causing significant stresses and strains in finished parts, the design advantages and subsequent performance improvements continue to drive the expansion of AM. Finding an adequate ceramic formulation for material extrusion is a time-consuming process. The necessary equipment may be unavailable to perform the desired test. This study demonstrated an alternative to observe a material after extrusion to understand its drying process. Scalmalloy® is an Al-Mg-Sc-Zr-Based Alloy Specifically Developed for Additive Manufacturing (AM). This Alloy is Designed for Use with a Direct Aging Treatment, as Recommended by the Manufacturer, Rather Than with a Multistep Treatment, as Often Seen in Conventional Manufacturing. Residual stresses developed during additive manufacturing (AM) can influence the mechanical performance of structural components in their intended applications. In this study, thermomechanical residual stress simulations of the laser powder bed fusion (LPBF) process are conducted for both simplified (plate and cube-shaped) geometries as well as five complex lattice geometries fabricated with Inconel 718. These simulations are conducted with the commercial software package Simufact Additive©, which uses a nonlinear finite element analysis and layer-by-layer averaging approach in determining residual stresses.
