Additive Manufacturing provides many advantages in reduced lead times and increased geometric freedom compared to traditional manufacturing methods, but material properties are often reduced. This paper considers powder bed fusion of polyamide 12 (PA12, Nylon 12) produced by three different processes: laser sintering (LS), multijet fusion (MJF)/high speed sintering (HSS), and large area projection sintering (LAPS). While all utilize similar PA12 materials, they are found to differ significantly in mechanical properties especially in elongation to break. The slower heating methods (MJF/HSS and LAPS) produce large elongation at break with the LAPS process showing 10x elongation and MJF/HSS exhibiting 2.5x the …

In this dissertation, the concept of water splitting using solid oxide photoelectrochemical cells (SOPCs) at high temperature was introduced and experimentally investigated. High temperature photoelectrochemical water splitting physically broadens the selection of potential applicable semiconductor materials and enables more visible sunlight absorption. This newly conceived concept provides a unique pathway for solar hydrogen production, as compared to conventional photoelectrochemical cells (PECs) that use wide band gap semiconductors in aqueous environments. Purpose – Projection sintering, a system for selectively sintering large areas of polymer powder simultaneously with a high power projector is introduced. The paper evaluates the suitability of laser sintering process parameters for projection sintering as it uses substantially lower intensities, longer exposure times, and larger areas than conventional laser sintering (LS).
Design/methodology/approach – The tradeoffs in sintering outcomes are evaluated by creating single layer components with varied exposure times and optical intensities. Some of these components were cross-sectioned and evaluated for degree of densification while the single layer thickness and the maximum tensile force was measured for the rest. …

The goal of this work is to explore the benefits of using long exposure times with polymer powder bed fusion additive manufacturing processes and examine the feasibly of this new application as a manufacturing process. It is well known that the sintering which occurs in these systems are a time and temperature dependent process. However, the most common powder bed fusion systems use a laser which scans and heats the powdered feedstock for microseconds at a time, leaving insufficient time for the polymer to fully melt and/or fuse, leading to reduced mechanical properties. Commonly used additive manufacturing platforms have a single extrusion module based on Fused Filament Fabrication (FFF) and their processing software generates G-Codes for this FFF module using defined process parameters. These platforms and software do not accommodate different processing modules such as viscous extruders or Direct Ink Writing (DIW). This technology is rapidly moving from prototyping to manufacturing using metals, polymers, concrete and even composites. Bio-inspired damage resistant models have distinct patterns like brick-mortar, Voronoi, helicoidal etc., which show exceptional damage mitigation against high-velocity impacts. These unique patterns increase damage resistance (in some cases up to 3000 times more than the constituent materials) by effectively dispersing the stress waves produced by the impact. Ionic polymer-metal composites (IPMCs) are one of many smart materials and have ionomer bases with a noble metal plated on the surface. The ionomer is usually Nafion, but recently Aquivion has been shown to be a promising alternative. Ionomers are available in the form of precursor pellets. This is an un-activated form that is able to melt, unlike the activated form. However, there is little study on the thermal characteristics of these precursor ionomers. 3D printing was used to fabricate porous artificial knee meniscus material from biocompatible polymeric blends of polycarbonate-urethane (PCU) and ultra-high-molecular-weight polyethylene (UHMWPE) to enable “weep” lubrication that mimics the native meniscus. 3D printed and molded pure PCU, as well as molded PCU and UHMWPE, were used for comparison. Preliminary printing was done to evaluate the impact of process parameters on the results. The samples were subject to a variety of rotational oscillating friction and wear tests under simulated body fluid and loading conditions to replicate the natural motion of the knee. We review the process rates and energy intensities of various additive processing technologies and focus on recent progress in improving these metrics for laser powder bed fusion processing of metals, and filament and pellet extrusion processing of polymers and composites. Over the last decade, observed progress in raw build rates has been quite substantial, with laser metal processes improving by about 1 order of magnitude, and polymer extrusion processes by more than 2 orders of magnitude. We develop simple heat transfer models that explain these improvements, point to other possible strategies for improvement, and highlight rate limits. We observe a …

The 2020 toy and game market is projected to be US$135 billion. To determine if 3D printing could affect these markets if consumers offset purchases by 3D printing free designs, this study investigates the 100 most popular downloaded designs at MyMiniFactory in a month. Savings are quantified for using a Lulzbot Mini 3D printer and three filament types: commercial filament, pellet-extruded filament, and post-consumer waste converted to filament with a recyclebot. As low-cost desktop 3D printing is now dominated by free and open source self-replicating rapid prototype (RepRap) derivatives, there is an intense interest in extending the scope of potential applications to manufacturing. This study describes a manufacturing technology that enables a constrained set of polymer-metal composite components. The objective of this project is to design and manufacture a musical instrument, a marching baritone horn, out of plastic. It is constructed out of both PVC pipe and 3D-printed components. Utilizing this project’s documentation, a high school student could use a 3D printer and other basic tools to make their own musical instrument for a fraction of the cost of purchasing one. This documentation will produce a horn tuned in the key of B flat with one functioning valve, and suggestions for future work to make the other two valves functional as well.

In phase one it is intended to manufacture an antibacterial 3D printable filament by extruding a solid state mixture of (MgO) nanoparticles (NPs) and Acrylonitrile Butadiene Styrene (ABS) pellets. To find material systems that offer low density and high strength, stiffness or toughness, hierarchically designed material systems have provided a promising research area. This thesis lays the groundwork for designing efficient micro-architectured material systems by characterizing size effects for 3d printed polymer parts. This work develops and examines design strategies for reducing the stiffness of 3D-printed compliant mechanisms. The three aspects of a flexure that determine its stiffness are well known: material, boundary conditions, and geometry. In a highly constrained design space however, flexure stiffness may remain unacceptably high even while arriving at the limits of design constraints. In this work, changes to geometry and boundary conditions are examined that lead to drastically reduced stiffness behavior without changing flexure thickness, width, or length. Changes to geometry can result in very complex mechanisms. However, 3D printing enables almost arbitrarily complex geometries. This dissertation presents …

Electro-Cardiologists routinely insert radiofrequency probes into the heart and conduct targeted ablation procedures to correct irregular heartbeats. Current techniques are very experience and “touch” based, and require the novice cardiologist about 50 procedures to become proficient. There is a need for a functional heart model device that can be used to reduce the amount of procedures on human patients before cardiologist become proficient. Project constraints included limited software availability for segmenting accuracy, available 3D printing technology and materials, and cost to 3D print heart models due to the complex geometry. The current method of molding teeth, especially primary teeth, cannot accurately reproduce internal tooth structures. Therefore, there is a need for primary teeth to be made anatomically accurate on-demand with the ability to customize a model for specific patients. This project aims that any tooth extracted digitally from a Dental Cone Beam computed tomography (CBCT) scan of a child's mouth can be 3D printed into an accurate replicate with which dental students can practice. Constraints include viable materials that can be printed by a 3D printer, represent tooth anatomy and provide desirable mechanical properties compatible with the dental drilling operation. …

A Novel Extrusion-Based Additive Manufacturing Process For Ceramic Parts, Amir Ghazanfari, Wenbin Li, Ming Leu, Gregory Hilmas

An extrusion-based additive manufacturing process, called the Ceramic On-Demand Extrusion (CODE) process, for producing three-dimensional ceramic components with near theoretical density is introduced in this paper. In this process, an aqueous paste of ceramic particles with a very low binder content (<1 vol%) is extruded through a moving nozzle at room temperature. After a layer is deposited, it is surrounded by oil (to a level just below the top surface of most recent layer) to preclude non-uniform evaporation from the sides. Infrared radiation is then used to partially, and uniformly, dry the just-deposited layer so that the yield stress of the paste increases and the part maintains its shape. The same procedure is repeated for every layer until part fabrication is completed. Several sample parts for various applications were produced using this process and their properties were obtained. The results indicate that the proposed method enables fabrication of large, dense ceramic parts with complex geometries.

Bioprinting is a process based on additive manufacturing from materials containing living cells. These materials, often referred to as bioink, are based on cytocompatible hydrogel precursor formulations, which gel in a manner compatible with different bioprinting approaches. The bioink properties before, during and after gelation are essential for its printability, comprising such features as achievable structural resolution, shape fidelity and cell survival. However, it is the final properties of the matured bioprinted tissue construct that are crucial for the end application.
